The influences of cutting parameters on temperature, stress, and shear angle during dry hard orthogonal cutting (DHOC) of D2 tool steel (62?±?1 HRC) are investigated in this paper. Temperature and stress are considered the most important aspects to be taken into account in dry hard machining; however, dry hard machining is a complex process, and the temperature fields and residual stress are the most difficult to be measured. Up to now, only very few studies have been reported on influences of cutting parameters on shear angle, temperature, and stress of AISI D2 tool steel (62?±?1 HRC). In this paper, the Johnson–Cook model is utilized to propose a finite element (FE) model. The FE model is properly calibrated by means of an iterative procedure based on the comparison between experimental resultant forces obtained from literatures and simulated resultant forces. At last, this FE model is utilized to predict the influences of cutting speed and depth of cut on temperature fields and residual stress within a workpiece, cutting tool edge temperature, and shear angle during DHOC hardened AISI D2 tool steel (62?±?1 HRC) and validated by experimental results. As shown in this investigation, it is also possible to properly analyze the influences of cutting parameters on the cutting mechanism for industrial application.  相似文献

This paper presents the development of a cutting force model for the micro-end-milling processes under various cutting conditions using a hybrid approach. Firstly, a finite element (FE) model of orthogonal micro-cutting with a round cutting edge is developed for medium-carbon steel. A number of finite element analyses (FEA) are performed at different uncut chip thicknesses and velocities. Based on the FEA results, the cutting force coefficients are extracted through a nonlinear algorithm to establish a relationship with the uncut chip thickness and cutting speed. Then, the cutting force coefficients are integrated into a mechanistic cutting force model, which can predict cutting forces under different cutting conditions. In order to account for the cutting edge effect, an effective rake angle is employed for the determination of the cutting force. A comparison of the prediction and experimental measured cutting forces has shown that the developed method provides accurate results.  相似文献

In this study, the effects of cutting edge geometry, workpiece hardness, feed rate and cutting speed on surface roughness and resultant forces in the finish hard turning of AISI H13 steel were experimentally investigated. Cubic boron nitrite inserts with two distinct edge preparations and through-hardened AISI H13 steel bars were used. Four-factor (hardness, edge geometry, feed rate and cutting speed) two-level fractional experiments were conducted and statistical analysis of variance was performed. During hard turning experiments, three components of tool forces and roughness of the machined surface were measured. This study shows that the effects of workpiece hardness, cutting edge geometry, feed rate and cutting speed on surface roughness are statistically significant. The effects of two-factor interactions of the edge geometry and the workpiece hardness, the edge geometry and the feed rate, and the cutting speed and feed rate also appeared to be important. Especially honed edge geometry and lower workpiece surface hardness resulted in better surface roughness. Cutting-edge geometry, workpiece hardness and cutting speed are found to be affecting force components. The lower workpiece surface hardness and honed edge geometry resulted in lower tangential and radial forces.  相似文献

This paper investigates and compares the machining characteristics of AISI H13 tool steel in hardness states of 41 and 20 HRC in the ball end milling process. The machining characteristics are illustrated through three types of process outputs from the milling experiments: the milling force, the chip form, and the surface roughness. Characteristic differences in these process outputs are shown to reflect the hardness effect of the tool steel on the ball end milling process. The mechanistic phenomena of the milling process are revealed by the six shearing and ploughing cutting constants extracted from the milling forces. The experimental results show that all the cutting constants of the softer tool steel are greater than those of the hard steel, indicating that higher cutting and frictional energies are required in the chip shearing as well as in the nose ploughing processes of the softer tool steel. The higher cutting energy is also attested by the more severely deformed, shorter, and thicker chips of the softer steel. Surface roughness of the hard steel is shown to be considerably better than that of the soft steel at all cutting speeds and feed rates and is independent of cutting speed, whereas the surface roughness of the softer steel is significantly improved with increasing cutting speed.  相似文献

