A slip-line field model for orthogonal cutting with chip breaker and flank wear has been developed. For a worn tool, this slip-line field includes a primary deformation zone with finite thickness; two secondary shear zones, one along the rake face and the other along the flank face; a predeformation zone; a curled chip; and a flank force system. It is shown that the cutting geometry is completely determined by specifying the rake angle, tool-chip interface friction and the chip breaker constraint. The chip radius of curvature, chip thickness, and the stresses and velocities within the plastic region are readily computed. Grid deformation patterns, calculated with the velocity field determined, demonstrate that the predicted effects of changes in frictional conditions at the tool-chip interface and of the rake angle on chip formation are in accord with experimental observations. The calculated normal stress distribution at the tool-chip interface is in general agreement with previously reported experimental measurements. The model proposed predicts a linear relationship between flank wear and cutting force components. The results also show that non-zero strains occur at and below the machined surface when machining with a worn tool. Severity and depth of deformation below the machined surface increases with increasing flank wear. Forces acting on the chip breaker surface are found to be small and suggest that chip control for automated machining may be feasible with other means.  相似文献

In this paper, a new slip-line model approach for modeling the orthogonal cutting process with rounded-edge tools and its associated hodograph are proposed. This model consists of eight regions, which include a dead region in front of the rake face of tool. Dewhurst and Collins’s matrix technique for numerically solving the slip-line problem is employed in the mathematical formulation of the new model. The experimental results show that a small dead region is seen in front of the rake face of tool during cutting with a rounded-edge cutting tool. The unknown slip-line angle pair was solved depending on the force data obtained experimentally and variation of the subregions with cutting edge radius was determined. Cutting force, thrust force, and dead zone grow as cutting edge radius increases in cutting edge-radiused tools.  相似文献

Flank and crater wear are the primary tool wear patterns during the progressive tool wear in metal cutting. Cutting forces may increase or decrease, depending on the combined contribution from the flank and/or crater wear. A two-dimensional (2D) slip-line field based analytical model has been proposed to model the force contributions from both the flank and crater wear. To validate the proposed force model, the Bayesian linear regression is implemented with credible intervals to evaluate the force model performance in orthogonal cutting of CK45 steels. In this study, the proposed analytical worn tool force model-based predictions fall well within the 75% credible intervals determined by the Bayesian approach, implying a satisfactory modeling capability of the proposed model. Based on the parametric study using the proposed force model, it is found that cutting forces decrease with the increasing crater wear depth but increase with the increasing flank wear length. Also, the predicted cutting forces are affected noticeably by the friction coefficients along the rake and flank faces and the ratio of crater sticking region to sliding region, and better knowledge of such friction coefficients and ratio is expected to further improve worn tool force modeling accuracy. Compared with the finite element approach, the proposed analytical approach is efficient and easy to extend to three-dimensional worn tool cutting configurations.  相似文献

An enhanced model for predicting worn tool cutting forces in metal cutting without the need for any worn tool calibration tests is presented in this paper. The new model utilizes a previously developed slip-line field approach in conjunction with a mechanistic force model to predict the shear flow stress and shear angle for a range of cutting conditions with only a minimal number of sharp tool calibration tests. The shear flow stress and shear angle values are then used as inputs into a worn tool force model to predict the cutting forces due to tool flank wear. Predictions of worn tool cutting forces from the new model have been compared to experimental data from both a steel and a ductile iron workpiece. Ductile iron tests are significant because previous shear flow stress and shear angle models require chip measurements which cannot be made with the chips produced by iron workpieces. Model predictions are also compared to literature data obtained using an aluminum workpiece. An excellent comparison between the model predictions and the experimental data is found for all of the materials considered.  相似文献

