Post-buckling strength of simply supported orthotropic corrugated board panels subjected to edge compressive loading has been investigated using geometrically non-linear finite element analysis (FEA). Adjustments of the transverse shear stiffnesses in the FEA were necessary and performed by comparing the critical buckling load calculated by FEA with a closed form solution. The collapse load of the sandwich plate was calculated based on material failure of the facings predicted from Tsai-Wu failure theory. Parametric studies were performed to investigate the sensitivity of the collapse load to changes in the transverse shear stiffnesses of the core, initial out-of-plane imperfections, asymmetry in board construction, slenderness ratio and eccentric loading of the plate. It was found that a reduction of the transverse shear stiffnesses of the core below a certain limit produces a significant reduction in the collapse load. Panels are said to be insensitive to imperfections and this holds true when the imperfections are the same as or lesser than the thickness of the panel, but a 40% reduction of the collapse load is observed for imperfections that are ten times the panel thickness. From a design point of view it is shown that a symmetrical board is preferred because an asymmetric board as well as eccentric loading of the panel significantly reduce the collapse load. It is also shown that the critical buckling load is directly related to the slenderness ratio of the panel whereas the collapse load is not.

While sandwich construction offers well-known advantages for high stiffness with light weight, the problem of designing the sandwich structure to withstand shear loading remains an important problem. This problem is more difficult with lower stiffness foam cores under high shear loading because the core is typically the weakest component of the structure and is the first one to fail in shear under the assuming of perfect contact between the skin and the foam core. In the present study, the shear response of the composite sandwich panels with Polyvinylchloride (PVC) foam core was investigated. The PVC H100 foam core is sandwiched between Glass Fiber Reinforced Polymer (GFRP) skins using epoxy resin to build a high performance sandwich panel to be investigated. Experiments have been carried out to characterise the mechanical response of the constituent materials under tension, compression and shear loading. Static shear tests for the sandwich panel reveal that the main failure mode is the delamination between the skin and the core rather than shearing the core itself due to the considerable value of the shear strength of the PVC foam. The Finite Element Analysis (FEA) of the sandwich structure shows that shear response and failure mode can be predicted, but that accurate predictions require a consideration of the non-linear response of the foam core. The results have a direct application in predicting the ability of the sandwich structure to withstand the shear loading.

This paper addresses the flexural properties of sandwich structures with cellular core materials. Experimental three point bending tests are conducted in order to determine the flexural stiffness and the load‐carrying capacity of these advanced composites. In addition, the significant failure modes after exceeding the load‐carrying capacity are identified. The results of these analyses are compared for sandwich structures containing various core materials. These core materials comprise two aluminium foams, namely M‐Pore® and Alporas®, honeycomb structures and novel metallic hollow sphere structures (MHSS).

The aim of this study is to develop a simple and reliable engineering method of modelling the non-linear behaviour of rigid cellular sandwich cores. It is assumed that shear dominates the stress state in a core and, hence, the approach is only valid when this condition is satisfied. On the basis of shear domination, the usual anisotropy associated with cellular solids can be neglected in favour of a simpler isotropic consideration. This allows the use of well-developed finite element codes for isotropic materials which account for plastic behaviour. It is shown how experimentally obtained shear properties can be converted analytically to a format suitable as input for such finite element programs, and a sandwich beam subjected to four-point bending is modelled numerically with material input according to the suggested method. The results are compared with those from an experiment in which substantial core yielding took place, and the behaviour is found to be predicted quite accurately. A numerical analysis of the ASTM C-273 shear test is used to show the validity of this test method, and thereby the data on which the suggested method of modelling must rely, well into the plastic response.

The influence of a face-to-core interface disbond on the strength of a foam core sandwich panel is investigated. The geometry considered is a square sandwich panel with a circular disbond subjected to a uniformly distributed pressure load. The disbond, located in the centre of the panel, is treated as a crack, and the finite element method is used to compute stress intensity factors. These are compared to fracture toughness data to predict the onset of crack growth and, thus, the reduction in load-bearing capacity. The analyses are verified with experiments on full-scale sandwich panels.

A series of experimental investigations and numerical analyses is presented into the compression response, and subsequent failure modes in corrugated-core sandwich panels based on an aluminium alloy, a glass fibre reinforced plastic (GFRP) and a carbon fibre reinforced plastic (CFRP). The corrugated-cores were fabricated using a hot press moulding technique and then bonded to face sheets based on the same material, to produce a range of lightweight sandwich panels. The role of the number of unit cells and the thickness of the cell walls in determining the overall deformation and local collapse behaviour of the panels is investigated. The experiments also provide an insight into the post-failure response of the sandwich panels. The results are compared with the numerical predictions offered by a finite element analysis (FEA) as well as those associated with an analytical model. Buckling of the cell walls has been found to be initial failure mode in these corrugated systems. Continued loading resulted in fracture of the cell walls, localised delamination as well as debonding between the skins and the core. The predictions of the FEA generally show reasonably good agreement with the experimental measurements. Finally, the specific compressive properties of the corrugated structures have been compared to those of other core materials where evidence suggests that these systems compare favourably with their more conventional counterparts.

