This article describes an investigation into the effects of foaming on the electrical conductivity for a carbon‐filled cyclic olefin copolymer (COC) composite incorporating both chopped carbon fibers (cCF) and carbon black (CB). Foamed and solid samples were injection molded and then analyzed for cell size, fiber length, fiber orientation, and electrical conductivity. Foamed samples exhibited higher electrical conductivity in the through‐plane direction for materials containing only CB or composites containing both filler types, and reduced electrical conductivity in the cCF‐filled composites. The increased electrical property gained by foaming was attributed to multiple percolation with CB aggregates forming more effective conductive clusters and networks in the continuous polymer phase during growth of the gas domains. Carbon fiber was blended into the polysulfone matrix by twin screw extruder. The polymer composites samples were prepared using four different processing technologies, the compression molding, edge‐gating injection molding, sprue‐gating injection molding, and the multi‐gating injection molding techniques. Among four techniques, the composite samples manufactured by multi‐gating injection molding technique got a higher value of thermal conductivity, which is due to the carbon fibers orientation and distribution. The experimental result indicated that the fiber orientation have a significant influence on the thermal conductivity of polymer composites. The thermal conductivity of sample made by multi‐gating injection molding was 1.82 W/(m·K) when the fiber content was 26 vol%, which was nearly twice than the values obtained by conventional technologies. Recent improvements in injection molding numerical simulation software have led to the possibility of computing fiber orientation in fiber reinforced materials during and at the end of the injection molding process. However, mechanical, thermal, and electrical properties of fiber reinforced materials are still largely measured experimentally. While theoretical models that consider fiber orientation for the prediction of those properties exist, estimating them numerically has not yet been practical. In the present study, two different models are used to estimate the thermal conductivity of fiber reinforced thermoplastics (FRT) using fiber orientation obtained by injection molding numerical simulation software. Experimental data were obtained by measuring fiber orientation in injection molded samples' micrographs by image processing methods. The results were then compared with the numerically obtained prediction and good agreement between numerical and experimental fiber orientation was found. Thermal conductivity for the same samples was computed by applying two different FRT thermal conductivity models using numerically obtained fiber orientation. In the case of thermal conductivity, predicted results were consistent with experimental data measurements, showing the validity of the models. © 2013 Wiley Periodicals, Inc. J. Appl. Polym. The electrical properties of injection molded composite systems based on a polypropylene matrix and two types of carbonaceous fillers—carbon black (CB) and carbon fibers (CF)—were investigated. In addition to conductivity as a function of system compositions, conductivity profiles were studied. Inhomogeneous spatial distribution of CB particles in moldings containing either CB as a single filler or in combination with CF was found. Furthermore, unexpected fiber orientation transverse to the melt flow direction and disappearance of skin‐core orientation pattern, typical for injection molded fiber filled composites, were observed in the two filler samples. An amplification of the shear‐thinning behavior, characteristic for the polypropylene (PP) matrix, imposed by the inhomogeneity of the CB distribution resulting in flattening of the advancing melt front and velocity profile is suggested as underlying the observed phenomena. The effects of processing and part geometry on the local mechanical properties of injection‐molded, 30 wt% short‐fiber‐reinforced filled poly(butylene terephthalate) (PBT) are characterized by mechanical tests on specimens cut from rectangular plaques of different thicknesses injection molded at several different processing conditions. Stiffness data from tensile tests at 12.7‐mm intervals on 12.7‐mm‐wide strips cut from injection‐molded plaques—both along the flow and cross‐flow directions—and flexural tests on these strips show consistency of plaque‐to‐plaque local properties. Also, in addition to the well‐known anisotropic properties caused by flow‐induced fiber orientation, injection‐molded short fiber composites exhibit in‐plane and through‐thickness nonhomogeneity—as indicated by in‐plane property variations, by differences between tensile and flexural properties, and by the flexural strength being significantly higher than the tensile strength. The sensitivity of these mechanical properties to process conditions and plaque geometry have also been determined: the flow‐direction tensile modulus increases with fill time, the differences between flow and cross‐flow properties decrease with increasing thickness, and both the flow and cross‐flow flexural moduli decrease with increasing plaque thickness. While the flexural modulus is comparable to the tensile modulus, the flexural strength is significantly higher than the tensile strength. POLYM. This article demonstrates using