Plasma-sprayed yttria-stabilized zirconia coatings have a complex microstructure consisting of a variety of pores and cracks. These microstructure features which are determined by the spray process are known to influence the thermal conductivity of coatings. In this article, the microstructure features such as total porosity, large pores, and small pores were quantified by means of scanning electron microscopy (SEM) and image analysis, and for each spray process, the particle velocity and particle temperature were measured prior to impact onto the substrate using the online monitoring system (Spray Watch 2i). Multiple linear regression was used to find the relationship between the particle state and the spray gun parameters. The linear regression models were also investigated between the particle state and the microstructure features, in addition, between the microstructure features and the thermal conductivity. The comprehensive correlation of spray process-microstructure-thermal conductivity was established for plasma-sprayed ZrO2 coatings.  相似文献

In previous studies, it has been demonstrated that nanostructured Al2O3-13 wt.%TiO2 coatings deposited via air plasma spray (APS) exhibit higher wear resistance when compared to that of conventional coatings. This study aimed to verify if high-velocity oxy-fuel (HVOF)-sprayed Al2O3-13 wt.%TiO2 coatings produced using hybrid (nano + submicron) powders could improve even further the already recognized good wear properties of the APS nanostructured coatings. According to the abrasion test results (ASTM G 64), there was an improvement in wear performance by a factor of 8 for the HVOF-sprayed hybrid coating as compared to the best performing APS conventional coating. When comparing both hybrid and conventional HVOF-sprayed coatings, there was an improvement in wear performance by a factor of 4 when using the hybrid material. The results show a significant antiwear improvement provided by the hybrid material. Scanning electron microscopy (SEM) at low/high magnifications showed the distinctive microstructure of the HVOF-sprayed hybrid coating, which helps to explain its excellent wear performance. Thermal barrier coatings were produced using both Ar and N2 as the primary plasma gas. Various aspects of the process and the coatings were investigated. It was found that higher in-flight particle temperatures could be produced using N2, but particle velocities were lower. Deposition efficiencies could be increased by a factor of two by using N2 as compared to Ar. Coatings having similar values of porosity, hardness, Young’s modulus, and thermal diffusivity could be produced using the two primary gases. The coatings exhibited similar changes (increased hardness, stiffness, and thermal diffusivity) when heat-treated at 1400 °C. However, the N2-processed coatings tended to have lower values of Young’s modulus and thermal diffusivity following such treatment. The results point to the potential advantage, in terms of reduced powder consumption and increased production rate, of using N2 as compared to Ar as the primary plasma gas for TBC deposition. Lanthanum zirconate (La2Zr2O7) has been proposed as a promising thermal barrier coating (TBC) material due to its low thermal conductivity and high stability at high temperatures. In this work, both single and double-ceramic-layer (DCL) TBC systems of La2Zr2O7 and 8 wt.% yttria-stabilized zirconia (8YSZ) were prepared using air plasma spray (APS) technique. The thermomechanical properties and microstructure were investigated. Thermal gradient mechanical fatigue (TGMF) tests were applied to investigate the thermal cycling performance. The results showed that DCL La2Zr2O7 + 8YSZ TBC samples lasted fewer cycles compared with single-layered 8YSZ TBC samples in TGMF tests. This is because DCL La2Zr2O7 TBC samples had higher residual stress during the thermal cycling process, and their fracture toughness was lower than that of 8YSZ. Bond strength test results showed that 8YSZ TBC samples had higher bond strength compared with La2Zr2O7. The erosion rate of La2Zr2O7 TBC samples was higher than that of 8YSZ samples, due to the lower critical erodent velocity and fracture toughness of La2Zr2O7. DCL porous 8YSZ + La2Zr2O7 had a lower erosion rate than other SCL and DCL La2Zr2O7 coatings, suggesting that porous 8YSZ serves as a stress-relief buffer layer.  相似文献