Delamination of the adhesive bond between face sheets and cellular core of structural sandwich panels is a major problem in sandwich construction. Due to incompatibilities in the modes of deformation associated with the face sheets and the cellular core, stress concentrations and singularities can occur even in absence of cracks. These stress concentrations are assumed to govern the onset of delamination. In the present study, a mesoscale concept for a first-order assessment of the delamination hazard induced by the incompatibility in the modes of deformation at the interface between core and face sheets is presented. The approach is based on a fourth order tensor which can easily be derived from the effective elasticity tensor for the cellular core. Due to the general formulation, the concept is applicable to all types of two dimensional cellular sandwich cores irrespectively of cell geometry and loading conditions. The approach is illustrated by an analysis of three examples concerning commercial sandwich core geometries as well as a more general non-orthotropic cellular structure.

Sandwich beams and panels with symmetric faces and cores of varying stiffness are investigated. The paper presents a theoretical and experimental study of the local effects that occur in the vicinity of intersections between cores of different stiffness in such sandwich panels. These local effects manifest themselves by a significant rise of the bending stresses in the faces in the vicinity of the core junctions. Closed-form estimates of the stress/strain fields induced by local effects are presented for sandwich beams and panels loaded in cylindrical bending. The accuracy of the derived closed-form estimates is verified experimentally for the case of a sandwich beam in three-point bending.

Fiber-reinforced polymer (FRP) sandwich deck panels with sinusoidal core geometry have shown to be successful both in new construction and the rehabilitation of existing bridge decks. This paper is focused on an experimental study of the strength evaluations of a honeycomb sandwich core under out-of-plane compression and transverse shear. The sinusoidal core is made of E-glass Chopped Strand Mat (ChSM) and Polyester resin. The compressive, tensile and shear strengths were first obtained from coupon tests. The out-of-plane compression tests were performed on representative single-cell volume elements of sandwich panels, and the tests included “stabilized” samples to induce compression failure, and “bare” samples to induce local buckling of the core. Finally, four-point bending tests were conducted to study the structural strength behavior under transverse shear. Two types of beam samples were manufactured by orienting the sinusoidal wave either along the length (longitudinal) or along the width (transverse). Both typical shear failure mode of the core material and delamination at the core–facesheet bonding interface were observed for longitudinal samples. The failure for transverse samples was caused by core panel separation. For both single-cell and beam-type specimen tests, the number of bonding layers, i.e., the amount of ChSM contact layer and resin used to embed the core into the facesheet, and the core thickness are varied to study their influence. The experimental results described herein can be subsequently used to develop design guidelines.

This paper deals with an innovative integrated hollow (space) E-glass/epoxy core sandwich composite construction that possesses several multi-functional benefits in addition to the providing lightweight and bending stiffness advantages. In comparison with traditional foam and honeycomb cores, the integrated space core provides a means to route wires/rods, embed electronic assemblies, and store fuel and fire-retardant foam, among other conceivable benefits. In the current work, the low-velocity impact (LVI) response of innovative integrated sandwich core composites was investigated. Three thicknesses of integrated and functionality-embedded E-glass/epoxy sandwich cores were considered in this study—including 6, 9 and 17 mm. The low-velocity impact results indicated that the hollow and functionality-embedded integrated core suffered a localized damage state limited to a system of core members in the vicinity of the impact. The peak forces attained under static compression and LVI were in accordance with Euler's column buckling equation. Stacking of the core was an effective way of improving functionality and limiting the LVI damage in the sandwich plate. The functionality-embedded cores provided enhanced LVI resistance due to energy additional energy absorption mechanisms.

The response and energy absorption capacity of cellular sandwich panels that comprises of silk-cotton wood skins and aluminum honeycomb core are studied under quasi-static and low velocity impact loading. Two types of sandwich panels were constructed. The Type-I sandwich panel contains the silk-cotton wood plates (face plates) with their grains oriented to the direction of loading axis and in the case of Type-II sandwich panel, the wood grains were oriented transverse to the loading axis. In both of the above cases, aluminum honeycomb core had its cell axis parallel to the loading direction. The macro-deformation behavior of these panels is studied under quasi-static loading and their energy absorption capacity quantified. A series of low velocity impact tests were conducted and the dynamic data are discussed. The results are then compared with those of quasi-static experiments. It is observed that the energy absorption capacity of cellular sandwich panels increases under dynamic loading when compared with the quasi-static loading conditions. The Type-I sandwich panels tested in this study are found to be the better impact energy absorbers for low velocity impact applications.