sandwich injection molding in order to improve the mechanical properties of short glass fiber‐reinforced thermoplastic parts by investigating the effect of fiber orientation, phase separation, and fiber attrition compared to conventional injection molding. In the present case, the effect of short glass fiber content (varying from 0–40 wt%) within the skin and core materials were studied. The results show that the mechanical properties strongly depend not only on the fiber concentration, but also on the fiber orientation and the fiber length distribution inside the injection‐molded part. Slight discrepancies in the findings can be assumed to be due to fiber breakage occurring during the mode of processing. POLYM. The aim of this study was to improve mechanical properties of polypropylene/cycloolefin copolymer (PP/COC) blends by processing‐induced formation of long COC fibers. According to the available literature, the fibrous morphology in PP/COC blends was observed just once by coincidence. For this reason, we focused our attention on finding processing conditions yielding PP/COC fibrous morphology in a well‐defined, reproducible way. A number of PP/COC blends were prepared by both compression molding and injection molding (IM). Neat polymers were characterized by rheological measurements, whereas phase morphology of the resulting PP/COC blends was characterized by means of scanning electron microscopy (SEM). The longest COC fibers were achieved in the injection molded PP/COC blends with compositions 75/25 and 70/30 wt %. Elastic modulus and yield strength of all blends were measured as functions of the blend composition using an Instron tensile tester; statistically significant improvement of the yield strength due to fibrous morphology was proved. Moreover, two different models were applied in the analysis of mechanical properties: (i) the equivalent box model for isotropic blends and (ii) the Halpin‐Tsai model for long fiber composites. In all PP/COC blends prepared by IM, the COC fibers were oriented in the processing direction, as documented by SEM micrographs, and acted as a reinforcing component, as evidenced by stress–strain measurements. © 2011 Wiley Periodicals, Inc. Tensile and fatigue properties of an injection molded short E‐glass fiber reinforced polyamide‐6,6 have been studied as a function of two key injection molding parameters, namely melt temperature and hold pressure. It was observed that tensile and fatigue strengths of specimens normal to the flow direction were lower than that in the flow direction, indicating inherent anisotropy caused by injection molding. Tensile and fatigue strengths of specimens with weld line were significantly lower than that without weld lines. For specimens in the flow direction, normal to the flow direction and with weld line, tensile strength and fatigue strength increased with increasing melt temperature as well as increasing hold pressure. The effect of specimen orientation on the tensile and fatigue strengths is explained in terms of the difference in fiber orientation and skin‐core morphology of the specimens. POLYM. Thermoplastic polyurethane (TPU)/multi‐walled carbon nanotubes (CNT) nanocomposites were prepared by twin‐screw extrusion and micro injection molding. The electrical conductivity of micro injection molded polymer nanocomposites exhibits a low value and uneven distribution in the micromolded samples. Real‐time tracing of electrical conductivity was conducted to investigate the post thermal treatment on the electrical conductivity of microinjection molded composites. The results show that postmolding thermal treatment leads to a significant increase in the electrical conductivity by over three orders of magnitude for 5 wt % CNT‐filled TPU composites. In‐situ Transmission electron microscopy confirms the conductive CNT network does not change at the micron/sub‐micron scale during thermal treatment. TEM image analysis by a statistical method was used to determine the spatial distribution of CNT in the sample and showed that the average distance between adjacent CNT reduced slightly at the nanometer scale after postmolding thermal treatment. A new conductive mechanism is proposed to explain the enhancement of electrical conductivity after thermal treatment, i.e. micro‐contact reconstruction of adjacent CNT in the polymer matrix through annealing‐induced relaxation of interfacial residual stress and strain. Raman spectra and small angle X‐ray scattering curve of annealed samples provide supporting evidence for the proposed new conductive mechanism. The present study numerically investigates a fiber orientation in injection‐molded short fiber reinforced thermoplastic composite by using a rheological model, which includes the nonlinear viscoelasticity of polymer and the anisotropic effect of fiber in the total stress. A nonisothermal transient‐filling process for a center‐gated disk geometry is analyzed by a finite element method using a discrete‐elastic‐viscous split stress formulation with a matrix logarithm for the viscoelastic fluid flow and a streamline upwind Petrov–Galerkin method for convection‐dominated problems. The numerical analysis result is compared to the experimental data available in the literature in terms of the fiber orientation in center‐gated disk. The effects of the fiber coupling and the slow‐orientation kinetics of the fiber are discussed. In short‐fiber reinforced composites, it is widely accepted that