In this study, three groups of thermal barrier coatings (TBCs) samples were remelted by CO2 laser with different laser energy densities (1, 5 and 10 J/mm2) to seal the surface of yttria-stabilized zirconia (YSZ) coatings. Microscopic observations showed that the cracks size and the remelted depth in YSZ coatings increased. A ~ 50-μm-thick dense layer was formed on the surface of YSZ coating in samples with 1 J/mm2 energy density. Microindentation tests showed that the Vickers hardness of YSZ coatings increases with the increase in laser energy density. After isothermal oxidation at 1200 °C for 200 h, thinner thermally growth oxides were found in laser remelted YSZ samples under energy density of 1 J/mm2 (6.32 ± 0.28 μm). Cyclic oxidation results showed that the weight gain per unit area of low energy density laser remelted TBCs was smaller than that of the high energy density laser remelted and as-sprayed TBCs.  相似文献

Regularities of the effect produced by Ce2(SO4)3 salt introduced in an aqueous electrolyte containing Zr(SO4)2 on the plasma-electrolytic formation of oxide coatings on titanium, their composition, and structure are studied. ZrO2 + CeO x + TiO2 three-phase oxide coatings with a thickness about 10 μm are obtained. The coatings involve ZrO2 cubic phase. The ZrO2-to-TiO2 phase ratio in the coatings can be controlled. The zirconium content in the coatings reaches 20 at %, while that of cerium is 3–5 at %. The surface layer (∼3-nm thick) contains Ce3+ (∼30%) and Ce4+ (∼70%). Pores in the surface part of coatings have diameters around or smaller than 1 μm and are regularly arranged. The obtained systems have a certain catalytic activity with respect to the oxidation of CO to CO2 at temperatures above 400–450°C. The coatings are corrosion-resistant in chloride-containing environments. The thickness h of coatings depending on the charge Q supplied to the cell is described by the equation h = h 0(Q/Q 0) n , where n = 0.35 and h 0 is the thickness of the coating formed at Q 0 = 1 C/cm2.  相似文献

Dense, crack-free, uniform, and well-adhered environmental barrier coatings (EBCs) are required to enhance the environmental durability of silicon (Si)-based ceramic matrix composites in high pressure, high gas velocity combustion atmospheres. This paper represents an assessment of different thermal spray techniques for the deposition of Yb2Si2O7 EBCs. The Yb2Si2O7 coatings were deposited by means of atmospheric plasma spraying (APS), high-velocity oxygen fuel spraying (HVOF), suspension plasma spraying (SPS), and very low-pressure plasma spraying (VLPPS) techniques. The initial feedstock, as well as the deposited coatings, were characterized and compared in terms of their phase composition. The as-sprayed amorphous content, microstructure, and porosity of the coatings were further analyzed. Based on this preliminary investigation, the HVOF process stood out from the other techniques as it enabled the production of vertical crack-free coatings with higher crystallinity in comparison with the APS and SPS techniques in atmospheric conditions. Nevertheless, VLPPS was found to be the preferred process for the deposition of Yb2Si2O7 coatings with desired characteristics in a controlled-atmosphere chamber.  相似文献

Yttria-stabilized zirconia (YSZ) is the state-of-the-art material for the top coat of thermal barrier coatings. To increase the efficiency and lifetime of gas turbines, the integration of MoSi2 as a healing material was proposed. A new method of manufacture was explored in order to enable the spraying of a homogeneous mixed layer of YSZ and MoSi2. As the chemical and physical properties of these powders are very different, they require contrasting process conditions. Due to the evaporation of Si from MoSi2 at spraying conditions suitable for YSZ, more moderate conditions and a shorter time of flight are required for depositing MoSi2. At the same time, the spraying conditions still need to be sufficient for melting the YSZ particles in order to produce a coating. To obtain a homogeneous mixture, both conditions can be matched using an injection system that allows powder injection at two different locations of the plasma jet. Two-color pyrometry during flight (DPV-2000, Tecnar) was used to monitor the actual particle temperature. By optimizing the injection point for the MoSi2, a mixed coating was obtained without decomposition of the MoSi2, which has been analyzed by means of XRD and SEM.  相似文献