A new type of crack arrester concept, named the splice-type crack arrester, was invented and applied to a core–core splice in a foam core sandwich panel in order to suppress interfacial crack growth. An analytical evaluation of this crack arrester including parametric studies was carried out. It was confirmed by finite element (FE) analysis that interfacial crack propagation was suppressed by a decrease in the energy release rate at the crack tip under constant loading owing to the splice-type crack arrester as the crack tip approached the edge of the arrester. Through this study, it was revealed that the leading edge of the splice-type crack arrester, its shape and material, have strong effects on the crack suppression capability.

The distributions of properties across the thickness (core) and in the plane (face sheets) that minimise the interlaminar stresses at the interface with the core are determined solving the Euler–Lagrange equations of an optimisation problem in which the membrane and transverse shear energy contributions are made stationary. The bending stiffness is maximised, while the energy due to interlaminar stresses is minimised. As structural model, a refined zig-zag model with a high-order variation of displacements is employed. Simplified, sub-optimal distributions obtainable with current manufacturing processes appear effective for reducing the critical interfacial stress concentration, as shown by the numerical applications.

Aluminium foam core sandwich panels are good energy absorbers for impact protection applications, such as light-weight structural panels, packing materials and energy absorbing devices. In this study, the high-velocity impact perforation of aluminium foam core sandwich structures was analysed. Sandwich panels with 1100 aluminium face-sheets and closed-cell A356 aluminium alloy foam core were modelled by three-dimensional finite element models. The models were validated with experimental tests by comparing numerical and experimental damage modes, output velocity, ballistic limit and absorbed energy. By this model the influence of foam core and face-sheet thicknesses on the behaviour of the sandwich panel under impact perforation was evaluated.

Core machining is often applied to improve the formativeness of foam core and the manufacturing effectiveness of sandwich panels. This paper investigates the effects of core machining configuration on the interfacial debonding toughness of foam core sandwich panels fabricated by vacuum-assisted resin transfer molding process. Several machining configurations are conducted to foam core, and skin–core debonding toughness of fabricated sandwich panels is evaluated using double-cantilever-beam tests. The sandwich panels with core cuts exhibited higher apparent fracture toughness than the panels without core cut, specifically in the case of perforated core. The relationship between core machining configuration and measured fracture toughness is discussed based on the experimental observations and the numerical analyses of energy release rates.

In order to understand the influence of the thicknesses of Kraft paper honeycomb core and medium density fiberboard skins on the stiffness of the sandwich panel, the corresponding finite element models for the resulting sandwich panels were developed. The material properties for the core and skin components of these finite element models were determined using the published data and specifications. It was found that a decrease in the thickness ratio of the core to skin layer (shelling ratio) resulted in an increase in the modulus of elasticity and shear modulus of the sandwich panels. The increase was significant when the shelling ratio was smaller than six. Cell size only affected the modulus of elasticity of the sandwich panels under the flat-wise compression and panel’s inter-laminar shear modulus. Regression equations relating the stiffness of the sandwich panels to the shelling ratio and core cell size were obtained using the finite element model simulated results and were found to compare well with the existing models for layered wood composites.

Metallic sandwich structures with aluminium foam core are good energy absorbers for impact protection. To study their ballistic performance, quasi-static and impact perforation tests were carried out and the results are reported and analysed in this paper. In the experiments, effects of several key parameters, i.e. impact velocity, skin thickness, thickness and density of foam core and projectile shapes, on the ballistic limit and energy absorption of the panels during perforation are identified and discussed in detail.

We have utilized a combination of experimental and modeling methods to investigate the mechanical response of edge-clamped sandwich panels subject to the impact of explosively driven wet sand. A porthole extrusion process followed by friction stir welding was utilized to fabricate 6061-T6 aluminum sandwich panels with corrugated cores. The panels were edge clamped and subjected to localized high intensity dynamic loading by the detonation of spherical explosive charges encased by a concentric shell of wet sand placed at different standoff distances. Monolithic plates of the same alloy and mass per unit area were also tested in an identical manner and found to suffer 15-20% larger permanent deflections. A decoupled wet sand loading model was developed and incorporated into a parallel finite-element simulation capability. The loading model was calibrated to one of the experiments. The model predictions for the remaining tests were found to be in close agreement with experimental observations for both sandwich panels and monolithic plates. The simulation tool was then utilized to explore sandwich panel designs with improved performance. It was found that the performance of the sandwich panel to wet sand blast loading can be varied by redistributing the mass among the core webs and the face sheets. Sandwich panel designs that suffer 30% smaller deflections than equivalent solid plates have been identified.