In this paper, the effects of cutting speed, depth of cut, feed, workpiece hardness (51, 55, 58, 62, and 65?±?1 HRC), tool flank wear, and nose radius on three-component forces in finish dry hard turning (FDHT) of the hardened tool steel AISI D2 were experimentally investigated by utilizing the PCBN inserts. Experimental results showed that the feed force is the lowest in three-component forces and influence of cutting parameters on it is less than two others in the FDHT of AISI D2. Values of the radial force are higher than those of the cutting force when cutting speed, depth of cut, and feed range from 75 to 301 m/min, and 0.10 to 0.40 and 0.05 to 0.20 mm, respectively, but lower in the range between 0.8- and 1.6-mm nose radius. Values of the cutting force are higher than those of the radial force as the workpiece hardness varies from 51 to 58?±?1 HRC while lower in the range between 62 and 65?±?1 HRC. Besides, there are relations between the changing laws of three-component forces and the softening effect of chip, cohesion effect in the tool–chip junction zone, and intenerating effect of metal in the workpiece surface. The high flank wear formation increases the contact with workpiece surface and hence induces tearing–drawing and welding effect duo to instantaneous high temperature.  相似文献

High-speed face milling experiments of AISI H13 steel (46–47 HRC) with cubic boron nitride (CBN) tools were conducted in order to identify the characteristics of cutting forces, chip formation, and tool wear in a wide range of cutting speed (200–1,200 m/min). The velocity effects are focused on in the present study. It was found that, at the cutting speed of 800 m/min, which can be considered as a critical value, relatively low mechanical load, relatively low degree of chip segmentation, and relatively long tool life can be obtained at the same time. Both the cutting forces and the degree of chip segmentation firstly decrease and then increase with the cutting speed, while the tool life exhibits the opposite trend. By means of analyzing the wear mechanisms of tools tested under different cutting speeds, it was found that, as the cutting speed increases, the influences of fracture and chipping resulting from mechanical load on tool wear were reduced, while the influences of adhesion, oxidation, and thermal crack accelerated by high cutting temperature became greater. There exist obvious correlations among cutting forces, chip formation, and tool wear.  相似文献

The prediction model of instantaneous uncut chip thickness is critical for micro-end milling process, which can directly affect the cutting forces, surface accuracy, and process stability of the micro-end milling process. This paper presents an instantaneous uncut chip thickness model systematically based on the actual trochoidal trajectory of tooth and the tool run-out in micro-end milling process. The variable entry and exit angles of tool, which are affected by the tool run-out, are concerned in the model. The related instantaneous uncut chip thickness is evaluated by considering the theoretical instantaneous uncut chip thickness and the minimum uncut chip thickness, which is formulated by two types of material removal mechanisms, in the elastic-plastic deformation region and the complete chip formation region, respectively. In comparison with the instantaneous chip thickness obtained from the conventional model, the feasibility of the proposed model can be proved by the related simulation results with variable process parameters including feed per tooth, radial depth of cut, and tool run-out. In addition, the predicted and measured cutting forces are compared with validate the accuracy of the proposed instantaneous uncut chip thickness model for the micro-end milling process.  相似文献

Specific work of fracture (R) has been widely used to quantify the energy consumed in formation of new surfaces during metal cutting. R becomes a significant portion of total cutting energy in microcutting, thereby influencing the phenomenon of “size effect. ” Therefore, this work presents an evaluation of specific work of fracture for sharp and rounded-edged tools, knowing cutting forces and shear angles from LS-DYNA simulations of orthogonal microcutting of low-carbon AISI 1215 steel. The R was also evaluated as a function of process parameters such as cutting speed, rake angle, tool edge radius, and uncut chip thickness, so as to illustrate the effect of these variables on the magnitude of R and contribution of R to the specific cutting energy or “size effect.” It is observed that R increases with an increase in uncut chip thickness, whereas it decreases with an increase in cutting speed, rake angle, and tool edge radius. UR defines the contribution of fracture to the specific cutting energy (U) due to specific work of fracture R. At all the parametric conditions, the contribution of fracture is higher at lower uncut chip thickness and it is of 8–36% in microcutting of AISI 1215 steel.  相似文献