Comparative wear and corrosion properties of Cr3C2-NiCr (CC-TS) (a high-velocity oxyfuel [HVOF]) and hard chromium (HC) coatings obtained on a steel substrate have been studied. The structural characterization was done before and after measurements by optical microscopy, scanning electron microscopy, and scanning white light interferometry. Wear and corrosion properties were evaluated by ball on disk (ASTM G99-90), rubber wheel (ASTM G65-91), and electrochemical measurements of open circuit and polarization curves. The best corrosion and wear resistance was for the CC-TS obtained by HVOF. The open-circuit potential values measured for both samples after 18 h of immersion were: −0.240 and −0.550 V, respectively, for CC-TS and HC, versus Ag/AgCl,KClsat. Three orders of magnitude lower volume loss were found for CC-TS (HVOF) after friction tests compared with HC.  相似文献

Al2O3 /xZrO2 (where x = 0, 3, 13, and 20 wt.%) composite coatings were deposited onto mild steel substrates by atmospheric plasma spraying of mixed α-Al2O3 and nano-sized monoclinic-ZrO2 powders. Microstructural investigation showed that the coatings comprised well-separated Al2O3 and ZrO2 lamellae, pores, and partially molten particles. The coating comprised mainly of metastable γ-Al2O3 and tetragonal-ZrO2 with trace of original α-Al2O3 and monoclinic-ZrO2 phases. The effect of ZrO2 addition on the properties of coatings were investigated in terms of microhardness, fracture toughness, and wear behavior. It was found that ZrO2 improved the fracture toughness, reduced friction coefficient, and wear rate of the coatings.  相似文献

During the decade, the high-velocity oxyfuel (HVOF) process proved to be a technological alternative to the many conventional thermal spray processes. It would be very advantageous to design a nozzle that provides improved performance in the areas of deposition efficiency, particle in-flight oxidation, and flexibility to allow deposition of ceramic coatings. Based on a numerical analysis, a new attachment to a standard HVOF torch was modeled, designed, tested, and used to produce thermal spray coatings according to the industrial needs mentioned above. Performance of the attachment was investigated by spraying several coating materials including metal and ceramic powders. Particle conditions and spatial distribution, as well as gas phase composition, corresponding to the new attachment and the standard HVOF gun, were compared. The attachment provides better particle spatial distribution, combined with higher particle velocity and temperature. This paper deals with the deposition of La2Zr2O7 (LZO) and LaAlO3 (LAO) mixtures by air plasma spray (APS). The raw material for thermal spray, single phase LZO and LAO in a 70:30 mol.% ratio mixture was prepared from commercial metallic oxides by high-energy ball milling (HEBM) and high-temperature solid-state reaction. The HEBM synthesis route, followed by a spray-drying process, successfully produced spherical agglomerates with adequate size distribution and powder-flow properties for feeding an APS system. The as-sprayed coating consisted mainly of a crystalline LZO matrix and partially crystalline LAO, which resulted from the high cooling rate experienced by the molten particles as they impact the substrate. The coatings were annealed at 1100 °C to promote recrystallization of the LAO phase. The reduced elastic modulus and hardness, measured by nanoindentation, increased from 124.1 to 174.7 GPa and from 11.3 to 14.4 GPa, respectively, after the annealing treatment. These values are higher than those reported for YSZ coatings; however, the fracture toughness (K IC) of the annealed coating was only 1.04 MPa m0.5.  相似文献

Air plasma-sprayed conventional alumina-titania (Al2O3-13wt.%TiO2) coatings have been used for many years in the thermal spray industry for antiwear applications, mainly in the paper, printing, and textile industries. This work proposes an alternative to the traditional air plasma spraying of conventional aluminatitania by high-velocity oxyfuel (HVOF) spraying of nanostructured titania (TiO2). The microstructure, porosity, hardness (HV 300 g), crack propagation resistance, abrasion behavior (ASTM G65), and wear scar characteristics of these two types of coatings were analyzed and compared. The HVOF-sprayed nanostructured titania coating is nearly pore-free and exhibits higher wear resistance when compared with the air plasma-sprayed conventional alumina-titania coating. The nanozones in the nanostructured coating act as crack arresters, enhancing its toughness. By comparing the wear scar of both coatings (via SEM, stereoscope microscopy, and roughness measurements), it is observed that the wear scar of the HVOF-sprayed nanostructured titania is very smooth, indicating plastic deformation characteristics, whereas the wear scar of the air plasma-sprayed alumina-titania coating is very rough and fractured. This is considered to be an indication of a superior machinability of the nanostructured coating.  相似文献

