The aim of the present work is to optimise the welding parameters for friction stir spot welded non-heat-treatable AA3003-H12 aluminium alloy sheets using a Taguchi orthogonal array. The welding parameters, such as the tool rotational speed, tool plunge depth and dwell time, were determined according to the Taguchi orthogonal table L9 using a randomised approach. The optimum welding parameters for the peak tensile shear load of the joints were predicted, and the individual importance of each parameter on the tensile shear load of the friction stir spot weld was evaluated by examining the signal-to-noise ratio and analysis of variance (ANOVA) results. The optimum levels of the plunge depth, dwell time and tool rotational speed were found to be 4.8 mm, 2 s and 1500 rpm, respectively. The ANOVA results indicated that the tool plunge depth has the higher statistical effect with 69.26% on the tensile shear load, followed by the dwell time and rotational speed. The tensile shear load of the friction stir spot welding (FSSW) joints increased with increasing plunge depth. Additionally, examination of the weld cross-sections, microhardness tests and fracture characterisation of the selected friction spot welded joints were conducted to understand the better performance of the joints. All the fractures of the joints during tensile testing occurred at stir zone (SZ), where the bonded section was minimum. The tensile shear load and tensile deformation of the FSSW joints increased linearly with increasing the bonded size. The finer grain size in the SZ led to the higher hardness, which resulted in higher fracture strength. When the tensile shear load of the joints increased approximately 3-fold, the failure energy absorption of the joints increased approximately 15-fold.  相似文献

Friction Stir Spot Welding (FSSW) is a kind of the friction stir welding (FSW) process, creates a spot, lap‐weld without bulk melting work materials. The tensile shear strength of the FSSW welded joints mainly depends on the pin height, tool rotation and welding time. In the present study, two of the techniques, namely factorial design and neural network (NN) were used for modeling and predicting the tensile shear strength of EN AW 5005 aluminum alloy. Tensile shear strength was taken as a response variable measured after welding pin height, tool rotation and welding speed were taken as input parameters. Relationships between tensile shear strength and welding parameters have been investigated. The level of importance of the FSSW parameters on the tensile shear strength was determined by using the analysis of variance method (ANOVA). The mathematical relation between the tensile shear strength and FSSW welding parameters were established by regression analysis method. This mathematical model may be used in estimating the tensile shear strength of FSSW joints without performing any experiments. Finally, predicted values of tensile shear strength by techniques, NN and regression analysis, were compared with the experimental results and their nearness with the experimental values assessed. Results show that, NN is a good alternative to empirical modeling based on full factorial design.  相似文献

The joining of dissimilar Al–Cu alloy AA2219-T87 and Al–Mg alloy AA5083-H321 plates was carried out using friction stir welding (FSW) technique and the process parameters were optimized using Taguchi L16 orthogonal design of experiments. The rotational speed, transverse speed, tool geometry and ratio between tool shoulder diameter and pin diameter were the parameters taken into consideration. The optimum process parameters were determined with reference to tensile strength of the joint. The predicted optimal value of tensile strength was confirmed by conducting the confirmation run using optimum parameters. This study shows that defect free, high efficiency welded joints can be produced using a wide range of process parameters and recommends parameters for producing best joint tensile properties. Analysis of variance showed that the ratio between tool shoulder diameter and pin diameter is the most dominant factor in deciding the joint soundness while pin geometry and welding speed also played significant roles. Microstructural studies revealed that the material placed on the advancing side dominates the nugget region. Hardness studies revealed that the lowest hardness in the weldment occurred in the heat-affected zone on alloy of 5083 side, where tensile failures were observed to take place.  相似文献

The aim of this work is to present a case study relating to the dissimilar friction stir welding (FSW) ability of AA 7075‐T651 and AA 6013‐T6 by applying pin offset technique. An orthogonal array L18 was conducted to perform the overlapped weld seams using three different values of pin offset, welding speed and tool rotational speed along with two different pin profiles determine the impact of welding parameters on the tensile properties of friction stir welded joints. The nugget zone for each of overlapped weld seams exhibited a complex structure and also, the pin offset and profile also were found to have a great impact on the microstructural evolution of the nugget zone. The ultimate tensile strength, elongation at the rapture and bending strength of welded joints were measured in the ranges of 194–215 MPa, 1.79–3.34 % and 203–352 MPa. From the Taguchi based Grey relational analysis, the optimum welding condition was determined for the welded joint performed using a single fluted pin profile with the zero pin offset, tool rotational speed of 630 min?1 and welding speed of 63 mm/min. Microstructural and macro‐structural observations revealed that welded joints exhibiting lower tensile strength are consistent of various types of defects (e. g. cracks, tunnels and cavities). The fracture location of welded joints was found to be on the heat affected zone and between the heat affected zone and AA 6013‐base metal. This work investigates the influence of friction stir welding parameters on the mechanical properties of the dissimilar joint between AA2024-T3 and AA7075-T6. Experiments are conducted consistent with the three-level face-centered composite design. Response surface methodology is used to develop the regression model for predicting the tensile strength of the joints. The analysis of variance technique is used to access the adequacy of the developed model. The model is used to study the effect of key operating process parameters namely, tool rotation speed, welding speed and shoulder diameter on the tensile strength of the joints. The results indicate that friction stir welding of aluminum alloys at a tool rotation speed of 1050 min−1, welding speed of 40 mm/min and a shoulder diameter of 17.5 mm would produce defect less joint with high tensile strength.  相似文献

