A three-dimensional computational fluid dynamic (CFD) analysis using Fluent V5.4 was conducted on the in-flight particle behavior during the plasma spraying process with external injection. The spray process was modeled as a steady jet issuing from the torch nozzle via the heating of the are gas by an electric are within the nozzle. The stochastic discrete model was used for the particle distribution. The particle temperature, velocity, and size inside the plasma plume at a specified standoff distance have been investigated. The results show that carrier gas flow rate variation from 2 standard liters per minute (slm) to 4.0 slm can increase the centerline particle mean temperature and mean velocity by 10% and 16%, respectively, at the specified standoff distance. A further increase of the carrier gas flow rate to 6 slm did not change the particle temperature, but the particle velocity was decreased by 20%. It was also found that an increase in the total arc gas flow rate from 52 slm to 61 slm, with all other process parameters unchanged, resulted in a 17% higher particle velocity, but 6% lower particle temperature. Some of these computational findings were experimentally confirmed by Kucuk et al. For a given process parameter setting, the kinetic and thermal energy extracted by the particles reached a maximum for carrier gas flow rate of about 3.5–4.0 slm.  相似文献

Although wire flame spraying has been used for many years, there has been relatively little attention given to understanding the process dynamics. In this work, imaging of the molten wire tip, particle imaging using the Oseir SprayWatch system and particle capture (wipe tests) have all been employed to quantify plume behavior. Aluminum wire feedstock is melted and then breaks up close to the exit of the spray nozzle in a non-axisymmetric manor. The mean velocity and diameter of the particles detected by the SprayWatch system change little with standoff distance with values of approximately 280 m/s and 70 µm, respectively, for the spray parameters employed. The particle diagnostic system could not detect particles ?45 µm in diameter, and it is estimated that these account for no more than 53% of the sprayed material. Overall, wire flame spraying generates a surprisingly stable particle stream.  相似文献

Suspension plasma spray (SPS) is a thermal spray method in which nanoparticles are injected into the plasma jet with the help of suspension droplets to achieve thin and finely structured nanocoatings. The nanoparticles experience three in-flight stages: injection within the suspension droplets, discharge of the nanoparticle agglomerates after the evaporation of the suspension solvent, and tracking of the nanoparticle or agglomerates during the momentum and heat transfer with the plasma jet before coating. A numerical model is proposed in this paper for nanoparticle injection, discharge, acceleration, heating, melting, and evaporation. Initial values of suspension droplet size and agglomerate size are selected according to typical experimental data. Noncontinuum effects on particle acceleration and heating, known as Knudsen effects, are considered, as well as the influence of evaporation on the heat transfer. After a comparison with the experimental data, this nanoparticle model is applied for zirconia and alumina axially injected into the suspension plasma spray. Trajectory, velocity, and temperature of the in-flight nanoparticles are predicted for different initial sizes ranging from 30 nm to 1.5 μm; the distributions of the particle characteristics for multiple particles in the spray are also presented. The effects of powder size and material, power input, plasma gas flow rate, and standoff distance on the nanoparticle characteristics have been investigated and discussed.  相似文献

The kinetic spray coating process involves impingement of a substrate by particles of various material types at high velocities. In the process, particles are injected into a supersonic gas stream and accelerated to high velocities. A coating forms when the particles become plastically deformed and bond to the substrate and to one another upon collision with the substrate. Coating formation by the kinetic spray process can be affected by a number of process parameters. In the current study, several spray variables were investigated through computational modeling and experiments. The examined variables include the temperature and pressure of the primary gas, the cross-sectional area of the nozzle throat, the nozzle standoff distance from a substrate, and the surface condition of nozzle interior and the powder gas flow. Experimental verification on the effects of these variables was performed primarily using relatively large-size aluminum particles (63–90 μm) as the feedstock material. It was observed that the coating formation is largely controlled by two fundamental variables of the sprayed particles: particle velocity and particle temperature. The effects of different spray conditions on coating formation by the kinetic spray process can be generally interpreted through their influences on particle velocity and/or particle temperature. Though it is limited to accelerate large particles to high velocities using compressed air or nitrogen as carrier gas, increasing particle temperature provides an additional means that can effectively enhance coating formation by the kinetic spray process.  相似文献

