Gadolinium zirconate (Gd2Zr2O7, GZO) as an advanced thermal barrier coating (TBC) material, has lower thermal conductivity, better phase stability, sintering resistance, and calcium-magnesium-alumino-silicates (CMAS) attack resistance than yttria-stabilized zirconia (YSZ, 6-8 wt%) at temperatures above 1200°C. However, the drawbacks of GZO, such as the low fracture toughness and the formation of deleterious interphases with thermally grown alumina have to be considered for the application as TBC. Using atmospheric plasma spraying (APS) and suspension plasma spraying (SPS), double-layered YSZ/GZO TBCs, and triple-layered YSZ/GZO TBCs were manufactured. In thermal cycling tests, both multilayered TBCs showed a significant longer lifetime than conventional single-layered APS YSZ TBCs. The failure mechanism of TBCs in thermal cycling test was investigated. In addition, the CMAS attack resistance of both TBCs was also investigated in a modified burner rig facility. The triple-layered TBCs had an extremely long lifetime under CMAS attack. The failure mechanism of TBCs under CMAS attack and the CMAS infiltration mechanism were investigated and discussed.  相似文献

Double layer thermal barrier coatings (TBCs) consisting of a Gd2Zr2O7 (GZO) top and an ytrria stabilized zirconia (YSZ) interlayer have been tested in a burner rig facility and the results compared to the ones of conventional YSZ single layers. In order to gain insight in the high temperature capability of the alternative TBC material, high surface temperatures of up to 1550 °C have been chosen while keeping the bond coat temperature similar. It turned out that the performance of all systems is largely depending on the microstructure of the coatings especially reduced porosity levels of GZO being detrimental. In addition, it was more difficult in GZO than in YSZ coatings to obtain highly porous and still properly bonded microstructures. Another finding was the reduced lifetime with increasing surface temperatures, the amount of reduction is depending on the investigated system. The reasons for this behavior are analyzed and discussed in detail.  相似文献

Processing of Gd2Zr2O7 by atmospheric plasma spraying (APS) is challenging due to the difference in vapor pressure between gadolinia and zirconia. Gadolinia is volatilized to a greater extent than zirconia and the coating composition unfavorably deviates from the initial stoichiometry. Aiming at stoichiometric coatings, APS experiments were performed with a TriplexPro? plasma torch at different current levels. Particle diagnostics proved to be an effective tool for the detection of potential degrees of evaporation via particle temperature measurements at these varied current levels. Optimized spray parameters for Gd2Zr2O7 in terms of porosity and stoichiometry were used to produce double‐layer TBCs with an underlying yttria‐stabilized zirconia (7YSZ) layer. For comparison, double layers were also deposited with relatively high torch currents during Gd2Zr2O7 deposition, which led to a considerable amount of evaporation and relatively low porosities. These coatings were tested in thermal cycling rigs at 1400°C surface temperature. Double layers manufactured with optimized Gd2Zr2O7 spray parameters revealed very good thermal cycling performance in comparison to standard 7YSZ coatings, whereas the others showed early failures. Furthermore, different failure modes were observed; coatings with long lifetime failed due to TGO growth, while the coatings displaying early failures spalled through crack propagation in the upper part of the 7YSZ layer.  相似文献

Service lifetime and thermal insulation performance are both crucial for the application of thermal barrier coatings (TBCs). In this study, layered structure design under equivalent thermal insulation conception is introduced to lower the cracking driving force in TBCs, and with the goal of prolonging TBCs lifetime. Three groups of layered LZO/YSZ TBCs were designed with same thermal insulation of 500?μm YSZ, the LZO layers were deliberately designed with different initial elastic modulus. Virtual crack closure technique (VCCT) calculation result showed that the energy release rates at the crack tips are 28.2, 22, and 18.8?N/m corresponding to the initial elastic modulus of 70, 60, and 50?GPa. After gradient thermal cyclic tests with surface temperature of 1300?°C, TBCs with lowest initial elastic modulus showed the longest lifetime, and more than double of pure YSZ TBCs. This study provides a new option for the improvement of TBCs lifetime.  相似文献