The objective of the present study is to analyze the effect of dissimilar friction stir welding process parameters associated with the tool pin profile. Nine different welding experiments were conducted on EN AW 2024 and EN AW 5083 plates. Each of the welded joints was exposed to metallurgical and mechanical tests to determine the effect of the parameters on the welded joint's strength and characteristics. The welding responses or characteristics were analyzed using the statistical tools, grey relational analysis and analysis of variance. Thus, the contribution of each parameter to the process response (ultimate tensile strength and percentage of elongation) was analyzed, and an optimal welding condition was determined. The results of metallurgical analyses showed that the defective joints were mostly in the welded joints fabricated with a conical threaded pin, and the shape of the stir zone was affected by the pin profile and tool rotational speed. The metallurgical results were consistent with the tensile test results. Statistical analyses showed that the most effective parameter on the welded joint strength and elongation is tool rotational speed with 70.3 %. While the tool pin profile affects the stir zone shape, the strength and elongation are not affected. The effect of welding speed (5.6 %) is not significant on strength and elongation.  相似文献

This paper shows experimental and numerical results of friction stir spot welding of high density polypropylene. The determination of the welding parameters plays an important role for the weld strength. The experimental tests, conducted according to combinations of process factors such as tool rotation speed, plunge depth and dwell time at beginning welding, were carried out according the Taguchi orthogonal table L9 in randomized way. The Taguchi approach was used as a statistical design of experiment technique to set the optimal welding parameters. The results show coherence between the numerical predictions and experimental observations in different cases of weld strength. The signal-to-noise ratio and the analysis of variance were utilized to obtain the influence of the friction stir spot welding parameters on the weld strength. Finally, the improvement in the weld strength from the initial welding parameters to the optimal welding parameters was about 47.7%.  相似文献

Nowadays aluminum alloys substitute copper in various applications for weight reduction and cost savings. This paper presents fuzzy-grey Taguchi technique for optimization of friction stir welding condition with seven weld quality attributes of dissimilar Al/Cu joints with the minimum number of experiments for effective productivity and product quality. Taguchi's L16 orthogonal array was used to conduct the experiments. Fuzzy inference system was adapted to convert the multi quality characteristics into an equivalent single quality parameter which was optimized by Taguchi approach. Four parameters namely, rotational speed of the tool, welding speed, plunging depth and tool pin offset were varied in four levels for investigating the effects on the process output like tensile strength, compressive strength, percentage of elongation, bending angle, weld bead thickness and average hardness at the nugget zone. The hardness profile is consistent with the variation of the structure within the nugget zone (NZ). Confirmation experiment was conducted using predicted optimum parameter setting and it showed that the proposed approach could efficiently optimize weld quality parameters. The microstructural analyses were also performed for all the zones of the joints at both Al and Cu sides. It revealed the finer grain size at the NZ compared to the base material due to dynamic recrystallization.  相似文献

The heat treatable aluminium alloy AA2024 is used extensively in the aircraft industry because of its high strength to weight ratio and good ductility. The non-heat treatable aluminium alloy AA5083 possesses medium strength and high ductility and used typically in structural applications, marine, and automotive industries. When compared to fusion welding processes, friction stir welding (FSW) process is an emerging solid state joining process which is best suitable for joining these alloys. The friction stir welding parameters such as tool pin profile, tool rotational speed, welding speed, and tool axial force influence the mechanical properties of the FS welded joints significantly. Dissimilar FS welded joints are fabricated using five different tool pin profiles. Central composite design with four parameters, five levels, and 31 runs is used to conduct the experiments and response surface method (RSM) is employed to develop the model. Mathematical regression models are developed to predict the ultimate tensile strength (UTS) and tensile elongation (TE) of the dissimilar friction stir welded joints of aluminium alloys 2024-T6 and 5083-H321, and they are validated. The effects of the above process parameters and tool pin profile on tensile strength and tensile elongation of dissimilar friction stir welded joints are analysed in detail. Joints fabricated using Tapered Hexagon tool pin profile have the highest tensile strength and tensile elongation, whereas the Straight Cylinder tool pin profile have the lowest tensile strength and tensile elongation. The results are useful to have a better understanding of the effects of process parameters, to fabricate the joints with desired tensile properties, and to automate the FS welding process.  相似文献