ABSTRACT

A prediction model of cutting force for milling multidirectional laminate of carbon fiber reinforced polymer (CFRP) composites was developed in this article by using an analytical approach. In the predictive model, an equivalent uniform chip thickness was used in the case of orthogonal plane cutting, and the average specific cutting energy was taken as an empirical function of equivalent chip thickness and fiber orientation angle. The parameters in the model were determined by the experimental data. Then, the analytical model of cutting force prediction was validated by the experimental data of multidirectional CFRP laminates, which shows the good reliability of the model established. Furthermore, the cutting force component of flank contact force was correlated with the surface roughness of workpiece and the flank wear of tool in milling UD-CFRP composites. It was found that surface quality as well as flank wear has a co-incident varying trend with the flank contact force, as confirmed by the observations of the machined surfaces and tool wear at different fiber orientations. So, it can be known that low flank contact force be required to reduce surface damage and flank wear.  相似文献

The research discussed in this article focuses on the effects of tool geometry (i.e., rake angle and cutting edge radius) and flank wear upon burr formation in face milling of a cast aluminum alloy. As to tool edge preparation, the use of a tool with variable cutting edge radius was investigated using FEM, and compared for its cutting performance (i.e., burr reduction and tool life) with a conventional tool with uniform cutting edge radius. In order to evaluate 3D face milling through 2D orthogonal cutting simulations, the cross-sections that consist in the cutting speed direction and chip flow direction were selected at different locations along the tool rounded corner. At these cross-sections, the local value of cutting edge radius and their associated tool rake angles as well as the effective uncut chip thickness were determined for 2D cutting simulations. In addition, 3D face milling simulations were conducted to investigate more realistic chip flow and burr generation. Comparisons were made for burrs produced from 3D simulations with a sharp tool, 3D simulations with a worn tool and face milling experiments. Finally, recommendations for cutting tool design are made to reduce burr formation in face milling.  相似文献

In this paper, the effects of cutting speed, depth of cut, feed, workpiece hardness (51, 55, 58, 62, and 65?±?1 HRC), tool flank wear, and nose radius on three-component forces in finish dry hard turning (FDHT) of the hardened tool steel AISI D2 were experimentally investigated by utilizing the PCBN inserts. Experimental results showed that the feed force is the lowest in three-component forces and influence of cutting parameters on it is less than two others in the FDHT of AISI D2. Values of the radial force are higher than those of the cutting force when cutting speed, depth of cut, and feed range from 75 to 301 m/min, and 0.10 to 0.40 and 0.05 to 0.20 mm, respectively, but lower in the range between 0.8- and 1.6-mm nose radius. Values of the cutting force are higher than those of the radial force as the workpiece hardness varies from 51 to 58?±?1 HRC while lower in the range between 62 and 65?±?1 HRC. Besides, there are relations between the changing laws of three-component forces and the softening effect of chip, cohesion effect in the tool–chip junction zone, and intenerating effect of metal in the workpiece surface. The high flank wear formation increases the contact with workpiece surface and hence induces tearing–drawing and welding effect duo to instantaneous high temperature.  相似文献

Productivity in machining of 17-4 PH stainless steel is adversely affected by the premature failure of tool and poor surface finish as a consequence of high cutting temperatures. Conventional cutting fluids not only create environmental and health problems but also fail to overcome the high cutting temperatures during machining. Cryogenic cooling is an environmentally clean cooling technology for attractive management of machining zone temperatures. The present study investigates the effect of cryogenic liquid nitrogen (LN2 at ?196°C) on cutting temperatures, cutting forces (main cutting force, feed force), surface roughness, tool flank wear and chip morphology in turning of 17-4 PH stainless steel with AlTiN PVD-coated tungsten-coated carbide inserts and results were compared to wet machining. In overall, cryogenic machining reduces the cutting temperature, cutting forces, surface roughness and tool flank wear to a maximum of 73.4, 17.62, 44.29 and 55.55%, respectively. Improved chip breakability was found in cryogenic machining.  相似文献

Determining the temperature field in metal cutting when the tool flank is progressively worn requires the knowledge of the forces due to tool flank wear and that due to chip formation. In the past, these forces have been computed from data experimentally measured with a dynamometer, under the assumption that the chip formation configuration remained unaltered when the tool flank is progressively worn. This approach has been used in the literature even though there has been evidence that it is not correct. The error introduced by this doubtful assumption in computing the maximum surface temperature in the work-piece can be significant.

