Most previous studies on fretting fatigue have been accomplished under constant normal loading and less attention has been paid to cyclic normal loading. An innovative test apparatus was specially designed and manufactured for fretting fatigue tests under cyclic loading in this work and the fretting fatigue behavior of Al7075-T6 was investigated at different normal load frequencies. A finite element model was developed to study the effect of normal load frequency on the contact stress distribution. It was found that the cyclic normal load has a more damaging effect on fretting fatigue life compared to constant normal load, particularly at lower frequencies. The results showed that at the normal load frequency of f = 1 Hz, fatigue life decreased by 52% in the high cycle fatigue regime and 28% in the low cycle fatigue regime. The experimental results also indicated that at the normal load frequency of 80 Hz, the fretting fatigue life converged to its corresponding life under constant normal load condition. The fracture surface and the fretting area of the specimens were examined using both optical and scanning electron microscopy (SEM). The experimental observations showed that the dominant partial slip condition with a wider slip region compared to constant normal loading, severe delamination, and higher oxidation rate due to the normal load release at each cycle, are the most important reasons for significant reductions in fretting fatigue life, under cyclic normal loading, especially for low normal load frequencies.

Elevated temperature fretting fatigue of Ti-17 with surface treatments
Fretting fatigue of Ti-17/Ti-8-1-1 contacts at 316 °C is examined experimentally. Different surface treatments are analyzed, including coatings, lubrication, and levels of shot peening. The evolution of friction is examined for a range of surface treatment. Fretting fatigue life for baseline specimens are obtained for a range of load parameters to determine loads that yield fretting fatigue lives of approximately 100,000 cycles. This applied load level was maintained constant for the different combinations of surface treatments to investigate the influence of surface treatment on fretting fatigue life. The Cu-Ni-In and Al-Br coatings and MoS2 and Everlube lubricants are removed early in the fretting fatigue experiment; hence these surface treatments had little effect on fretting fatigue life. Shot peening increases fretting fatigue lives by about 60%. Block loading experiments show that minor cycles reduce fretting fatigue life.

Suitability of different multi-axial parameters in predicting fretting fatigue life of Ti-6Al-4V specimens has been investigated. Ameliorating effect of surface treatments on fretting fatigue has been studied. In simple uni-axial/multi-axial fatigue tests, nucleation as well as propagation of cracks occur under the influence of identical stresses. Hence nucleation accounts for most of the total life. Fretting fatigue crack nucleation occurs due to very large contact stresses, effect of which is felt only close to the surface (due to steep gradients). Propagation mostly occurs due to lower stresses in the bulk of the material (negligible influence of contact tractions) and forms a significant portion of total life. Total life has to be taken as sum of initiation life calculated from different multi-axial fatigue parameters and propagation life from conventional fracture mechanics approach. Steep stress gradients necessitate the adoption of a statistics based approach to predict the crack initiation life, based on an assumed distribution of flaws. The quality of comparison between predicted and experimentally observed failure lives provides confidence in the notion that conventional fatigue life prediction tools can be used to assess fretting fatigue failure. Effect of surface treatments like shot-peening with or without additional surface coatings on total life of the specimen and on friction coefficient has been studied.

Fretting fatigue of laser shock peened Ti-6Al-4V
The objective of this paper is to examine fretting fatigue of laser shock peened (LSP) titanium to quantify the influence of LSP on fretting fatigue life. Contact conditions such as loads and pad geometry are chosen to generate fretting fatigue stresses similar to those occurring in blade/disk contacts in gas turbine engines. LSP treated specimens attained 5-, 10- and 25-fold increase in lives compared to untreated specimens. Metallography of the contact area and fractographic analysis of worn pads detail the fretting behavior of LSP treated specimens.

Fretting fatigue studies were conducted on Ti-6Al-4V and 7075-T6 aluminum specimens cycled in axial fatigue loading at a fatigue ratio (R) of +0.1. Axial fatigue loading was applied at a frequency of 30 Hz in a laboratory environment with the fretting applied to the specimen central section through a fretting pad made of the same material as the fatigue specimen. Tests were conducted at various maximum axial fatigue loads and normal pressures. The fretting damage that occurred resulted in a significant reduction in fatigue life. The reduction in fatigue strength was greater for both materials studied in the long life region. A fretting fatigue damage threshold that results from the fretting was found to exist for both materials. At all load levels a given amount of fretting damage is required before any fatigue life reduction occurs. Presumably the damage leads to the development of cracks in the fretted areas. The concept of the fretting damage threshold is related to the development of an initial crack that causes the local stress intensity to exceed the threshold value at a much smaller number of applied cycles. Thus, the concepts of fracture mechanics are related to the “initiation” of fretting damage.