The single-ceramic-layer (SCL) Sm2Zr2O7 (SZO) and double-ceramic-layer (DCL) Sm2Zr2O7 (SZO)/8YSZ thermal barrier coatings (TBCs) were deposited by atmospheric plasma spraying on nickel-based superalloy substrates with NiCoCrAlY as the bond coat. The mechanical properties of the coatings were evaluated using bonding strength and thermal cycling lifetime tests. The microstructures and phase compositions of the coatings were characterized by scanning electron microscopy (SEM) and X-ray diffraction (XRD), respectively. The results show that both coatings demonstrate a well compact state. The DCL SZO/8YSZ TBCs exhibits an average bonding strength approximately 1.5 times higher when compared to the SCL SZO TBCs. The thermal cycling lifetime of DCL SZO/8YSZ TBCs is 660 cycles, which is much longer than that of SCL 8YSZ TBCs (150 cycles). After 660 thermal cycling, only a little spot spallation appears on the surface of the DCL SZO/8YSZ coating. The excellent mechanical properties of the DCL LZ/8YSZ TBCs can be attributed to the underlying 8YSZ coating with the combinational structures, which contributes to improve the toughness and relieve the thermal mismatch between the ceramic layer and the metallic bond coat at high temperature.  相似文献

The nanostructured single-ceramic-layer (SCL) 8YSZ thermal barrier coatings (TBCs), double-ceramic-layer (DCL) Sm2Zr2O7 (SZ)/8YSZ and SZ doped with 8 wt% CeO2 nanoscale particles (8CSZ)/8YSZ TBCs were fabricated by atmospheric plasma spraying (APS) on nickel-based superalloy substrates with NiCoCrAlY as the bond coating. The thermal cycling behavior of the three as-sprayed TBCs was investigated systematically at 1000 ℃ and 1200 ℃. The results reveal that the thermal cycling lifetime of the nanostructured DCL 8CSZ/8YSZ TBCs is the longest among them, which is largely due to the fact that the intermediate layer buffer effect of the DCL structure, more porosity and improvement of thermal expansion coefficient from doping CeO2 nanoparticles can relieve thermal stress to a great extent at elevated temperature. The failure mechanism of the nanostructured TBCs has been discussed in detail.  相似文献

Gradient thermal cycling test was performed on atmospheric plasma‐sprayed (APS) thermal barrier coatings (TBCs) with different thermally grown oxide (TGO) thicknesses. The TBCs with a thickness of TGO from 1.3 μm to 7.7 μm were prepared by controlling isothermal oxidation time of cold‐sprayed MCrAlY bond coat. The gradient thermal cycling test was performed at a peak surface temperature of 1150°C with 150°C difference across 250 μm thick YSZ with a duration of 240 s for each cycle. Results indicate that the thermal cyclic lifetime of APS TBCs is significantly influenced by TGO thickness. When initial TGO thickness increases from 1.3 μm to 7.7 μm, the thermal cyclic lifetime decreases following a power functions by a factor of about 20. It was revealed that there exists a critical TGO thickness over which the thermal cyclic lifetime is reduced more significantly with the increase in TGO thickness. Moreover, two typical failure modes were observed. The failure mode changes from the cracking within APS YSZ at a TGO thickness less than the critical value to through YSZ/TGO interface at TGO thickness range higher than the critical value.  相似文献

