Prediction of ball-end milling forces from orthogonal cutting data   总被引:13,自引:0,他引:13  
The mechanics of cutting with helical ball-end mills are presented. The fundamental cutting parameters, the yield shear stress, average friction coefficient on the rake face and shear angle are measured from a set of orthogonal cutting tests at various cutting speeds and feeds. The cutting forces are separated into edge or ploughing forces and shearing forces. The helical flutes are divided into small differential oblique cutting edge segments. The orthogonal cutting parameters are carried to oblique milling edge geometry using the classical oblique transformation method, where the chip flow angle is assumed to be equal to the local helix angle. The cutting force distribution on the helical ball-end mill flutes is accurately predicted by the proposed method, and the model is validated experimentally and statistically by conducting more than 60 ball-end milling experiments.  相似文献

This paper presents a predictive force model for ball-end milling based on thermomechanical modelling of oblique cutting. The tool geometry is decomposed into a series of axial elementary cutting edges. At any active tooth element, the chip formation is obtained from an oblique cutting process characterised by local undeformed chip section and local cutting angles. This method predicts accurately the cutting force distribution on the helical ball-end mill flutes from the tool geometry, the pre-form surface, the tool path, the cutting conditions, the material behaviour and the friction at the tool-chip interface. The model is applied for a complex surface which is a wavelike form used as a validation machining test. The results are compared with experimental data obtained from ball-end milling tests performed on a 3-axis CNC equipped with a Kistler dynamometer.  相似文献

Cutting force prediction of sculptured surface ball-end milling using Z-map   总被引:7,自引:0,他引:7  
The cutting force in ball-end milling of sculptured surfaces is calculated. In sculptured surface machining, a simple method to determine the cutter contact area is necessary since cutting geometry is complicated and cutter contact area changes continuously. In this study, the cutter contact area is determined from the Z-map of the surface geometry and current cutter location. To determine cutting edge element engagement, the cutting edge elements are projected onto the cutter plane normal to the Z-axis and compared with the cutter contact area obtained from the Z-map. Cutting forces acting on the engaged cutting edge elements are calculated using an empirical method. Empirical cutting mechanism parameters are set as functions of cutting edge element position angle in order to consider the cutting action variation along the cutting edge. The relationship between undeformed chip geometry and the cutter feed inclination angle is also analyzed. The resultant cutting force is calculated by numerical integration of cutting forces acting on the engaged cutting edge elements. A series of experiments were performed to verify the proposed cutting force estimation model. It is shown that the proposed method predicts cutting force effectively for any geometry including sculptured surfaces with cusp marks and a hole.  相似文献

Reliable tool wear monitoring technique is one of the important aspects for achieving an integrated and self-adjusting manufacturing system. In this study, an analytical model is proposed to estimate the cutting forces, the tool geometry, and the chip geometry in relation to the flank wear, when milling with a ball-end mill. Modeling is based on thermomechanical modelling of oblique cutting. The worn tool geometry is decomposed into a series of axial elementary cutting edges. At any active tooth element, the flank wear geometry is calculated and the chip formation is obtained from an oblique cutting process characterised by local undeformed chip section and local cutting angles. Coated carbide ball-end tool, and a titanium workpiece material have been considered in this paper. The results found by using developed models have shown good agreement with experimental results.  相似文献

A force model is presented to predict the cutting forces and the chip flow directions in cuttings with complex-shaped end mills such as ball end mills and roughing end mills. Three-dimensional chip flow in milling is interpreted as a piling up of the orthogonal cuttings in the planes containing the cutting velocities and the chip flow velocities. Because the cutting thickness changes with the rotation angle of the edge in the milling process, the surface profile machined by the previous edge inclines with respect to the cutting direction. The chip flow model is made using the orthogonal cutting data with taking into account the inclination of the pre-machined surface. The chip flow direction is determined so as to minimize the cutting energy, which is the sum of the shear energy on the shear plane and the friction energy on the rake face. Then, the cutting force is predicted for the chip flow model at the minimum cutting energy. The predicted chip flow direction changes not only with the local edge inclination but also with the cutting energy consumed in the shear plane cutting model. The cutting processes with a ball end mill and a roughing end mill are simulated to verify the predicted cutting forces in comparison with the measured cutting forces.  相似文献