The stress field that results from two bodies in contact is an important aspect that governs the fretting fatigue behavior of materials. Applied loads as well as contact geometries influence the contact stresses. The profile of an indenter and the boundary conditions provide sufficient information from which the surface tractions and the corresponding subsurface stresses have been calculated in a semi-infinite halfspace using singular integral equations. In this investigation, a numerical subroutine was developed to calculate the surface tractions and the corresponding surface and subsurface stresses of an arbitrary finite thickness infinite plate subjected to loading through a random indenter. The results from the detailed stress analysis of the contact region are required by both an initiation and fracture mechanics approach. While initiation criteria involving stress gradient fields, such as sharp notches and edges of contact in fretting fatigue, are not well established or agreed upon, stress intensity factor calculations using tools such as weight functions are more reliable. The stress intensity analysis, which is used to determine whether an initiated crack will continue to grow if it is above the threshold, depends on many variables in the stress analysis such as pad and specimen geometry, loading configuration and friction coefficient. The contact stress analysis has been used to determine equivalent stress parameters that are related to the initiation of a crack. Similarly the numerical subroutine for the contact stresses is used in conjunction with the stress intensity analysis to determine the influence of the geometry, loading configuration and friction coefficient on the stress intensity factor. Results from high-cycle fretting fatigue experiments are used to determine the threshold stress intensity factor for a given configuration. The combination of the numerical and experimental analysis is then used to develop a tool for high-cycle fretting fatigue based on a threshold approach involving a go–no go criterion.

To clarify the effect of hydrogen gas on fretting fatigue strength of the materials, which supposed to be used for hydrogen utilization machines, fretting fatigue tests were conducted in hydrogen gas. It is important to take fretting fatigue into account in strength design, because many fatigue failure accidents have occurred at joints or contact parts between components. As a part of the experiments, an austenitic stainless steel was focused in this paper. The material was SUS 304. Fretting fatigue strength in hydrogen gas decreased compared with that in air. Tangential force coefficient increased in the reverse order of fretting fatigue strength. Therefore, one of the reasons of the decrease of fretting fatigue strength was that tangential force was different depending on the environment. Absorption of hydrogen occurred during fretting in hydrogen gas was detected. The absorption could be considered as one of the causes of the decrease of fretting fatigue strength, since fretting fatigue life of pre-charged specimen was decreased and also the crack propagation threshold of short fatigue crack was reduced by hydrogen charge.

An experimental setup has been developed to conduct fretting fatigue tests at 610 °C and fretting fatigue lives are characterized for the contacting pair of IN100 and single crystal nickel subjected to a range of loading conditions. A well characterized set of experiments have been conducted to obtain the friction coefficient in the slip zone. A robust quasi-analytical approach, based on solution to singular integral equations, has been used to analyze the contact stresses. Different multi-axial fatigue parameters have been investigated for their ability to predict the initiation life of the specimens. An estimation of crack propagation life was made using conventional fracture mechanics approaches, after making certain assumptions to simplify the problem. Total life was predicted using nucleation life from different parameters and propagation life from conventional fracture mechanics approach. These predicted lives were compared with experimentally observed failure lives. The quality of the comparison provides confidence in the notion that conventional life prediction tools can be used to assess fretting fatigue at elevated temperatures.

The object of the present study was to investigate the influence of zinc coatings on steel sheets during fretting fatigue and fatigue tests. The influence of the fatigue stress range, normal pressure and amplitude of slip, on the fracture life was studied for both coated and uncoated EN H320 M steel. The wear produced by fretting was measured and compared with the fracture life evolution for different values of slip amplitude. The wear scars and the fracture surfaces were examined by scanning electron microscopy to identify the degradation mechanism. Although zinc films do not influence the fatigue life of the tested steel, when fretting is superposed on to a fatigue stress the coating markedly improves the fracture life.