Air plasma sprayed (APS) thermal barrier coatings (TBCs) are a widely used technology in the gas turbine industry to thermally insulate and protect underlying metallic superalloy components. These TBCs are designed to have intrinsically low thermal conductivity while also being structurally compliant to withstand cyclic thermal excursions in a turbine environment. This study examines yttria-stabilized zirconia (YSZ) TBCs of varying architecture: porous and dense vertically cracked (DVC), which were deposited onto bond-coated superalloys and tested in a novel CO2 laser rig. Additionally, multilayered TBCs: a two-layered YSZ (dense + porous) and a multi-material YSZ/GZO TBC were evaluated using the same laser rig. Cyclic exposure under simulative thermal gradients was carried out using the laser rig to evaluate the microstructural change of these different TBCs over time. During the test, real-time calculations of the normalized thermal conductivity of the TBCs were also evaluated to elucidate information about the nature of the microstructural change in relation to the starting microstructure and composition. It was determined that porous TBCs undergo steady increases in conductivity, whereas DVC and YSZ/GZO systems experience an initial increase followed by a monotonic decrease in conductivity. Microstructural studies confirmed the difference in coating evolution due to the cycling.  相似文献

In the present work, YSZ TBCs and 10 wt% CeO2-doped YSZ thermal barrier coatings (CeYSZ TBCs) were prepared via atmospheric plasma spraying(APS) respectively, whereupon high temperature oxidation experiment was carried out at 1100 °C to compare the high temperature oxidation behavior and mechanism of the two TBCs. The results showed that the doping of CeO2 reduced the porosity of YSZ TBCs by 23%, resulting in smaller oxidation weight gain and lower TGO growth rates for CeYSZ TBCs. Besides, the TGO generated in CeYSZ TBCs was obviously thinner and there were fewer defects inside it. For YSZ TBCs, as the oxidation process proceeded, Al, Cr, Co and Ni elements in the bonding coating were oxidized successively to form loose and porous spinel type oxides (CS), which was apt to cause the spalling failure of TBCs. While, the Al2O3 layer of the TGO generated in CeYSZ TBCs ruptured later than that in YSZ TBCs, which delayed the oxidation of Cr, Co, and Ni elements and the formation of CS accordingly. Therefore, CeO2 doping can effectively improve the high temperature oxidation resistance of YSZ TBCs.  相似文献

Efficiency of a gas turbine can be increased by increasing the operating temperature. Yttria‐stabilized zirconia (YSZ) is the standard thermal barrier coating (TBC) material used in gas turbine applications. However, above 1200°C, YSZ undergoes significant sintering and CMAS (calcium magnesium alumino silicate) infiltration. New ceramic materials of rare earth zirconate composition such as gadolinium zirconate (GZ) are promising candidates for thermal barrier coating applications (TBC) above 1200°C. Suspension plasma spray of single‐layer YSZ, double‐layer GZ/YSZ, and a triple‐layer TBC comprising denser GZ on top of GZ/YSZ TBC was attempted. The overall coating thickness in all three TBCs was kept the same. Isothermal oxidation performance of the three TBCs along with bare substrate and bond‐coated substrate was investigated for time intervals of 10 h, 50 h, and 100 h at 1150°C in air environment. Weight gain/loss analysis was carried out by sensitive weighing balance. Microstructural analysis was carried out using scanning electron microscopy (SEM). As‐sprayed single‐layer YSZ and double‐layer GZ/YSZ showed columnar microstructure, whereas the denser layer in the triple‐layer TBC was not columnar. Phase analysis of the top surface of as‐sprayed TBCs was carried out using XRD. Porosity measurements were made by water intrusion method. In the weight gain analysis and SEM analysis, multilayered TBCs showed lower weight gain and lower TGO thickness compared to single‐layer YSZ.  相似文献

The single-ceramic-layer (SCL) 8YSZ (conventional and nanostructured 8YSZ) and double-ceramic-layer (DCL) La2Zr2O7 (LZ)/8YSZ thermal barrier coatings (TBCs) were fabricated by plasma spraying on nickel-based superalloy substrates with NiCrAlY as the bond coat. The thermal shock behavior of the three as-sprayed TBCs at 1000 °C and 1200 °C was investigated. The results indicate that the thermal cycling lifetime of LZ/8YSZ TBCs is longer than that of SCL 8YSZ TBCs due to the fact that the DCL LZ/8YSZ TBCs further enhance the thermal insulation effect, improve the sintering resistance ability and relieve the thermal mismatch between the ceramic layer and the metallic layer at high temperature. The nanostructured 8YSZ has higher thermal shock resistance ability than that of the conventional 8YSZ TBC which is attributed to the lower tensile stress in plane and higher fracture toughness of the nanostructured 8YSZ layer. The pre-existed cracks in the surface propagate toward the interface vertically under the thermal activation. The nucleation and growth of the horizontal crack along the interface eventually lead to the failure of the coating. The crack propagation modes have been established, and the failure patterns of the three as-sprayed coatings during thermal shock have been discussed in detail.  相似文献