the fiber orientation plays an important role on their overall physical and thermomechanical properties. To predict the properties of such composite materials, a full 3D fiber orientation characterization is required. A variety of destructive and nondestructive techniques have been developed, but all the methods have the same common point that they are very tedious and time consuming. Knowing that the fiber orientation induced by the flow remains mainly in the flow plane, an easier method has been performed for injection molded fiber‐filled polymers. It is based on the simple 2D SEM image analysis of a specific 45°‐oblique section plane. Then, the indetermination of fiber orientation from an ellipse mark analysis does not exist anymore. This novelty also turns out to be much more accurate. To achieve measurements over large composite samples, the method has been fully automated. POLYM. ENG. The injection molding ability of long glass fiber reinforced polyamide pellets was studied. The injection moldable materials were produced by a melt impregnation process of continuous fiber rovings. The rovings were chopped to pellets of 9 mm length. Chopped pellets with a variation in the degree of impregnation and fiber concentration were studied. The injection molded samples were analyzed for fiber concentration, fiber length, and fiber orientation. Dumbbell-shaped tensile bars were made to evaluate the mechanical properties. The fibers in the tensile bars had a high orientation in the flow direction and minor fiber concentration gradients were observed. The fiber lengths decreased with fiber concentration from 1.6 mm for a 2 vol% to 0.6 mm for a 25 vol% system. The tensile and impact properties increased considerably with fiber concentration. A low degree of impregnation in the pellets of the fibers resulted in somewhat lower tensile and impact properties.  相似文献

Injection molding of fiber‐reinforced polymeric composites is increasing with demands of geometrically complex products possessing superior mechanical properties of high specific strength, high specific stiffness, and high impact resistance. Complex state of fiber orientation exists in injection molding of short fiber reinforced polymers. The orientation of fibers vary significantly across the thickness of injection‐molded part and can become a key feature of the finished product. Improving the mechanical properties of molded parts by managing the orientation of fibers during the process of injection molding is the basic motivation of this study. As a first step in this direction, the present results reveal the importance of packing pressure in orienting the fibers. In this study, the effects of pressure distribution and viscosity of a compressible polymeric composite melt on the state of fiber orientation after complete filling of a cavity is considered experimentally and compared with the simulation results of Moldflow analysis. Graphene reinforced carbon‐polymer composite bipolar plate is developed using resole phenol formaldehyde resin, and conductive reinforcements (natural graphite, carbon black, and carbon fiber) using compression molding technique. Graphene is reinforced into the composite to alter various properties of the composite bipolar plate. The developed composite bipolar plate is characterized and the effect of temperature on mechanical and electrical properties is investigated with an overall aim to achieve benchmark given by US‐DOE and Plug Power Inc. The flexural strength and electrical conductivity of the composites was almost stable with the increase in temperature upto 175 °C. The composite bipolar plate maintained high in‐plane and through‐plane electrical conductivities, which is about 409.23 and 98 S cm–1, respectively, at 175 °C. The flexural strength and shore hardness of the developed composite was around 56.42 MPa and 60, respectively, at 175 °C, and on further increase in the temperature the mechanical strengths deceases sharply. The electrical and mechanical properties of the composite bipolar plates are within the US‐DoE target. However, the various properties of the composite bipolar plate could not be sustained above 175 °C.  相似文献

Tensile and flexural tests on specimens cut from rectangular injection‐molded plaques show that long‐fiber filled thermoplastic composites are complex, non‐homogeneous, anistropic material systems. Like all fiber‐filled materials, they exhibit through‐thickness nonhomogeneity as indicated by differences between tensile and flexural properties. The in‐plane orientation of fibers in through‐thickness layers causes the material to have in‐plane anisotropic properties. However, these long‐fiber filled materials exhibit an unexpectedly large level of in‐plane nonhomogeneity. Also, the effective mechanical properties of these materials are strongly thickness dependent. The thinnest plaques exhibit the largest differences between the flow and cross‐flow tensile properties. These differences decrease with increasing thickness. A methodology for part design with this class of materials is discussed.  相似文献