In thermal spray processes, it is demonstrated that substrate shape and location have significant effects on particle in-flight behavior and coatings quality. In the present work, the suspension high-velocity oxygen fuel (HVOF) spraying process is modeled using a three-dimensional two-way coupled Eulerian–Lagrangian approach. Flat and cylindrical substrates are placed at different standoff distances, and particles characteristics near the substrates and upon impact are studied. Suspension is a mixture of ethanol, ethylene glycol, and mullite solid powder (3Al2O3·2SiO2) in this study. Suspension droplets with predefined size distribution are injected into the combustion chamber, and the droplet breakup phenomenon is simulated using Taylor analogy breakup model. Furthermore, the eddy dissipation model is used to model the premixed combustion of oxygen–propylene, and non-premixed combustion of oxygen–ethanol and oxygen–ethylene glycol. To simulate the gas phase turbulence, the realizable k–ε model is applied. In addition, as soon as the breakup and combustion phenomena are completed, the solid/molten mullite particles are tracked through the domain. It is shown that as the standoff distance increases the particle temperature and velocity decrease and the particle trajectory deviation becomes more significant. The effect of stagnation region on the particle velocity and temperature is also discussed in detail. The catch rate, which is defined as the ratio of the mass of landed particles to injected particles, is calculated for different substrate shapes and standoff distances in this study. The numerical results presented here is consistent with the experimental data in the literature for the same operating conditions.  相似文献

In-situ plasma spraying (IPS) is a promising process to fabricate composite coatings with in-situ formed thermodynamically stable phases. In the present study, mechanically alloyed Al-12Si and SiO2 powder was deposited onto an aluminum substrate by atmospheric plasma spraying (APS) to obtain a composite coating consisting of in-situ formed alumina reinforced hypereutectic Al-18Si matrix alloy. The effects of spray parameters (arc current and spray distance) and in-flight particle characteristics (temperature and velocity) on in-situ reaction intensity (alumina and silicon) have been investigated. The results show that, in-situ alumina formation and silicon intensity strongly depend on in-flight particle characteristics, spray distance and substrate temperature.  相似文献

Cold gas dynamic spray (CGDS) is a surface coating process that uses highly accelerated particles to form the surface coating. In the CGDS process, metal particles with a diameter of 1-50 µm are carried by a gas stream at high pressure (typically 20-30 atm) through a de Laval-type nozzle to achieve supersonic velocity upon impact onto the substrate. Typically, the impact velocity ranges between 300 and 1200 m/s in the CGDS process. When the particle is accelerated to its critical velocity, which is defined as the minimum in-flight velocity at which it can deposit on the substrate, adiabatic shear instabilities will occur. Herein, to ascertain the critical velocities of different particle sizes on the bonding efficiency in CGDS process, three-dimensional numerical simulations of single particle deposition process were performed. In the CGDS process, one of the most important parameters which determine the bonding strength with the substrate is particle impact temperature. It is hypothesized that the particle will bond to the substrate when the particle’s impacting velocity surpasses the critical velocity, at which the interface can achieve 60% of the melting temperature of the particle material (Ref 1, 2). Therefore, critical velocity should be a main parameter on the coating quality. Note that the particle critical velocity is determined not only by its size, but also by its material properties. This study numerically investigates the critical velocity for the particle deposition process in CGDS. In the present numerical analysis, copper (Cu) was chosen as particle material and aluminum (Al) as substrate material. The impacting velocities were selected between 300 and 800 m/s increasing in steps of 100 m/s. The simulation result reveals temporal and spatial interfacial temperature distribution and deformation between particle(s) and substrate. Finally, a comparison is carried out between the computed results and experimental data.  相似文献