Accurate evaluation of the empirical coefficients of a mechanistic cutting force model is critical to the reliability of the predicted cutting forces. This paper presents a simplified and efficient method to determine the cutting force coefficients of a ball-end milling model. The unique feature of this new method is that only a single half-slot cut is to be performed to calibrate the empirical force coefficients that are valid over a wide range of cutting conditions. The instantaneous cutting forces are used with the established helical cutting edge profile on the ball-end mill. The half-slot calibration cut enables successive determination of the lumped discrete values of the varying cutting mechanics parameters along the cutter axis whereas the size effect parameters are determined from the known variation of undeformed chip thickness with cutter rotation. The effectiveness of the present method in determining the cutting force coefficients has been demonstrated experimentally with a series of verification test cuts.  相似文献

Cutting force milling models developed up to now are mostly used for planar milling using end-mills. Only a reduced number of models applying ball-end mills have been developed. Furthermore these models usually only consider horizontal surface machining, even though the main application of ball-end mills is sculptured surface machining. This article proposes a model that is able to estimate the cutting forces in inclined surfaces machined both up-milling and down-milling. For this purpose a semi-mechanistic model has been developed that calculates the cutting forces based on a set of coefficients which depend on the material, the tool, the cutting conditions, the machining direction and the slope of the surface.A coordinate transformation has been included in order to consider the slope milling case with different cutting directions.The model has been tested on two materials, an aluminum alloy Al7075-T6 and a 52 HRC tool steel AISI H13. Validation tests have been carried out on inclined planes using different slopes and different machining directions.The results provide errors below 10% in most of the cases and both the value and shape of the predicted forces adjust the measured cutting force.  相似文献

End milling of die/mold steels is a highly demanding operation because of the temperatures and stresses generated on the cutting tool due to high workpiece hardness. Modeling and simulation of cutting processes have the potential for improving cutting tool designs and selecting optimum conditions, especially in advanced applications such as high-speed milling. The main objective of this study was to develop a methodology for simulating the cutting process in flat end milling operation and predicting chip flow, cutting forces, tool stresses and temperatures using finite element analysis (FEA). As an application, machining of P-20 mold steel at 30 HRC hardness using uncoated carbide tooling was investigated. Using the commercially available software DEFORM-2D™, previously developed flow stress data of the workpiece material and friction at the chip–tool contact at high deformation rates and temperatures were used. A modular representation of undeformed chip geometry was used by utilizing plane strain and axisymmetric workpiece deformation models in order to predict chip formation at the primary and secondary cutting edges of the flat end milling insert. Dry machining experiments for slot milling were conducted using single insert flat end mills with a straight cutting edge (i.e. null helix angle). Comparisons of predicted cutting forces with the measured forces showed reasonable agreement and indicate that the tool stresses and temperatures are also predicted with acceptable accuracy. The highest tool temperatures were predicted at the primary cutting edge of the flat end mill insert regardless of cutting conditions. These temperatures increase wear development at the primary cutting edge. However, the highest tool stresses were predicted at the secondary (around corner radius) cutting edge.  相似文献

An oblique cutting force model has been developed using an analytic orthogonal force model. The force model uses a thermo-visco-plastic material constitutive law to represent the shear stress during deformation of the material. The strains and strain rates used for defining the shear stress were obtained from chip formation and morphology derived from orthogonal cutting tests and has been extended to oblique cutting. A time domain simulation using the in-cut chip geometry to define the chip load area has been developed. The oblique force model was used to predict the cutting forces during ball milling of hardened AISI D2 tool steel. The predicted forces were verified experimentally and showed good correlation.  相似文献