Multi-objective optimization of oblique turning operations while machining AISI H13 tool steel has been carried out using developed finite element (FE) model and multi-objective genetic algorithm (MOGA-II). The turning operation is optimized in terms of cutting force and temperature with constraints on required material removal rate and cutting power. The developed FE model is capable to simulate cutting forces, temperature and stress distributions, and chip morphology. The tool is modeled as a rigid body, whereas the workpiece is considered as elastic–thermoplastic with strain rate sensitivity and thermal softening effect. The effects of cutting speed, feed rate, rake angle, and inclination angle are modeled and compared with experimental findings. FE model is run with different parameters with central composite design used to develop a response surface model (RSM). The developed RSM is used as a solver for the MOGA-II. The optimal processing parameters are validated using FE model and experiments.  相似文献

A better understanding of heat partition between the tool and the chip is required in order to produce more realistic finite element (FE) models of machining processes. The objectives are to use these FE models to optimise the cutting process for longer tool life and better surface integrity. In this work, orthogonal cutting of AISI/SAE 4140 steel was performed with tungsten-based cemented carbide cutting inserts at cutting speeds ranging between 100 and 628 m/min with a feed rate of 0.1 mm/rev and a constant depth of cut of 2.5 mm. Cutting temperatures were measured experimentally using an infrared thermal imaging camera. Chip formation was simulated using a fully coupled thermo-mechanical finite element model. The results from cutting tests were used to validate the model in terms of deformed chip thickness and cutting forces. The coupled thermo-mechanical model was then utilised to evaluate the sensitivity of the model output to the specified value of heat partition. The results clearly show that over a wide range of cutting speeds, the accuracy of finite element model output such as chip morphology, tool–chip interface temperature, von Mises stresses and the tool–chip contact length are significantly dependent on the specified value of heat partition.  相似文献

Precision hard machining is an interesting topic in manufacturing die and mold, automobile parts, and scientific research. While the hard machining has benefit advantages such as short cutting cycle time, process flexibility, and low surface roughness, there are several disadvantages such as high tooling cost, need of rigid machine tool, high cutting stresses, and residual stresses. Especially, tool stresses should be understood and dealt with to achieve successful performance of finish hard turning with ceramic cutting tool. So, the influence of cutting parameters on cutting stresses during dry finish turning of hardened (52 HRC) AISI H13 hot work steel with ceramic tool is investigated in this paper. For this aim, a series finish turning tests were performed, and the cutting forces were measured in tests. After literature procedure about finite element model (FEM), FEM is established to predict cutting stresses in finish turning of hardened AISI H13 steel with Ceramic 650 grade insert. As shown, effect of the cutting parameters on cutting tool stresses in finish turning of AISI H13 steel is obtained. The suggested results are helpful for optimizing the cutting parameters and decreasing the tool failure in finish turning applications of hardened steel.  相似文献

To optimize the machining process, finding the minimum uncut chip thickness is of paramount importance in micro-scale machining. However, strong dependency of the minimum uncut chip thickness to the tool geometry, workpiece material, tool-work friction, and process condition makes its evaluation complicated. The paper focuses on determination of the minimum uncut chip thickness experimentally during micro-end milling of titanium alloy Ti-6Al-4V with respect to influences of cutting parameters and lubricating systems. Experiments were carried out on a CNC machining center Kern Evo with two flute end mills of 0.8 and 2 mm diameters being used in the tests for micro- and macro-milling, respectively. It was found that the micro-milling caused more size effect than macro-milling due to higher surface micro-hardness and specific cutting forces. The specific cutting force depended strongly on feed rate (f z) and lubricating system, followed by depth of cut (a p) and cutting speed (v c), mainly in the micro-scale. All output parameters were inversely proportional to the specific cutting force. Finally, depending on different process parameters during micro-milling of Ti-6Al-4V, the minimum uncut chip thickness was found to vary between 0.15 and 0.49 of the tool edge radius.  相似文献

A new analytical chip formation model is proposed for micro-end-milling operations. The model calculates an instantaneous uncut chip thickness by considering the combination of exact trochoidal trajectory of the tool tip and tool run-out, while the simplified circular trajectory and the neglected run-out create negligible change in conventional-scale chip formation models. Newton-Raphson iterative method is employed during the calculation to obtain quadratic convergence. The proposed approach allows the calculation of instantaneous uncut chip thickness to be done accurately and rapidly, and the prediction accuracy of this model is also verified by comparing the simulation results to experimental cutting forces.  相似文献