Multifunctional mobile products, such as cellular phones, laptop computers, personal media players, etc., have become smaller and lighter; so the technology of thin‐wall injection molding (TWIM) has been highlighted for making lightweight and compact mobile electronic products. Regarding mechanical properties, many portable electronic products should pass the so‐called “drop test”; therefore, the evaluation of the dart (or impact) property of the housing that is made by the TWIM process is crucial for commercializing a product. However, extant research on the effect of injection molding process parameters on the physical properties of TWIM plates is insufficient as yet. Therefore, in this study, the pressure and temperature inside the cavity during the injection molding process are monitored by varying the injection molding process parameters, i.e., the gate size, injection speed, and melt temperature, and the effect of the average flow rate of the molten resin inside the cavity on the dart property of thin‐wall injection‐molded plates is examined. The dart property of thin‐wall injection‐molded plates is evaluated by the instrumented dart impact test to differentiate various responses of the load‐displacement data during dart tests. © 2012 Wiley Periodicals, Inc. One challenge in injection molding of long fiber‐reinforced resins is minimizing the fiber breakage during resin plastication and resin flow into a mold. Such fiber breakage reduces the strength of the molded product. Reciprocating plastication is subjected to periodic positional fluctuations of the screw and cylinder in the molding cycle. In this study, visualization experiments were conducted on the reciprocating plastication of long glass fiber (GF)‐reinforced polypropylene with 50 wt% GF. It was found that: (1) temporary voids form in the resin during the metering process, and the pellets rotate from an orthogonal to parallel orientation in the flight direction; (2) length of the weight‐averaged fiber temporarily decreased in the middle stage of the injection process; (3) length of the weight‐averaged fiber was most strongly influenced by the waiting time; and (4) for constant waiting time, the fiber breakage could be minimized by lowering the rotation speed, lowering the back pressure, and shortening the charge stroke. This study focuses on the insert-injection molding process. The thermoset composite inserts in this study were carbon fiber/epoxy(CF/Epoxy) prepreg sheets. The injected molded part was glass fiber contained phenolic resin(GF/PF). The CF/Epoxy was placed in the mold cavity prior to injecting GF/PF onto the inserted injection molded CF/Epoxy specimens. The role of adhesion between the inserted part and injected resin on the mechanical properties was evaluated by 3 point bending and impact tests. In addition, the effect of prepreg orientation on the mechanical properties of the prepreg inserted-injection molding system was investigated. It was found that the prepreg with unidirectional orientation significantly improved flexural and impact strength of the inserted injection molding composites, providing better support and resistance to bending and impact loading. The main failure modes of the specimens were structural and adhesive failure.  相似文献

To determine three‐dimensional fiber orientation states in injection‐molded short‐fiber composites, a confocal laser scanning microscope (CLSM) is used. Since the CLSM optically sections the specimen, more than two images of the cross sections on and below the surface of the composite can be obtained. Three‐dimensional fiber orientation states can be determined by using geometric parameters of fiber images obtained from two parallel cross sections. For experiments, carbon‐fiber‐reinforced polystyrene is examined by the CLSM and geometric parameters of fibers on each cross‐sectional plane are measured by an image analysis. In order to describe fiber orientation states compactly, orientation tensors are determined at different positions of the prepared specimen. Three‐dimensional orientation states are obtained without any difficulty by determining the out‐of‐plane angles utilizing fiber images on two parallel planes acquired by the CLSM. Orientation states are different at different positions and show the shell–core structure along the thickness of the specimen. Fiber orientation tensors are predicted by a numerical analysis and the numerically predicted orientation states show good agreement with measured ones. However, some differences are found at the end of cavity. They may result from the fountain flow effects, which are not considered in the numerical analysis. © 2003 Wiley Periodicals, Inc. This study aimed at developing highly conductive, lightweight, and low‐cost bipolar plates for use in proton exchange membrane fuel cells. Injection and compression molding of carbon‐filled polypropylene, PP, and polyphenylene sulfide, PPS, were used to fabricate the bipolar plates. Loadings up to 60 wt% in the form of graphite, conductive carbon black, and carbon fibers were investigated. The developed compositions have a combination of properties and processability suitable for fuel cell bipolar plate manufacturing, such as good chemical resistance, sufficient fluidity, and good electrical and thermal conductivity. Two bipolar plate designs were successfully fabricated by molding the gas flow channels over aluminum plates to form a metallic/polymer composite plate or simply by direct injection molding of the conductive polymer composite. For the first design, overall plate volume resistivities of 0.2 and 0.1 Ohm‐cm were respectively attained using PP and PPS based blends as the conductive overmolded layer. A lower volume resistivity of around 0.06 Ohm‐cm was attained for the second design with injection molded plates made of the PPS‐based blend. Polym. Eng.