Of late there has been considerable interest in employing hard turning as the final finishing process in place of grinding and superfinishing. Consequently, the ability to accurately predict the maximum surface temperature and its distribution in the workpiece is now most desirable, for avoiding thermal damage to the machined surface. This paper discusses a new method based on the thickness of the microstructural change in chips to decouple the tool-flank forces for predicting the maximum surface temperature and its distribution in the workpiece.  相似文献

Machine tool chatter is a serious problem which deteriorates surface quality of machined parts and increases tool wear, noise, and even causes tool failure. In the present paper, machine tool chatter has been studied and a stability lobe diagram (SLD) has been developed for a two degrees of freedom system to identify stable and unstable zones using zeroth order approximation method. A dynamic cutting force model has been modeled in tangential and radial directions using regenerative uncut chip thickness. Uncut chip thickness has been modeled using trochoidal path traced by the cutting edge of the tool. Dynamic cutting force coefficients have been determined based on the average force method. Several experiments have been performed at different feed rates and axial depths of cut to determine the dynamic cutting force coefficients and have been used for predicting SLD. Several other experiments have been performed to validate the feasibility and effectiveness of the developed SLD. It is found that the proposed method is quite efficient in predicting the SLD. The cutting forces in stable and unstable cutting zone are in well agreement with the experimental cutting forces.  相似文献

Micro-end milling is used for manufacturing of complex miniaturized components precisely in wide range of materials. It is important to predict cutting forces accurately as it plays vital role in controlling tool and workpiece deflections as well as tool wear and breakage. The present study attempts to incorporate process characteristics such as edge radius of cutting tool, effective rake and clearance angles, minimum chip thickness, and elastic recovery of work material collectively while predicting cutting forces using mechanistic model. To incorporate these process characteristics effectively, it is proposed to divide cutting zone into two regions: shearing- and ploughing-dominant regions. The methodology estimates cutting forces in each partitioned zone separately and then combines the same to obtain total cutting force at a given cutter rotation angle. The results of proposed model are validated by performing machining experiments over a wide range of cutting conditions. The paper also highlights the importance of incorporating elastic recovery of work material and effective rake and clearance angle while predicting cutting forces. It has been observed that the proposed methodology predicts the magnitude and profile of cutting forces accurately for micro-end milling operation.  相似文献

为了分析刀具正常磨损后铣削颤振稳定域和表面位置误差,对刀具不同磨损状态下的切削力系数进行辨识,基于全离散法研究刀具正常磨损后铣削颤振稳定域和表面位置误差特性。发现当刀具正常磨损后,铣削系统的稳态临界切深呈现上升的趋势;随着工件表面洛氏硬度的提高,铣削系统稳态临界切深逐步下降,刀具正常磨损后临界切深与后刀面无磨损临界切深的差别逐步变小;在稳定域的局部会出现表面位置误差增加的情况。试验表明,该理论模型可以有效优化刀具正常磨损后的加工参数。  相似文献

It has been found that the brittle material, monocrystalline silicon, can be machined in ductile mode in nanoscale cutting when the tool cutting edge radius is reduced to nanoscale and the undeformed chip thickness is smaller than the tool edge radius. In order to better understand the mechanism of ductile mode cutting of silicon, the molecular dynamics (MD) method is employed to simulate the nanoscale cutting of monocrystalline silicon. The simulated variation of the cutting forces with the tool cutting edge radius is compared with the cutting force results from experimental cutting tests and they show a good agreement. The results also indicate that there is silicon phase transformation from monocrystalline to amorphous in the chip formation zone that can be used to explain the cause of ductile mode cutting. Moreover, from the simulated stress results, the two necessary conditions of ductile mode cutting, the tool cutting edge radius are reduced to nanoscale and the undeformed chip thickness should be smaller than the tool cutting edge radius, have been explained.  相似文献

