This paper presents the results of an experimental investigation on the machinability of in situ Al-6061?CTiB2 metal matrix composite (MMC) prepared by flux-assisted synthesis. These composites were characterized by scanning electron microscopy, X-ray diffraction, and micro-hardness analysis. The influence of reinforcement ratio of 0, 3, 6, and 9?wt.% of TiB2 on machinability was examined. The effect of machinability parameters such as cutting speed, feed rate, and depth of cut on flank wear, cutting force and surface roughness were analyzed during turning operations. From the test results, we observe that higher TiB2 reinforcement ratio produces higher tool wear, surface roughness and minimizes the cutting forces. When machining the in situ MMC with high speed causes rapid tool wear due to generation of high temperature in the machining interface. The rate of flank wear, cutting force, and surface roughness are high when machining with a higher depth of cut. An increase in feed rate increases the flank wear, cutting force and surface roughness.  相似文献

Nimonic C-263 alloy is extensively used in the fields of aerospace, gas turbine blades, power generators and heat exchangers because of its unique properties. However, the machining of this alloy is difficult due to low thermal conductivity and work hardening characteristics. This paper presents the experimental investigation and analysis of the machining parameters while turning the nimonic C-263 alloy, using whisker reinforced ceramic inserts. The experiments were designed using Taguchi’s experimental design. The parameters considered for the experiments are cutting speed, feed rate and depth of cut. Process performance indicators, viz., the cutting force, tool wear and surface finish were measured. An empirical model has been created for predicting the cutting force, flank wear and surface roughness through response surface methodology (RSM). The desirability function approach has been used for multi response optimization. The influence of the different parameters and their interactions on the cutting force, flank wear and surface roughness are also studied in detail and presented in this study. Based on the cutting force, flank wear and surface roughness, optimized machining conditions were observed in the region of 210 m/min cutting speed and 0.05 mm/rev feed rate and 0.50 mm depth of cut. In machining, coolants improve machinability, increase productivity by reducing tool wear and extend tool life. However, due to ecological and human health problems, manufacturing industries are now being forced to implement strategies to reduce the amount of cutting fluids used in their production lines. A trend that has emerged to solve these problems is machining without fluid – a method called dry machining – which has been made possible due to technological innovations. This paper presents an experimental investigation of the influence of tool geometry (radial rake angle and nose radius) and cutting conditions (cutting speed and feed rate) on machining performance in dry milling with four fluted solid TiAlN-coated carbide end mill cutters based on Taguchi’s experimental design method. The mathematical model, in terms of machining parameters, was developed for surface roughness prediction using response surface methodology. The optimization is then carried out with genetic algorithms using the surface roughness model developed and validated in this work. This methodology helps to determine the best possible tool geometry and cutting conditions for dry milling.  相似文献

This paper presents the results of an experimental study on the effects of machining parameters (cutting speed, feed, depth of cut) and tool shape on chip formation, surface topography, resultant cutting force and surface roughness produced in flat and ball end milling of the Ren Shape-Express 2000™ aluminum particulate filled-polymer composite material. This material is shown to exhibit a brittle-to-ductile transition in chip formation with decreasing cutting speed. The transition is explained by the strain-rate sensitivity of the polymer matrix and is found to correlate well with a corresponding change in the surface roughness. The absence of clear feed marks on the milled surface explains why molds made from the composite material require less hand polishing than machined metal molds. The influence of cutting conditions and tool shape (flat end vs. ball-nose) on the cutting force, surface roughness, and workpiece breakout are discussed and relevant comparisons with conventional metal and polymer machining are made.  相似文献