The study of machining errors caused by tool deflection in the balkend milling process involves four issues, namely the chip geometry, the cutting force, the tool deflection and the deflection sensitivity of the surface geometry. In this paper, chip geometry and cutting force are investigated. The study on chip geometry includes the undeformed radial chip thickness, the chip engagement surface and the relationship between feed boundary and feed angle. For cutting force prediction, a rigid force model and a flexible force model are developed. Instantaneous cutting forces of a machining experiment for two 2D sculptured surfaces produced by the ball-end milling process are simulated using these force models and are verified by force measurements. This information is used in Part 2 of this paper, together with a tool deflection model and the deflection sensitivity of the surface geometry, to predict the machining errors of the machined sculptured surfaces.  相似文献

This paper presents a surface generation model for sculptured surface productions using the ball-end milling process. In this model, machining errors caused by tool deflections are studied. As shown in Part 1 of this paper, instantaneous horizontal cutting forces can be evaluated from the cutting geometries using mechanistic force models. In this paper, a tool deflection model is developed to calculate the corresponding horizontal tool deflection at the surface generation points on the cutter. The sensitivity of the machining errors to tool deflections, both in magnitude and direction, has been analyzed via the deflection sensitivity of the surface geometry. Machining errors are then determined from the tool deflection and the deflection sensitivity of the designed surface. The ability of this model in predicting dimensional errors for sculptured surfaces produced by the ball-end milling process has been verified by a machining experiment. In addition to providing a means to predict dimensional accuracy prior to actual cutting, this surface generation model can also be used as a tool for quality control and machining planning.  相似文献

Modelling of cutting forces in milling is often needed in machining automation. In this paper, a new method for the determination of the cutting forces in face milling is presented, which applies a predictive machining theory originally developed for orthogonal cutting to milling operations, with a dynamic shear length model developed and incorporated. The proposed dynamic shear length model is developed based on the analysis for the true tooth trajectories of a milling cutter, taking into account of the characteristic wavy surface effects in milling. The prediction for the cutting forces is carried out at each step of the angular increment of cutter rotation from input data of fundamental workpiece material properties, tool geometry and cutting conditions. Cutting forces at a cutter tooth can be predicted once the shear angle, shear length, shear plane area, and the shear flow stress along the shear length have been determined. The milling force prediction using the dynamic shear length model is verified through milling experimental tests. The sensitivity of the difference between the static and dynamic shear length models with respect to the feed per tooth and the cutter diameter is discussed.  相似文献

In CNC machining, an optimal process plan is needed for higher productivity and machining performance. This paper proposes a mechanistic cutting force model to perform feedrate scheduling that is useful in process planning for indexable end milling. Indexable end mills, which consist of inserts and a cutter body, have been widely used in the roughing of parts in the mold industry. The geometry and distribution of inserts compose a discontinuous cutting edge on the cutter body, and tool geometry of indexable end mill varies with axial position due to the geometry and distribution of inserts. Thus, an algorithm that calculates tool geometry data at an arbitrary axial position was developed. The developed cutting force model uses cutting-condition-independent cutting force coefficients and considers run out, cutter deflection, geometry variation and size effect for accurate cutting force prediction. Through feedrate scheduling, NC code is optimized to regulate cutting forces at given reference force. Experiments with general NC codes show the effectiveness of feedrate scheduling in process planning.  相似文献

A variety of helical end mill geometry is used in the industry. Helical cylindrical, helical ball, taper helical ball, bull nosed and special purpose end mills are widely used in aerospace, automotive and die machining industry. While the geometry of each cutter may be different, the mechanics and dynamics of the milling process at each cutting edge point are common. This paper presents a generalized mathematical model of most helical end mills used in the industry. The end mill geometry is modeled by helical flutes wrapped around a parametric envelope. The coordinates of a cutting edge point along the parametric helical flute are mathematically expressed. The chip thickness at each cutting point is evaluated by using the true kinematics of milling including the structural vibrations of both cutter and workpiece. By integrating the process along each cutting edge, which is in contact with the workpiece, the cutting forces, vibrations, dimensional surface finish and chatter stability lobes for an arbitrary end mill can be predicted. The predicted and measured cutting forces, surface roughness and stability lobes for ball, helical tapered ball, and bull nosed end mills are provided to illustrate the viability of the proposed generalized end mill analysis.  相似文献