通过预测加工304不锈钢时产生的切削力,从而对切削参数和刀具几何参数进行优化,是提高304不锈钢的加工精度、切屑控制及保障刀具寿命的基础。建立304不锈钢切削仿真模型,为提高模型的精确性,选择Johnson-Cook本构方程和黏结-滑移摩擦模型。结果表明:采用黏结-滑移摩擦模型的切削力预测结果更为准确,表明相对于纯剪切摩擦与库仑摩擦模型,黏结-滑移摩擦模型能更准确地描述刀-屑摩擦特性。展开不同参数下的切削力研究,研究发现:切削力随着刀具前角、后角和切削速度的增大而减小,随切削刃钝圆半径和切削厚度、宽度的增大而增大,其中切削宽度、厚度及前角对切削力大小影响较大。研究结果为304不锈钢切削效率的提高和切削机制的研究提供了理论依据。  相似文献

In the present work, a mechanistic model of cutting forces is developed with a novel approach to arrive at the cutting edge geometry as well as the cutting mechanics. The geometry of cutting elements derived and verified using a virtual tool generated in CAD environment is considered. The cutting and edge force coefficients at every discrete point on the cutting edge of micro-ball end mill are established in a novel way from the basic metal cutting principles and fundamental properties of materials, considering edge radius and material strengthening effects. Further, measured edge radius is used in the model. Full slot micro-ball end milling experiments are conducted on a high-precision high-speed machining center using a 0.4 mm diameter tungsten carbide tool and cutting forces are measured using a high-sensitive piezo-electric dynamometer. It is established that the predicted as well as experimental cutting forces are higher at very low uncut chip thickness in comparison with the cutting edge radius in micro-ball end milling also. Amplitudes of cutting forces and instantaneous values with incremental rotation of the tool are compared with predicted values over two revolutions for validation of proposed model.  相似文献

针对SiC颗粒硬度高,切削Al/SiCp复合材料时刀具磨损剧烈,本文提出用具有较高硬度、韧性及良好抗磨损能力的WC-7Co制备纳米硬质合金刀具,并对Al/SiCp复合材料进行了切削实验。研究了纳米硬质合金刀具磨损机理和Al/SiCp复合材料的切屑去除机理,以及刀尖处后刀面磨损值。研究认为,纳米硬质合金刀具磨损的机理为SiC颗粒的微切削作用引起的磨料磨损,及SiC颗粒对刀尖刃口的高频、断续冲击引起的微崩刃及微破损;Al/SiCp复合材料的切削实质是断续切削;去除机理为切屑的崩碎去除;纳米硬质合金后刀面磨损值较普通硬质合金小30%~50%。实验表明,纳米硬质合金较普通硬质合金更适于加工Al/SiCp复合材料。  相似文献

This article aims at predicting machining performances for oblique turning in relation to tool-nose radius. A new geometric analysis for the uncut chip area is proposed as function of depth of cut, feed rate, tool-nose radius, and edge direction angle. Cutting edge is discretized into increments and average uncut chip thickness, elementary direction angle and elementary depth of cut are determined for each one. A new thermomechanical model is developed for each increment which is supposed to be an oblique machining with single cutting edge. The predicted cutting force components are in good agreement with experimental data over a wide range of cutting conditions. In particular, the effect of tool-nose radius and cutting parameters on chip geometry, cutting temperature, and cutting force components are studied. It is underlined that tool-nose radius promotes the increase in radial force, however, its influence on the other parameters is negligible.  相似文献

Finite element method (FEM) is a powerful tool to predict cutting process variables, which are difficult to obtain with experimental methods. In this paper, modelling techniques on continuous chip formation by using the commercial FEM code ABAQUS are discussed. A combination of three chip formation analysis steps including initial chip formation, chip growth and steady-state chip formation, is used to simulate the continuous chip formation process. Steady chip shape, cutting force, and heat flux at tool/chip and tool/work interface are obtained. Further, after introducing a heat transfer analysis, temperature distribution in the cutting insert at steady state is obtained. In this way, cutting process variables e.g. contact pressure (normal stress) at tool/chip and tool/work interface, relative sliding velocity and cutting temperature distribution at steady state are predicted. Many researches show that tool wear rate is dependent on these cutting process variables and their relationship is described by some wear rate models. Through implementing a Python-based tool wear estimate program, which launches chip formation analysis, reads predicted cutting process variables, calculates tool wear based on wear rate model and then updates tool geometry, tool wear progress in turning operation is estimated. In addition, the predicted crater wear and flank wear are verified with experimental results.  相似文献