Optimization of cutting parameters is valuable in terms of providing high precision and efficient machining. Optimization of machining parameters for milling is an important step to minimize the machining time and cutting force, increase productivity and tool life and obtain better surface finish. In this work a mathematical model has been developed based on both the material behavior and the machine dynamics to determine cutting force for milling operations. The system used for optimization is based on powerful artificial intelligence called genetic algorithms (GA). The machining time is considered as the objective function and constraints are tool life, limits of feed rate, depth of cut, cutting speed, surface roughness, cutting force and amplitude of vibrations while maintaining a constant material removal rate. The result of the work shows how a complex optimization problem is handled by a genetic algorithm and converges very quickly. Experimental end milling tests have been performed on mild steel to measure surface roughness, cutting force using milling tool dynamometer and vibration using a FFT (fast Fourier transform) analyzer for the optimized cutting parameters in a Universal milling machine using an HSS cutter. From the estimated surface roughness value of 0.71 μm, the optimal cutting parameters that have given a maximum material removal rate of 6.0×103 mm3/min with less amplitude of vibration at the work piece support 1.66 μm maximum displacement. The good agreement between the GA cutting forces and measured cutting forces clearly demonstrates the accuracy and effectiveness of the model presented and program developed. The obtained results indicate that the optimized parameters are capable of machining the work piece more efficiently with better surface finish.  相似文献

Influence of tool geometry on the quality of surface produced is well known and hence any attempt to assess the performance of end milling should include the tool geometry. In the present work, experimental studies have been conducted to see the effect of tool geometry (radial rake angle and nose radius) and cutting conditions (cutting speed and feed rate) on the machining performance during end milling of medium carbon steel. The first and second order mathematical models, in terms of machining parameters, were developed for surface roughness prediction using response surface methodology (RSM) on the basis of experimental results. The model selected for optimization has been validated with the Chi square test. The significance of these parameters on surface roughness has been established with analysis of variance. An attempt has also been made to optimize the surface roughness prediction model using genetic algorithms (GA). The GA program gives minimum values of surface roughness and their respective optimal conditions.  相似文献

This paper focused on high-speed milling of Al6063 matrix composites reinforced with high-volume fraction of small-sized SiC particulates and provided systematic experimental study about cutting forces, thin-walled part deformation, surface integrity, and tool wear during high-speed end milling of 65% volume fraction SiCp/Al6063 (Al6063/SiCp/65p) composites in polycrystalline diamond (PCD) tooling. The machined surface morphologies reveal that the cutting mechanism of SiC particulates plays an important role in defect formation mechanisms on the machined surface. In high-speed end milling of Al6063/SiCp/65p composites, the cutting forces are influenced most considerably by axial depth of cut, and thus the axial depth of cut plays a dominant role in the thin-walled parts deformation. Increased milling speed within a certain range contributes to reducing surface roughness. The surface and sub-surface machined using high-speed milling suffered from less damage compared to low-speed milling. The milling speed influence on surface residual stress is associated with milling-induced heat and deformation. Micro-chipping, abrasive wear, graphitization, grain breaking off, and built-up edge are the dominated wear mechanism of PCD tools. Finally, a series of comparative experiments were performed to study the influence of tool nose radius, average diamond grain size, and machining parameters on PCD tool life.  相似文献

ABSTRACT

A prediction model of cutting force for milling multidirectional laminate of carbon fiber reinforced polymer (CFRP) composites was developed in this article by using an analytical approach. In the predictive model, an equivalent uniform chip thickness was used in the case of orthogonal plane cutting, and the average specific cutting energy was taken as an empirical function of equivalent chip thickness and fiber orientation angle. The parameters in the model were determined by the experimental data. Then, the analytical model of cutting force prediction was validated by the experimental data of multidirectional CFRP laminates, which shows the good reliability of the model established. Furthermore, the cutting force component of flank contact force was correlated with the surface roughness of workpiece and the flank wear of tool in milling UD-CFRP composites. It was found that surface quality as well as flank wear has a co-incident varying trend with the flank contact force, as confirmed by the observations of the machined surfaces and tool wear at different fiber orientations. So, it can be known that low flank contact force be required to reduce surface damage and flank wear.  相似文献