Particle melting is one of the key issues in air plasma spray processing of high temperature ceramics such as Yttria Stabilized Zirconia (YSZ). The significance of assessing, monitoring, and controlling the molten content in spray stream on achieving an efficient process and reproducible coating characteristics and properties is known. This study aims to estimate the molten content of the spray stream (as an ensemble) from experimental measurement of in-flight (individual) particle characteristics. In a previous study by Streibl et al. the presence of melting signature in the particle temperature distribution was observed, which has been confirmed by simulation and through independent experimental observation by Mauer et al. Based on this observation, the particle temperature distribution could be delineated into the different achievable particle states in-flight (unmolten, partially molten, and completely molten) to a first approximation. This in-turn would enable estimation of the molten content in the spray stream. Thus obtained percentage molten content (referred in this study as Spray Stream Melting Index—SSMI) has been observed to correlate well with the experimentally measured deposition efficiency for a wide range of process conditions and feedstock characteristics. The implications of estimating SSMI for other materials and processes are also discussed.  相似文献

Thermal spraying with the HVOF technology is a well known approach to dense metallic, ceramic and cermets coatings with good mechanical properties. Any attempt for improving HVOF coating properties requires a fundamental understanding of the mechanisms that occur during HVOF spraying. Thermal spray processes are not only optimized by empirical testing and by correlation analysis between process parameters and coating properties but also with numerical approaches. Recent attempts to understand the momentum and heat transfer mechanisms between flame and particles, and thus improve the control of the thermokinetic deposition process by analysis of fundamental thermophysical and fluid mechanical processes, have led to computational modeling of the spraying process and verification of simulation results by in-flight particle analysis.This paper focuses on modeling (tracking) of the particle properties during HVOF spraying using alumina powder. The particle properties are sensitive to a large number of process parameters (e.g., gas temperature, gas expansion velocity, pressure, spraying distance, spray powder particle diameter, nozzle geometry, etc.). Variation of the operating parameters of the HVOF process (gas flow rates, stoichiometric oxy/fuel ratio, nozzle design, etc.) is performed during modeling and simulation. The SprayWatch® system for particle in-flight measurement is used for verification of the numerical analysis result.  相似文献

The interdependence between plasma spray process parameters and porosity of YSZ coating microstructures was investigated with simultaneous consideration of the deposition efficiency. Based on a factorial experimental plan, the argon plasma gas flow, the current, the interaction of argon flow and current, and the spray distance for the Triplex II plasma gun were found to yield the main contributions to porosity as well as to deposition efficiency.Each of these three process parameters has a significant individual effect on the in-flight particle velocities and temperatures. The contribution to the effects on porosity arises almost exclusively from the particle temperature. Regarding the deposition efficiency, the larger contribution originates from the particle velocity.To achieve a targeted high porosity at reasonable deposition efficiency a simple linear regression model was applied yielding an argon flow of 50 slpm and a current of 470 A at a spray distance of 200 mm as the optimum parameter set. The average particle temperature estimated for this optimum is just above the melting temperature. At this setting, a porosity of 17.7% and a deposition efficiency of 32.5% may be expected.At a greater spray distance and lower power density (lower current and/or higher argon plasma gas flow) the deposition efficiency was observed to drop considerably. The cooling of the particles here becomes critical, i.e. the particles are only partly molten. This was verified by an analysis of the density distributions of measured in-flight particle temperatures.  相似文献

Thermally sprayed hard metal coatings are the industrial standard solution for numerous demanding applications to improve wear resistance. In the aim of improving coating quality by utilising finer particle size distributions, several approaches have been studied to control the spray temperature. The most viable solution is to use the modern high velocity air-fuel (HVAF) spray process, which has already proven to produce high-quality coatings with dense structures. In HVAF spray process, the particle heating and acceleration can be efficiently controlled by changing the nozzle geometry. In this study, fine WC-10Co4Cr and Cr3C2-25NiCr powders were sprayed with three nozzle geometries to investigate their effect on the particle temperature, velocity and coating microstructure. The study demonstrates that the particle melting and resulting carbide dissolution can be efficiently controlled by changing the nozzle geometry from cylindrical to convergent–divergent. Moreover, the average particle velocity was increased from 780 to over 900 m/s. The increase in particle velocity significantly improved the coating structure and density. Further evaluation was carried out to resolve the effect of particle in-flight parameters on coating structure and cavitation erosion resistance, which was significantly improved in the case of WC-10Co4Cr coatings with the increasing average particle velocity.  相似文献