The hybrid spray process that combines arc spray with a high-velocity oxyfuel (HVOF)/plasma jet has recently demonstrated its effectiveness in deposition of functionally gradient coatings. This approach aims at exploiting the combined attributes of the arc-spray technique and the HVOF/air plasma spraying (APS) technique. This paper presents high-speed visualization and plume characterization of an arc/HVOF hybrid spray gun as well as a twin-wire arc-spray gun. The physics of atomization in the hybrid spray process is examined using a high-speed camera. A DPV/CPS-2000 (Tecnar, St-Bruno, QC, Canada) particle diagnostics sensor is used to measure particle velocity, temperature, size, and distribution. The influence of feed material, arc parameters, and HVOF parameters on the particle characteristics is presented. Differences in the in-flight characteristics between the hybrid and the twin-wire arc process are discussed aided by the observed atomization phenomena with the high-speed camera. Ce-modified La2Zr2O7 powders, i.e., La2Zr2O7 (LZ), La2(Zr0.7Ce0.3)2O7 (LZ7C3), and La2(Zr0.3Ce0.7)2O7 (LZ3C7), were used to produce thermal barrier coatings by atmospheric plasma spray process. The chemical compatibility of the CeO2-doped La2Zr2O7 with the traditional YSZ was investigated in LZ-YSZ powder mixtures and LZ-YSZ bilayer coatings by x-ray diffraction and scanning electron microscope. The powder mixtures and coatings were aged at 1200 and 1300 °C for 100 h. The results showed that LZ and LZ7C3 presented single pyrochlore structure after the heat treatments at both 1200 and 1300 °C. For LZ3C7, however, fluorite structure was observed at 1300 °C, indicating a poor phase stability of LZ3C7 at the elevated temperature. The results further showed that La2(Zr0.3Ce0.7)2O7 reacted with YSZ in the bilayer ceramic coatings due to the diffusion of cerium, zirconium, and yttrium. While for La2Zr2O7(LZ) and La2(Zr0.7Ce0.3)2O7, a better chemical compatibility with YSZ was shown.  相似文献

Thermally sprayed hard metal coatings are the industrial standard solution for numerous demanding applications to improve wear resistance. In the aim of improving coating quality by utilising finer particle size distributions, several approaches have been studied to control the spray temperature. The most viable solution is to use the modern high velocity air-fuel (HVAF) spray process, which has already proven to produce high-quality coatings with dense structures. In HVAF spray process, the particle heating and acceleration can be efficiently controlled by changing the nozzle geometry. In this study, fine WC-10Co4Cr and Cr3C2-25NiCr powders were sprayed with three nozzle geometries to investigate their effect on the particle temperature, velocity and coating microstructure. The study demonstrates that the particle melting and resulting carbide dissolution can be efficiently controlled by changing the nozzle geometry from cylindrical to convergent–divergent. Moreover, the average particle velocity was increased from 780 to over 900 m/s. The increase in particle velocity significantly improved the coating structure and density. Further evaluation was carried out to resolve the effect of particle in-flight parameters on coating structure and cavitation erosion resistance, which was significantly improved in the case of WC-10Co4Cr coatings with the increasing average particle velocity.  相似文献