Fracture toughness of thermal barrier coatings (TBCs) has gained significant interest in recent years as one of the dominant design parameters dictating selection of materials and assessing durability. Much progress has been made in characterizing and understanding fracture toughness of relevant TBC compositions in their bulk form, but it is also apparent that the toughness is significantly affected by process‐induced microstructural defects. In this investigation, a systematic study of the influence of coating microstructure on the fracture toughness of atmospheric plasma‐sprayed TBCs has been carried out. Yttria partially stabilized zirconia (YSZ) coatings were fabricated under different process conditions inducing different levels of porosity and defect densities. Fracture toughness was measured on free‐standing coatings in as‐processed and thermally aged conditions using the double torsion technique. Results indicate significant variance in fracture toughness among coatings with different microstructures including changes induced by thermal aging. Comparative studies were also conducted on an alternative composition, Gd2Zr2O7 which, as anticipated, shows significantly lower fracture toughness compared to YSZ. The results not only point toward a need for process and microstructure optimization for enhancing TBC performance, but also a framework for establishing performance metrics for promising new TBC compositions.  相似文献

In order to reveal the effect of Sc2O3 and Y2O3 co-doping system on the thermal shock resistance of ZrO2 thermal barrier coatings, Y2O3 stabilized ZrO2 thermal barrier coatings (YSZ TBCs) and Sc2O3–Y2O3 co-stabilized ZrO2 thermal barrier coatings (ScYSZ TBCs) were prepared by atmospheric plasma spraying technology. The surface and cross-section micromorphologies of YSZ ceramic coating and ScYSZ ceramic coatings were compared, and their phase composition before and after heat treatment at 1200 °C was analyzed. Whereupon, the thermal shock experiment of the two TBCs at 1100 °C was carried out. The results show that the micromorphologies of YSZ ceramic coating and ScYSZ ceramic coating were not much different, but the porosity of the latter was slightly higher. Before heat treatment, the phase composition of both YSZ ceramic coating and ScYSZ ceramic coating was a single T′ phase. After heat treatment, the phase composition of YSZ ceramic coating was a mixture of M phase, T phase, and C phase, while that of ScYSZ ceramic coating was still a single T′ phase, indicating ScYSZ ceramic coating had better T′ phase stability, which could be attributed to the co-doping system of Sc2O3 and Y2O3 facilitated the formation of defect clusters. In the thermal shock experiment, the thermal shock life of YSZ TBCs was 310 times, while that of ScYSZ TBCs was 370 times, indicating the latter had better thermal shock resistance. The difference in thermal shock resistance could be attributed to the different sintering resistance of ceramic coatings and the different growth rates of thermally grown oxide in the two TBCs. Furthermore, the thermal shock failure modes of YSZ TBCs and ScYSZ TBCs were different, the former was delamination, while the latter was delamination and shallow spallation.  相似文献

An approach to make air plasma sprayed (APS) thermal barrier coatings (TBCs) with the enhanced strain and damage tolerance was reported, using a novel hollow spheres produced by electro‐spraying (ESP) technique. Compared with agglomerated & sintered (A&S) and hollow spherical (HOSP) yttria‐stabilized zirconia (YSZ) powders, the ESP powder showed a unique network microstructure and the TBCs exhibited a 2‐3 times longer thermal cycling lifetime. The splat morphology and the top coats microstructure were investigated. Some semi‐melted ESP particles were observed in the as‐sprayed top coat. The indentation coupled with the Raman mapping technique was employed to evaluate the strain and damage tolerance of the TBCs. The coatings deposited by the ESP powder show a lower in‐plane stiffness determined by three‐point bending tests. It is proposed that the superior performance is attributed to the lower amount of the short microcracks (0.5‐4 μm) with low angle (<45°) and the semi‐melted ESP particles remained in the YSZ top coat.  相似文献