Industrial applications of the micro milling process require sufficient experimental data from various micro tools. Research has been carried out on micro milling of various engineering materials in the past two decades. However, there is no report in the literature on micro milling of graphite. This paper presents an experimental investigation on micro machinability of micro milling of moulded fine-grained graphite. Full immersion slot milling was conducted using diamond-coated, TiAlN-coated and uncoated tungsten carbide micro end mills with a uniform tool diameter of 0.5 mm. The experiments were carried out on a standard industrial precision machining centre with a high-speed micro machining spindle. Design of experiments (DoE) techniques were applied to design and analysis of the machining process. Surface roughness, surface topography and burrs formation under varying machining conditions were characterized using white light interferometry, SEM and a precision surface profiler. Influence of variation of cutting parameters including cutting speeds, feedrate and axial depth of cut on surface roughness and surface damage was analysed using ANOVA method. The experimental results show that feedrate has the most significant influence on surface roughness for all types of tools, and diamond tools are not sensitive to cutting speed and depth of cut. Surface damage and burrs analysis show that the primary material removal mode is still brittle fracture or partial ductile in the experimental cutting conditions. 3D intricate micro EDM electrodes were fabricated with good dimensional accuracy and surface finishes using optimized machining conditions to demonstrate that micro milling is an ideal process for graphite machining.  相似文献

Titanium alloy is a kind of typical hard-to-cut material due to its low thermal conductivity and high strength at elevated temperatures, this contributes to the fast tool wear in the milling of titanium alloys. The influence of cutting conditions on tool wear has been focused on the turning process, and their influence on tool wear in milling process as well as the influence of tool wear on cutting force coefficients has not been investigated comprehensively. To fully understand the tool wear behavior in milling process with inserts, the influence of cutting parameters on tool wear in the milling of titanium alloys Ti6Al4 V by using indexable cutters is investigated. The tool wear rate and trends under different feed per tooth, cutting speed, axial depth of cut and radial depth of cut are analyzed. The results show that the feed rate per tooth and the radial depth of cut have a large influence on tool wear in milling Ti6Al4 V with coated insert. To reduce tool wear, cutting parameters for coated inserts under experimental cutting conditions are set as: feed rate per tooth less than 0.07 mm, radial depth of cut less than 1.0 mm, and cutting speed sets between 60 and 150 m/min. Investigation on the relationship between tool wear and cutting force coefficients shows that tangential edge constant increases with tool wear and cutter edge chipping can lead to a great variety of tangential cutting force coefficient. The proposed research provides the basic data for evaluating the machinability of milling Ti6Al4 V alloy with coated inserts, and the recommend cutting parameters can be immediately applied in practical production.  相似文献

Micro milling is widely used to manufacture miniature parts and features at high quality with low set-up cost. To achieve a higher quality of existing micro products and improve the milling performance, a reliable analytical model of surface generation is the prerequisite as it offers the foundation for surface topography and surface roughness optimization. In the micro milling process, the stochastic tool wear is inevitable, but the deep influence of tool wear hasn't been considered in the micro milling process operation and modeling. Therefore, an improved analytical surface generation model with stochastic tool wear is presented for the micro milling process. A probabilistic approach based on the particle filter algorithm is used to predict the stochastic tool wear progression, linking online measurement data of cutting forces and tool vibrations with the state of tool wear. Meanwhile, the influence of tool run-out is also considered since the uncut chip thickness can be comparable to feed per tooth compared with that in conventional milling. Based on the process kinematics, tool run-out and stochastic tool wear, the cutting edge trajectory for micro milling can be determined by a theoretical and empirical coupled method. At last, the analytical surface generation model is employed to predict the surface topography and surface roughness, along with the concept of the minimum chip thickness and elastic recovery. The micro milling experiment results validate the effectiveness of the presented analytical surface generation model under different machining conditions. The model can be a significant supplement for predicting machined surface prior to the costly micro milling operations, and provide a basis for machining parameters optimization.  相似文献