A study was conducted to quantify fretting fatigue damage and to evaluate the residual fatigue strength of specimens subjected to a range of fretting fatigue test conditions. Flat Ti–6Al–4V specimens were tested against flat Ti–6Al–4V fretting pads with blending radii at the edges of contact. Fretting fatigue damage for two combinations of static average clamping stress and applied axial stress was investigated for two percentages of total life. Accumulated damage was characterized using full field surface roughness evaluation and scanning electron microscopy (SEM). The effect of fretting fatigue on uniaxial fatigue strength was quantified by interrupting fretting fatigue tests, and conducting uniaxial residual fatigue strength tests at R=0.5 at 300 Hz. Results from the residual fatigue strength tests were correlated with characterization results. While surface roughness measurements, evaluated in terms of asperity height and asperity spacing, reflected changes in the specimen surfaces as a result of fretting fatigue cycling, those changes did not correspond to decreases in residual fatigue strength. Neither means of evaluating surface roughness was able to identify cracks observed during SEM characterization. Residual fatigue strength decreased only in the presence of fretting fatigue cracks with surface lengths of 150 μm or greater, regardless of contact condition or number of applied fretting fatigue cycles. No cracks were observed on specimens tested at the lower stress condition. Threshold stress intensity factors were calculated for cracks identified during SEM characterization. The resulting values were consistent with the threshold identified for naturally initiated cracks that were stress relieved to remove load history effects.

The effect of contact pressure on fretting fatigue in solution-treated austenitic stainless steel was studied. With an increase in contact pressure, fretting fatigue life was almost unchanged at low contact pressures, however it decreased drastically at high contact pressures. At low contact pressures, stress concentration due to fretting damage occurred at the middle portion of the fretted area and the main crack responsible for failure was initiated there. At high contact pressures, concavity was formed at the fretted area without accompanying heavy wear. The main crack was initiated at the outer edge corner of the concavity which probably acted as a notch. Plain fatigue prior to the fretting fatigue test increased the fretting fatigue life at high contact pressures since the concavity formation was suppressed by the cyclic strain hardening.

The aim of this paper is to propose a finite element (FE)-based methodology capable to predict the pad size effect on specimen life. This phenomenom has been observed in a number of available fretting fatigue tests, which will be considered to validate the analysis. The proposed methodology differs from conventional FE analysis as (i) it provides a direct evaluation of the fatigue strength at nodal points, besides the traditional stress/strain results and (ii) it proposes that, for problems involving the presence of severe stress gradients, as it is the case in many mechanical assemblies subjected to fretting, the size of the FE should be defined so that it characterizes the stress state in a process zone rather in a point. A discussion of how to define a priori the size of such FE is also conducted. Multiaxial stress-based criteria incorporated into the code are considered to carry out the fatigue analysis. The results obtained show that there is not a single range of FE sizes capable to correctly predict the fretting fatigue limit for all tests considered.

The fretting fatigue damage of mechanical joints is studied experimentally by considering the following scenario: first, the crack nucleation in the joint is investigated via fretting tests. Second, the propagation of the fretting cracks under cyclic uniaxial tensile loading is carried out and analysed. Synchrotron radiation X-ray micro-tomography is used to image for the very first time the three-dimensional shape of the initial fretting cracks as well as that of the propagating cracks at different stages of the fatigue life, thanks to a dedicated set-up. This technique brings new experimental data on the influence of the local microstructure on fretting fatigue damage, initiation and growth.

The simulation of fretting fatigue with the classical incremental method results in the lengthy and repeated calculations. This paper presents a simplified analysis method for the modeling of the mechanical behavior of inelastic state due to fretting fatigue. This approach has been proposed by Zarka et al. in order to predict the nature of the limit state of structures and the structural behavior under cyclic loading. It decreases significantly the computational complexity and duration of the calculations in comparison to classical incremental formulations. This approach is applied to the problem of dry contact between cylider pads agians flat specimen. The calculations results are in good agreement with the experimental observations.

Recent work on fretting fatigue has emphasized the role of stress concentration on fretting damage, while previous work had concentrated on empirical parameters to assess influence of fretting on fatigue life. In particular, analogies with fatigue in the presence of a crack or a notch have been noticed, suggesting that the stress field induced by frictional contact per se may explain the reduction of fatigue life due to fretting. In the paper, new analytical and numerical solutions are produced for the stress concentration induced in typical fretting contacts involving the Hertzian geometry or the flat punch with rounded corners in view of application to the dovetail joints. Normal and tangential load (in the Cattaneo–Mindlin sense) is considered with “moderate” or “large” bulk stresses.