An in-flight properties measurement performed on W particles, injected into thermal plasma generated by an inductively coupled RF plasma torch, is presented. The measured surface properties of the particles along the centerline of the plasma plume are expressed by means of temperature and velocity maps, within the domain formed by individual particle’s diameters and their distances from the torch exit. The influence of some of the processing parameters (plate power, carrier gas flow rate, spray chamber pressure) on particle properties is discussed for both individual particles and the resultant integral spray plume characteristics. The results so obtained appear to confirm the suitability of the RF plasma process for the deposition/production of W coatings/deposits.  相似文献

A novel, technically simple imaging system for individual, in-flight particle temperature and velocity measurements for plasma and other thermal spray processes is described. A custom double dichroic mirror is used to add spectral resolving capability to a single, black-and-white, fast-shutter digital charge coupled device (CCD) camera. The spectral double images produced by the individual in-flight particles are processed using specialized image processing algorithms. Particle temperature determination is based on two-color pyrometry, and particle velocities are measured from the length of the particle traces during known exposure times. In this paper, experimental results using the first prototype system are presented. Laboratory tests were performed using rotating pinholes to simulate in-flight particles, and plasma spraying experiments were performed with commercial, standard spraying equipment operated with Al2O3 and NiCrAlY powders. The prototype instrument can be readily used to determine velocity and temperature distributions of individual in-flight particles from the imaged region of interest of the plume. Dividing the imaged area into smaller sections, spatial distributions of particle temperature, velocity, and number of detected particles can be studied. The study aims to develop a technically simple, single imaging instrument, which can provide a visual overview of the spray plume in combination with quantitative evaluation of the most important spray particle parameters.  相似文献

采用微磨料气射流加工技术(MAJM),对普通硅酸盐玻璃进行微流道槽加工.对通过掩膜加工与非掩膜加工效果相比较,得出在掩膜加工过程中,由于磨料的二次反弹冲蚀作用,所加工出的槽,槽壁较陡;在掩膜加工过程中,改变喷射距离、喷射压力、喷嘴移动速度和磨料流量四个加工参数,对加工槽的轮廓、加工过程中的材料去除率、磨料的流量效应进行研究,得出当喷射距离为4 mm,喷射压力为0.5 MPa,喷嘴移动速度为1.0 mm/s,磨料流量为0.117 g/s时,加工效果最好.通过倾斜喷射与掩膜加工相结合,研究了磨料磨粒的二次反弹冲蚀现象,为复杂三维微结构的加工,提供了一种新方法.  相似文献

This paper presents what is our actual knowledge about sensors, used in the harsh environment of spray booths, to improve the reproducibility and reliability of coatings sprayed with hot or cold gases. First are described, with their limitations and precisions, the different sensors following the in-flight hot particle parameters (trajectories, temperatures, velocities, sizes, and shapes). A few comments are also made about techniques, still under developments in laboratories, to improve our understanding of coating formation such as plasma jet temperature measurements in non-symmetrical conditions, hot gases heat flux, particles flattening and splats formation, particles evaporation. Then are described the illumination techniques by laser flash of either cold particles (those injected in hot gases, or in cold spray gun) or liquid injected into hot gases (suspensions or solutions). The possibilities they open to determine the flux and velocities of cold particles or visualize liquid penetration in the core of hot gases are discussed. Afterwards are presented sensors to follow, when spraying hot particles, substrate and coating temperature evolution, and the stress development within coatings during the spray process as well as the coating thickness. The different uses of these sensors are then described with successively: (i) Measurements limited to particle trajectories, velocities, temperatures, and sizes in different spray conditions: plasma (including transient conditions due to arc root fluctuations in d.c. plasma jets), HVOF, wire arc, cold spray. Afterwards are discussed how such sensor data can be used to achieve a better understanding of the different spray processes, compare experiments to calculations and improve the reproducibility and reliability of the spray conditions. (ii) Coatings monitoring through in-flight measurements coupled with those devoted to coatings formation. This is achieved by either maintaining at their set point both in-flight and certain spray parameters (spray pattern, coating temperature…), or defining a good working area through factorial design, or using artificial intelligence based on artificial neural network (ANN) to predict particle in-flight characteristics and coating structural attributes from the knowledge of processing parameters.  相似文献