This paper proposes an approach to predict the cutting forces in peripheral milling of circular corner profiles in which varying radial depth of cut is encountered. The geometric relationship between an end mill and the corner profile is investigated and a mathematical model is presented to describe the different phases of the cutter/workpiece contact. The milling process for circular corner is discretized into a series of steady-state cutting processes, each with different radial depth of cut determined by the instantaneous position of the end mill relative to the workpiece. A time domain analytical model of cutting forces for the steady-state machining conditions is introduced to each segmented process for the cutting force prediction. The predicted cutting forces can be calculated in terms of tool/workpiece geometry, cutting parameters and workpirece material property, as well as the relative position of the tool to workpiece. Experiments are conducted and the measured forces are compared to the predictions for the verification of the proposed method.  相似文献

Simulation of multi-axis ball-end milling of dies, molds and aerospace parts with free-form surfaces is highly desirable in order to optimize the machining processes in virtual environment ahead of costly trials. This paper presents a mechanics model that predicts the cutting forces in feed (x), normal (y) and axial (z) directions by modeling the chip thickness distribution, and cutting and indentation mechanics. The shearing forces are based on commonly known cutting mechanics models. The indentation of the cutting edge into the work material is modeled analytically by considering elasto-plastic deformation of the work material pressed by a rigid cutting tool edge with a positive or negative rake angle. The distribution of chip thickness and geometry of indentation zone are evaluated by considering five-axis motion of the tool along the toolpath. The proposed model has been experimentally validated in plunge indentation, as well as in three and five-axis ball-end milling of free-form surfaces. The prediction of axial (z) cutting forces is shown to be improved significantly when the proposed indentation model is integrated into the mechanics of ball-end milling.  相似文献

A simulation system is developed in this paper, which deals with the geometry and mechanics of machining with ball-end milling cutters. The geometry of the workpiece, the cutter, and the cutter/workpiece engagement is modeled using a geometric simulation system. This module uses a commercial solid modeler (ACIS) as a geometric engine and automatically extracts the critical geometric information required for the physical simulation system. To calculate the instantaneous cutting forces, a new mechanistic force model is developed. This force model takes into account the variations of the cutting coefficients along the cutting edge, and considers the variations of the rake angle and the chip flow direction on the rake face. The calibration of the developed model is performed for half-immersion ball-end milling operation. The applicability of the developed system is verified experimentally for various up-hill angles. It is shown that as the up-hill angle increases, the ball-nose tip engagement decreases which in turn significantly affects the magnitude of the resultant forces. Also, lower cutting forces and powers are experienced if cutting with the vicinity of the tool tip is avoided.  相似文献

This paper presents a model for the prediction of cutting forces in the ball-end milling process. The steps used in developing the force model are based on the mechanistic principles of metal cutting. The cutting forces are calculated on the basis of the engaged cut geometry, the underformed chip thickness distribution along the cutting edges, and the empirical relationships that relate the cutting forces to the undeformed chip geometry. A simplified cutter runout model, which characterizes the effect of cutter axis offset and tilt on the undeformed chip geometry, has been formulated. A model building procedure based on experimentally measured average forces and the associated runout data is developed to identify the numerical values of the empirical model parameters for the particular workpiece/cutter combination.  相似文献

In this research, an effective method for the form error prediction in side wall machining with a flat end mill is suggested. The form error is predicted directly from the tool deflection without surface generation by cutting edge locus with time simulation. The developed model can predict the surface form error accurately about 300 times faster than the previous method. Cutting forces and tool deflection are calculated considering tool geometry, tool setting error and machine tool stiffness. The characteristics and the difference of generated surface shape in up milling and down milling are discussed. The usefulness of the presented method is verified from a set of experiments under various cutting conditions generally used in die and mold manufacturing. This study contributes to real time surface shape estimation and cutting process planning for the improvement of form accuracy.  相似文献