The aircraft aluminium alloys generally present low weldability by traditional fusion welding process. The development of the friction stir welding has provided an alternative improved way of satisfactorily producing aluminium joints, in a faster and reliable manner. In this present work, the influence of process and tool parameters on tensile strength properties of AA7075-T6 joints produced by friction stir welding was analysed. Square butt joints were fabricated by varying process parameters and tool parameters. Strength properties of the joints were evaluated and correlated with the microstructure, microhardness of weld nugget. From this investigation it is found that the joint fabricated at a tool rotational speed of 1400 rpm, welding speed of 60 mm/min, axial force of 8 kN, using the tool with 15 mm shoulder diameter, 5 mm pin diameter, 45 HRc tool hardness yielded higher strength properties compared to other joints.  相似文献

Friction spot welding is a relatively new solid-state joining process able to produce overlap joints between similar and dissimilar materials. In this study, the effect of the process parameters on the lap shear strength of AA6181-T4/Ti6Al4V single joints was investigated using full-factorial design of experiment and analyses of variance. Sound joints with lap shear strength from 4769 N to 6449 N were achieved and the influence of the main process parameters on joint performance was evaluated. Tool rotational speed was the parameter with the largest influence on the joint shear resistance, followed by its interaction with dwell time. Based on the experimental results following response surface methodology, a mathematical model to predict lap shear strength was developed using a second order polynomial function. The initial prediction results indicated that the established model could adequately estimate joint strength within the range of welding parameters being used. The model was then used to optimize welding parameters in order satisfy engineering demands.  相似文献

In this study, an experimental investigation has been carried out on microstructure and mechanical properties of friction stir welded copper/brass dissimilar joints. Effect of axial tool force to welding quality has been investigated under obtained optimal tool rotation rate and tool traverse speed conditions. The tool for the dissimilar copper/brass friction stir welding manufactured from X155CrMoV12–1 cold work tool steel with material number of 1.2379. The friction stir welding quality was investigated by welding surface inspections, microstructural studies, micro hardness measurements and tensile tests. The experimental studies have shown that constant axial tool force during pre‐heating and during welding process are very important. As a result, by using 2.5–3 kN of axial tool force during pre‐heating and 5.5 kN of axial tool force during welding process, copper/brass dissimilar joints with well appearance and higher mechanical strength can be obtained.  相似文献

为进一步优化焊接工艺,提高铝/镁异种金属搅拌摩擦焊接头的性能,促进铝/镁异种金属结构在航空航天、轨道交通、汽车工业等领域的广泛应用,综述了近5年来国内外铝/镁异种金属搅拌摩擦焊接的最新研究成果,对焊接工艺参数、接头的力学性能、微观组织以及异种金属搅拌摩擦焊的新工艺进行了总结和分析。国内外大量研究结果表明,通过选择合适的工艺参数、改变搅拌针的偏移,可以获得抗拉强度较高、焊缝成形良好的铝/镁异种金属搅拌摩擦焊接头,焊缝中存在的金属间化合物是导致焊接接头性能不能满足工程应用的主要因素,但目前对于搅拌摩擦焊接过程中金属间化合物的产生、分布规律缺乏深入研究。  相似文献

Solid-state welding processes like friction welding and friction stir welding are now being actively considered for welding aluminum alloy AA7075. In this work, friction welding of AA7075-T6 rods of 13 mm diameter was investigated with an aim to understand the effects of process parameters on weld microstructure and tensile properties. Welds made with various process parameter combinations (incorporating Taguchi methods) were subjected to tensile tests. Microstructural studies and hardness tests were also conducted. The results show that sound joints in AA7075-T6 can be achieved using friction welding, with a joint efficiency of 89% in as-welded condition with careful selection of process parameters. The effects of process parameters are discussed in detail based on microstructural observations.  相似文献

The relatively new welding process friction stir welding (FSW) was applied in this research work to join 6 mm thick dissimilar aluminum alloys AA5083-H111 and AA6351-T6. The effect of tool rotational speed and pin profile on the microstructure and tensile strength of the joints were studied. Dissimilar joints were made using three different tool rotational speeds of 600 rpm, 950 rpm and 1300 rpm and five different tool pin profiles of straight square (SS), straight hexagon (SH), straight octagon (SO), tapered square (TS), and tapered octagon (TO). Three different regions namely unmixed region, mechanically mixed region and mixed flow region were observed in the weld zone. The tool rotational speed and pin profile considerably influenced the microstructure and tensile strength of the joints. The joint which was fabricated using tool rotational speed of 950 rpm and straight square pin profile yielded highest tensile strength of 273 MPa. The two process parameters affected the joint strength due to variations in material flow behavior, loss of cold work in the HAZ of AA5083 side, dissolution and over aging of precipitates of AA6351 side and formation of macroscopic defects in the weld zone.  相似文献