采用热力学耦合有限元方法研究了淬硬钢精车过程中切屑形成规律。运用H13 淬硬模具钢流动应力模型进行数值模拟,考查了H13淬硬模具钢精车过程中工艺参数对工件性能和刀具的影响。结果表明:切削速度愈高,进给量愈小,刀具刀尖半径愈大,则工件加工层上的静水拉应力愈小,表面质量愈好; 淬硬钢精车时径向力起主要作用,大于切削力;切削速度愈大,切削力和径向力则愈小,愈有助于改善工件加工层上的表面质量;切削速度、进给量和刀具刀尖圆角半径愈大,工件和刀具温度愈高,愈易导致刀具前刀面扩散磨损和刀具后刀面磨损。研究结论有助于优化H13淬硬模具钢精车过程中工艺参数选择和改进刀具镶片设计。  相似文献

A two-dimensional finite element (FE) model for the high speed turning operations when orthogonally machining AISI H13 tool steel at 49HRC using poly crystalline cubic boron nitride (PCBN) is described. An arbitrary Lagrangian Eulerian (ALE) method has been adopted which does not need any chip separation criteria as opposed to the traditional Lagrangian approach. Through FE simulations temperature and stresses distributions are presented that could be helpful in predicting tool life and improving process parameters. The results show that high temperatures are generated along the tool rake face as compared to the shear zone temperatures due to high thermal conductivity of PCBN tools.  相似文献

The interaction effect of parameters to surface topography and cutting forces is investigated, and the magnitudes of these parameters are determined in the micro-milling of AISI D2 steel. The results show that the feed per tooth has a prominent impact on the surface topography. Due to the low feed per tooth to cutting edge radius ratio, a high surface roughness and a high amount of burrs are obtained in micro-milling. In micro cutting, the cutting forces present are small; in addition, the radial thrust cutting forces are greater than the principal cutting forces. This research proves that the micro-milling process can be applied to the manufacturing of AISI D2 steel micro parts and presents experimental evidence and possible solutions to the cutting parameters.  相似文献

This paper presented a finite element simulation model for the analysis of AISI D2 steel turning with TiAlN-coated inserts. In this study, material constitutive model of hardened AISI D2 steel (HRC62) was built based on power law relationship, which was used in the FEM codes to describe the effect of strain, strain rate, and temperature on the material flow stress. A damage model was employed to predict the chip separation. Cutting edge radius and thickness of TiAlN coating were obtained by micro-optical system and SEM, respectively. The average friction coefficients were obtained by ball-on-disk friction test using UMT-2 high-speed tribometer. Numerical simulations of AISI D2 steel turning were performed using AdvantEdge? software. The simulated results of forces and chip morphology showed good agreement with the experimental results, which validated the precision of the process simulation method. The shear stress on the interface between coating and substrate of cutting tool was analyzed. And the maximal shear stress between coating and substrate was found on the cutting edge roundness near the flank face of cutting tool.  相似文献

The hybrid analytical–finite element model described in Part I is applied to predict the shear angle for a range of cutting velocity, uncut chip thickness, and two tool orthogonal rake angles. Experimental results and an empirical equation are also presented for the influence of the cutting conditions and cutting tool geometry on the chip–tool contact length. It is shown that there is a linear dependence between the chip–tool contact length/uncut chip thickness ratio and chip thickness/uncut chip thickness ratio over the range of cutting conditions assumed. The increase of the shear angle with the tool orthogonal rake is mostly due to the reduction of the specific shear energy in the primary shear zone and the specific friction energy in the secondary shear zone accompanied by a reduction of the chip–tool contact zone. The uncut chip thickness and cutting velocity influence the shear angle through their effect on the interface temperature and hence on the material flow stress in the secondary shear zone. The change in both parameters does not change significantly the specific shear energy in the primary shear zone. The model results are compared with the experimental results for a work material 0.18% C steel. The agreement between the predicted and experimental results is seen to be exceptionally good.  相似文献