The photoelectrochemical characteristics of plasma-sprayed porous TiO2, TiO2-5%ZnO, and TiO2-10%ZnO electrodes in 0.1 N NaOH solution were studied through a three-electrode cell system. The microstructure, morphology, and composition of the electrodes were analyzed using an electron probe surface roughness analyzer (ERA-8800FE), scanning electron microscopy, and x-ray diffraction. The results indicate that the sprayed electrodes have a porous microstructure, which is affected by the plasma spray parameters and composition of the powders. The TiO2-ZnO electrodes consist of anatase TiO2, rutile TiO2, and Zn2Ti3O8 phase. The photoresponse characteristics of the plasma-sprayed electrodes are comparable to those of single-crystal TiO2, but the breakdown voltage is close to 0.5 V (versus that of a saturated calomel electrode). The short-circuit photocurrent density (J SC) increases with a decrease of donor concentration, which was calculated according to the Gartner-Butler model. For the lowest donor concentration of a TiO2-5%ZnO electrode sprayed under an arc current of 600 A, the short-circuit J SC is approximately 0.4 mA/cm2 higher than that of the TiO2 electrodes under 30 mW/cm2 xenon light irradiation. The J SC increases linearly with light intensity. Recently, extensive efforts have been made to develop new thermal barrier coating (TBC) materials which can operate at temperatures above 1523 K over a long term. In this article, LaTi2Al9O19 (LTA) was synthesized by solid-state reaction at 1773 K, and the mechanical properties of the LTA bulk were evaluated. The microhardness is about 14 GPa, comparable to that of YSZ bulk, whereas the Young’s modulus is about 44 GPa, lower than the value of YSZ. However, the fracture toughness of 0.8-1 MPa m1/2 is much lower than that of bulk YSZ. A double-ceramic-layer LTA/YSZ TBC structure was proposed and the TBC sprayed by plasma spraying. Thermal cycling tests of the TBC specimens were performed at 1373 K with a dwell time of 10 min. The LTA remained good stability with ZrO2 and Al2O3. However, the single layer LTA TBC was cracked at the LTA/bond coat interface after about 300 cycles, due to its poor thermal shock resistance, while the YSZ TBC yielded a lifetime of about 1000 cycles. The LTA/YSZ TBC remained intact even after 3000 cycles, exhibiting a promising potential as new TBC materials.  相似文献

The fracture toughness of plasma-sprayed Al2O3 coatings in terms of critical strain energy release rate G Ic was investigated using a tapered double cantilever beam (TDCB) approach. This approach makes the fracture toughness be measured only using the critical fracture load disregarding crack length during test. The Al2O3 coatings were deposited under different spray distances and plasma powers to clarify the effect of spray parameters on the G Ic of the coatings. The fracture surfaces were examined using scanning electron microscope. On the basis of an idealized layer microstructure model for thermal sprayed coatings, the theoretical relationship between the cohesive fracture toughness and microstructure is proposed. The correlation between the calculated fracture toughness and observed value is examined. It was found that the fracture toughness of plasma sprayed Al2O3 coatings is not significantly influenced by spray distance up to 110 mm, and further increase in spray distance to 130 mm resulted in large decrease in the fracture toughness of the coatings. The G Ic value predicted based on the proposed model using lamellar interface mean bonding ratio and the effective surface energy of bulk ceramics agreed well with the observed G Ic data. Such agreement evidently shows that the fracture toughness of thermally sprayed ceramic coatings at the direction along coating surface is determined by lamellar interface bonding.  相似文献

In this work, calcia-stabilized zirconia powders were coated by silica derived from tetraethoxysilane (TEOS) hydrolysis. After calcining at 1400 °C, decalcification of calcia-stabilized zirconia by silica occurred and powders composed of Ca2SiO4, ZrO2, and CaZrO3 were prepared. We produced three kinds of powders with different Ca2SiO4 contents [20 wt.% (denoted as CZS2), 40 wt.% (denoted as CZS4), and 60 wt.% (denoted as CZS6)]. The obtained powders were sprayed onto Ti-6Al-4V substrates using atmospheric plasma spraying. The microstructure of the powders and coatings were analyzed. The dissolution rates of the coatings were assessed by monitoring the ions release and mass losses after immersion in Tris-HCl buffer solution. Results showed that the chemical stability of the coatings were significantly improved compared with pure calcium silicate coatings, and increased with the increase of Zr contents. The CZS4 coating showed not only good apatite-formation ability in simulated body fluid, but also well attachment and proliferation capability for the canine bone marrow stem cells. Results presented here indicate that plasma-sprayed CZS4 coating has medium dissolution rate and good biological properties, suggesting its potential use as bone implants.  相似文献