Pure metastable tetragonal (t’) phase 4YSZ top coats with thickness of 100 and 200 μm were deposited on NiCoCrAlY-coated second generation single crystal superalloy by air plasma spray (APS). The two thermal barrier coatings were evaluated under gradient thermal cycling test using gas mixture of propane and oxygen. After flame shock test, the values of Young's modulus, hardness and degree of densification all exhibited a gradient distribution across YSZ thickness. In contrast to intensive sintering at surface of 200 μm 4YSZ coating, the TBC sample with 4YSZ layer of 100 μm underwent poor oxidation at interface of YSZ and bond coat, forming a duplex oxide scale: (Ni,Co)(Cr,Al)2O4 spinel over Al2O3, which promoted the delamination at the top-coat/bond-coat interface. The resistance against gradient thermal cycling, the phase stability of 4YSZ and the failure mechanism of the TBCs, were discussed correlating to the effects of YSZ thickness.  相似文献

Ingestion of siliceous particulate debris into both propulsion and energy turbines has introduced significant challenges in harnessing the benefits of enhanced operation efficiencies through the use of higher temperatures and thermal barrier coatings (TBCs). The so-called CMAS (for calcium-magnesium alumino-silicate) particles can melt in the gas path at temperatures greater than 1200C, where they will subsequently impact the coating surface and infiltrate through the carefully engineered porosity or cracks in a TBC. Ultimately, this CMAS attack causes premature spallation through its solidification and stiffening the ceramic during cooling. It has been noted in recent years, that TBCs based on yttria stabilized zirconia (YSZ) are completely non-resistant to CMAS attack due to their lack of reactivity with infiltrant liquid. New TBC ceramics such as Gadolinium Zirconate (GZO) show promise of CMAS resistance through rapid reaction-induced crystallization and solidification of the infiltrant, leading to its arrested infiltration. In both situations, the microstructure (porosity, micro and macro cracks) can be important differentiators in terms of the infiltration and subsequent failure mechanisms. This paper seeks to examine the interplay among microstructure, material, and CMAS attack in different scenarios. To do so, different types of YSZ & GZO single and multilayer coatings were fabricated using Air Plasma Spray (APS) and exposed to CMAS through isothermal and gradient mechanisms. In each of the cases, beyond their unique interactions with CMAS, it was observed the inherent microstructure and character of the porosity of the coating will have an additional role on the movement of the melt. For instance, vertical cracks can provide pathways for accelerated capillaric flow of the melt into both YSZ and GZO coatings. Based on these observations multilayer coatings have been proposed and realized toward potentially reducing complete coating failure and supporting multiple CMAS attack scenarios.  相似文献

La2Ce2O7 (LCO) is a promising candidate material for thermal barrier coatings (TBCs) application because of its higher temperature capability and better thermal insulation property relative to yttria stabilized zirconia (YSZ). In this work, La2Ce2O7 TBC with segmentation crack structure was produced by atmospheric plasma spray (APS). The mechanical properties of the sprayed coatings at room temperature including microhardness, Young's modulus, fracture toughness and tensile strength were evaluated. The Young's modulus and microhardness of the segmented coating were measured to be about 25 and 5 GPa, relatively higher than those of the non-segmented coating, respectively. The fracture toughness of the LCO coating is in a range of 1.3–1.5 MPa m1/2, about 40% lower than that of the YSZ coating. The segmented TBC had a lifetime of more than 700 cycles, improving the lifetime by nearly two times as compared to the non-segmented TBC. The failure of the segmented coating occurred by chipping spallation and delamination cracking within the coating.  相似文献