The paper presents the result of an experimental investigation on the machinability of silicon carbide particulate aluminium metal matrix composite during turning using a rhombic uncoated carbide tool. The influence of machining parameters, e.g. cutting speed, feed and depth of cut on the cutting force has been investigated. The influence of the length of machining and cutting time on the tool wear and the influence of various machining parameters, e.g. cutting speed, feed, depth of cut on the surface finish criteria has been analyzed through the various graphical representations. The combined effect of cutting speed and feed on the flank wear has also been investigated. The influence of cutting speed, feed and depth of cut on the tool wears and built-up edge is analyzed graphically. The job surface condition and wear of the cutting tool edge for the different sets of experiments have been examined and compared for searching out the suitable cutting condition for effective machining performance during turning of Al/SiC-MMC. Test results show that no built-up edge is formed during machining of Al/SiC-MMC at high speed and low depth of cut. From the test results and different SEM micrographs, suitable range of cutting speed, feed and depth of cut can be selected for proper machining of Al/SiC-MMC.  相似文献

Coating is an important factor that affects cutting-tool performance. In particular, it directly affects surface quality and burr formation in the micro milling process. After the micromechanical machining process, surface quality is very hard to increase by a second process (grinding, etc.). In addition, in micromechanical machining, the cutting tool needs to have a good resistance to wear, owing to the fact that the cutting process is carried out at high speed. In this study, the machinability of Inconel 718 superalloy was investigated, using a Diamond Like Carbon (DLC) coated tool. The experimental tests were carried out in dry cutting conditions for different feed rates and depth of cuts. It was found that the dominant wear mechanism for all cutting parameters was identified to be abrasive and diffusive wear. Besides, a significantly Built Up Edge (BUE) formation was observed in uncoated tool. The results clearly show that DLC coating significantly decreased BUE. In addition, a smaller cutting force and better surface roughness were obtained with a DLC-coated tool. In conclusion, DLC coating can be used in micro milling of Inconel 718. It reduces the BUE and burr formation, improves surface roughness.  相似文献

钛合金Ti6Al4V作为典型的航空航天难加工材料,在其铣削过程中硬质合金刀具的磨损会降低加工过程稳定性,进而影响加工效率和已加工表面表面质量。刀具前刀面磨损会导致刀具刃口强度降低,并影响切屑的流向和折断情况。针对前刀面磨损机理进行分析并构建了月牙洼磨损深度预测模型。首先运用解析方法构建了前刀面应力场模型,得到切屑在前刀面滑动过程中的刀具前刀面应力分布情况及磨损位置。基于刀-屑接触关系的基础上建立了前刀面温度场模型。然后,基于所得刀具前刀面应力与温度分布,构建综合考虑磨粒磨损、粘结磨损与扩散磨损的铣刀月牙洼磨损深度预测模型,获得月牙洼磨损预测曲线;结合铣刀月牙洼磨损带沿切削刃方向分布的特点,建立了随时间变化的铣刀前刀面磨损体积预测模型。最后通过试验验证了切削宽度对前刀面磨损的影响规律,预测结果与试验测量值具有较好的吻合性。结果表明随着切削宽度的增加,月牙洼磨损深度及前刀面磨损体积都随之增加。研究结果为钛合金铣削用刀具的设计和切削参数的合理选择提供了理论基础。  相似文献

针对不同走刀路径下的复杂曲面加工过程进行球头铣刀铣削Cr12MoV加工复杂曲面研究,分析不同走刀路径下铣削力和刀具磨损的变化趋势。试验结果表明:通过对比分析直线铣削和曲面铣削过程中的最大未变形切屑厚度,可以得出单周期内曲面铣削的力大于直线铣削过程的力,铣削相同铣削层时环形走刀测得的切削力普遍大于往复走刀测得的切削力;以最小刀具磨损为优化目标,运用方差分析法分析得出不同走刀路径的影响刀具磨损的主次因素,同时利用残差分析方法建立球头铣刀加工复杂曲面刀具磨损预测模型,并通过试验进行验证。  相似文献