Friction stir spot welding has a great impact on the joining process of thermoplastics. In this work, effects of varying rotational speed, plunge depth, and dwell time were investigated on polycarbonate sheets and a filler sheet was utilized to reduce the keyhole size of friction stir spot welded joints. The welding parameters were arranged according to Taguchi L9 orthogonal design of experiments to determine the optimum levels of process parameters. Lap shear tests were performed to examine the mechanical properties. Using analysis of variance and signal to noise ratio, influences of each welding parameter on the lap joint shear load were evaluated. According to achieved results, tool rotational speed has the highest effect while plunge depth has minimum effect on the mechanical behavior of friction stir spot welded joints. Optimum process parameters were attained as 1000 min−1 for rotational speed, 10.5 mm of plunge depth, and 40 s of dwell time. Optimized process parameters showed 15 % improvement compared to the initial welding parameters. Cross-sectional appearances of welded samples which play an important role in determining lap joint shear load were analyzed by morphological and visual comparisons. Failure modes of the fractured samples for lowest, moderate and highest lap joint shear loads were also observed.  相似文献

This research aimed to weld dissimilar metals joints, AA6061 aluminum alloy and SS400 low-carbon steel, and find the optimum operating conditions of friction stir welding. In dissimilar metals butt joint by friction stir welding procedures, there are four major controllable factors, which are tool rotation speed, transverse speed (feed rate), tool tilt angle with respect to the workpiece surface and pin tool diameter. Understandably, not all the controllable factors are included in this article. The quality of dissimilar metals butt joints is evaluated by the impact value, which has not been discussed in literatures. In addition, an uncontrollable parameter, which is the tensile strength, is used to double-check its quality based on the excellent impact value. Analysis of variance (ANOVA) is used to analyze the experimental data. The Taguchi technique with ANOVA is also used to determine the significant factors of performance characteristics. The results are expected to serve as references to overland and aquatic transportation machines for weight reduction.  相似文献

Widespread use of aluminum alloys for the fabrication of car body parts is conditional to the use of appropriate welding methods, especially if dissimilar welding must be performed with automotive steel grades. Friction stir welding (FSW) is considered to be a reasonable solution to obtain sound aluminum-steel joints. In this context, this work studies the effects of tool position and force control in dissimilar friction stir welding of AA6061 aluminum alloy on DC05 low carbon steel in lap joint configuration, also assessing proper welding parameter settings. Naked eye and scanning electron microscopy (SEM) have been used to detect macroscopic and microscopic defects in joints, as well as to determine the type of intermixture between aluminum and steel. The joint strength of sound joints has been assessed by shear tension test. Results point out that tool force control allows for obtaining joints with better quality and strength in a wider range of process parameters. The fatigue life and fracture mechanism of friction stir spot welded tension–shear joints using 590‐MPa class steel as a base material under constant‐amplitude conditions were investigated with focus on welding dimension variations caused by tool wear. The fatigue limit of the friction stir spot welding (FSSW) joint used for this study is significantly low compared with the static tensile strength of the joint itself. It was clarified that the FSSW joint in this study exhibited two different failure morphologies regardless of the applied load level: base metal fracture and weld area fracture. Although the welding state changes due to the tool wear phenomenon that produce two types of fracture modes in relation to the welding rip diameter, they have no effect on the fatigue strength, regardless of the applied load.  相似文献

Hook defect (HD) seriously decreases the mechanical properties of friction stir spot welded (FSSW) joints. In this study, two methods were therefore used to eliminate the HD in pinless FSSW joints. The one is changing welding parameters such as rotating speed and dwell time. The other one is FSSW plus subsequent friction stir welding (FSSW-FSW), which is an innovative method proposed in this study. Experimental results showed that the HD in pinless FSSWed AA2024 joints was successfully eliminated by using FSSW-FSW, not by changing process parameters. The joints without HD exhibited a tensile–shear load of as much as 12 kN, which was higher than that of 6.9 kN in the joints with HD. Furthermore, it was proved that the tensile–shear load is not greatly improved only by increasing the nugget zone when HD still existed in the FSSW joints. In addition, the fracture morphology analysis demonstrated that the shear fracture of the FSSW-FSW joints took place along the boundary between the upper and lower sheets through the weld nugget, and the faying surface between the two sheets was completely sheared off.  相似文献