This paper relates to the in-flight temperature and velocity of TiO2 particles, an integral part of the systematic research on atmospheric plasma spraying of the material. Initial powder feedstock (32-45 μm, 100% rutile phase) was introduced into the plasma jet. Six parameters were selected to represent the versatility of the plasma system and their respective influences were determined according to basic one-at-a-time and advanced Taguchi design of experiments combined with the analysis of variance analytical tool. It was found that the measured temperatures varied from 2121 to 2830 K (33% variation), while the velocities of the particles were altered from 127 to 243 m/s (91% variation). Gun net power was detected as the most influential factor with respect to the velocity of the TiO2 particles (an increase of 8.4 m/s per 1-kW increase in net power). Spray distance was determined to have a major impact on the in-flight temperature (a decrease of 10 mm in spray distance corresponds to a drop of 36 K). A significant decrease in both characteristics was detected for an increasing amount of powder entering the plasma jet: A drop of 7.1 K and 1.4 m/s was recorded per every +1 g/min of TiO2 powder.  相似文献

High velocity oxygen fuel (HVOF) thermal spray technology is able to produce very dense coating without over-heating powder particles. The quality of coating is directly related to the particle parameters such as velocity, temperature and state of melting or solidification. In order to obtain this particle data, mathematical models are developed to predict particle dynamic behaviour in a liquid fuelled high velocity oxy-fuel thermal spray gun. The particle transport equations are solved in a Lagrangian manner and coupled with the three-dimensional, chemically reacting, turbulent gas flow. The melting and solidification within particles as a result of heat exchange with the surrounding gas flow is solved numerically. The in-flight particle characteristics of Inconel 718 are studied and the effects of injection parameters on particle behavior are examined. The computational results show that the particles smaller than 10 μm undergo melting and solidification prior to impact while the particle larger than 20 μm never reach liquid state during the process.  相似文献

The influences of the dimensions of optical components and the trajectories of spray particles on the variations of the waveforms of the radiation signals from the spray particles were studied both theoretically and experimentally for correct simultaneous measurement of the particle parameters including particle velocity, surface temperature, size, and spatial distribution. Two types of filtering masks, including single-windowed and dual-windowed, were used as models in the current study. The evolution of the radiation pulse from a moving thermal spray particle was simulated through the change of the projected area of the particle image spot on the filtering mask window. The experimental detection of the thermal radiation pulses was performed for the high velocity oxygen fuel (HVOF) process using an optoelectronic measurement system. The theoretical simulation clearly showed that the characteristic waveforms of the thermal radiation signals from the spray particles are varied with the distance and orientation of the trajectories of thermal spray particles with respect to the ideal image plane of the filtering window plane. The typical variations of the characteristic waveforms obtained theoretically have been observed experimentally with HVOF spraying. The waveforms expected theoretically were correlated well with those observed experimentally. The characteristic waveforms of the radiation signals from the spray particles in a trapezoid shape with a saturated top platform contain the information for spray particle parameters including velocity, surface temperature, size, and spatial distribution. With the dual-windowed filtering mask, the particle velocity can be correctly measured with the bi-peak radiation signal in triangle-like shape, and the surface temperature may be estimated reasonably. However, the particle size cannot be estimated correctly. It was revealed that the characteristics of the waveforms were remarkably influenced by the image spot size. Therefore, the expansion of the image spot based on the relation between the image spot size of an in-flight particle and optical lens parameters obtained optically was discussed. The influence of the image spot size on the waveform characteristics was examined.  相似文献