Lifetime is crucial to the application of advanced thermal barrier coatings (TBCs), and proper lifetime evaluation methods should be developed to predict the service lifetime of TBCs precisely and efficiently. In this study, plasma‐sprayed YSZ TBCs were subjected to gradient thermal cyclic tests under different surface temperatures, with the aim of elucidating the correlation between the coating surface temperature and the thermal cyclic lifetime. Results showed that the thermal cyclic lifetime of TBCs decreased with the increasing of surface temperatures. However, the failure modes of these TBCs subjected to thermal cyclic tests were irrespective of different surface/BC temperatures, that is, sintering‐induced delamination of the top coat. The thickness of thermally grown oxide (TGO) was significantly less than the critical TGO thickness to result in the failure of TBCs through the delamination of top coat. There was no phase transformation of the top coat after failure. In contrast, in the case concerning the top coat surface of the failure specimens, the elastic modulus and microhardness increased to a comparable level due to sintering despite of the various thermal cyclic conditions. Consequently, it is conclusive that the failure of TBCs subjected to gradient thermal cyclic test was primarily induced by sintering during high‐temperature exposure. A delamination model with multilayer splats was developed to assist in understanding the failure mechanism of TBCs through sintering‐induced delamination of the top coat. Based on the above‐described results, this study should aid in facilitating the lifetime evaluation of the TBCs, which are on active service at relatively lower temperatures, by an accelerated thermal cyclic test at higher temperatures in laboratory conditions.  相似文献

The higher operating temperatures in gas‐turbine engines enabled by thermal barrier coatings (TBCs) engender new materials issues, viz silicate particles (sand, volcanic ash, fly ash) ingested by the engine melt on the hot TBC surfaces and form calcium–magnesium–alumino–silicate (CMAS) glass deposits. The molten CMAS glass degrades TBCs, leading to their premature failure. In this context, we have used the concept of optical basicity (OB) to provide a quantitative chemical basis for the screening of CMAS‐resistant TBC compositions, which could also be extended to environmental barrier coatings (EBCs). By applying OB difference considerations to various major TBC compositions and two types of important CMASs—desert sand and fly ash—the 2ZrO2·Y2O3 solid solution (ss) TBC composition, with the potential for high CMAS‐resistance, is chosen for this study. Here, we also demonstrate the feasibility of processing of 2ZrO2·Y2O3(ss) air‐plasma sprayed (APS) TBC using commercially developed powders. The resulting TBCs with typical APS microstructures are found to be single‐phase cubic fluorite, having a thermal conductivity <0.9 W·(m·K)?1 at elevated temperatures. The accompanying Part II paper presents results from experiments and analyses of high‐temperature interactions between 2ZrO2·Y2O3(ss) APS TBC and the two types of CMASs.  相似文献

Use of a liquid feedstock in thermal spraying (an alternative to the conventional solid powder feedstock) is receiving an increasing level of interest due to its capability to produce the advanced submicrometer/nanostructured coatings. Suspension plasma spraying (SPS) and solution precursor plasma spraying (SPPS) are those advanced thermal spraying techniques which help to feed this liquid feedstock. These techniques have shown to produce better performance thermal barrier coatings (TBCs) than conventional thermal spraying. In this work, a comparative study was performed between SPS‐ and SPPS‐sprayed TBCs which then were also compared with the conventional atmospheric plasma‐sprayed (APS) TBCs. Experimental characterization included SEM, porosity analysis using weight difference by water infiltration, thermal conductivity measurements using laser flash analysis, and lifetime assessment using thermo‐cyclic fatigue test. It was concluded that SPS coatings can produce a microstructure with columnar type features (intermediary between the columnar and vertically cracked microstructure), whereas SPPS can produce vertically cracked microstructure. It was also shown that SPS coatings with particle size in suspension (D50) <3 μm were highly porous with lower thermal conductivity than SPPS and APS coatings. Furthermore, SPS coatings have also shown a relatively better thermal cyclic fatigue lifetime than SPPS.  相似文献
