The susceptibility of tin-plated contacts to fretting corrosion is a major limitation for its use in electrical connectors. The present paper evaluates the influence of a variety of factors, such as, fretting amplitude (track length), frequency, temperature, humidity, normal load and current load on the fretting corrosion behaviour of tin-plated contacts. This paper also addresses the development of fretting corrosion maps and lubrication as a preventive strategy to increase the life-time of tin-plated contacts. The fretting corrosion tests were carried out using a fretting apparatus in which a hemispherical rider and flat contacts (tin-plated copper alloy) were mated in sphere plane geometry and subjected to fretting under gross-slip conditions. The variation in contact resistance as a function of fretting cycles and the time to reach a threshold value (100 mΩ) of contact resistance enables a better understanding of the influence of various factors on the fretting corrosion behaviour of tin-plated contacts. Based on the change in surface profile and nature of changes in the contact zone assessed by laser scanning microscope (LSM) and surface analytical techniques, the mechanism of fretting corrosion of tin-plated contacts and fretting corrosion maps are proposed. Lubrication increases the life-time of tin-plated contacts by several folds and proved to be a useful preventive strategy.

Detonation gun (D-gun) spraying is one of the most promising spraying techniques for producing wear-resistance coatings. A thick layer (about 0.3 mm thickness) of WC-25Co with high hardness was covered on Ti-Al-Zr titanium alloy by D-gun spraying and the fretting wear behavior of WC-25Co coatings was studied experimentally on a high precision hydraulic fretting wear test rig. An experimental layout was designed to perform fretting wear tests at elevated temperatures from room temperature (25 °C) to 400 °C in ambient air. In the tests, a sphere (Si3N4 ceramic ball) was designed to rub against a plane (Ti-Al-Zr titanium alloy with or without WC-25Co coatings). It was found that the fretting running regimes of WC-25Co coatings were obviously different from those of Ti-Al-Zr titanium alloy. The mixed fretting regime disappeared in WC-25Co coatings, and the boundaries in the running condition fretting map (RCFM) showed hardly any change as temperature increased. The worn scars were examined using a laser confocal scanning microscope (LCSM), scanning electron microscope (SEM), energy dispersive X-ray spectroscopy (EDS) and X-ray photoelectron spectroscopy (XPS). The results showed that the coefficients of friction (COF) of WC-25Co coatings at elevated temperatures were nearly constant in the partial slip regime and very low in the steady state. The fretting damage of the coatings was very slight. In the slip regime, the WC-25Co coatings exhibited a good wear resistance, and the wear volume of the coatings obviously decreased with increasing tested temperature. The fretting wear mechanisms of WC-25Co coatings were delamination, abrasive wear and oxidation wear at elevated temperature. The oxide debris layer formed at higher temperature was denser and thicker on top of WC-25Co coatings, thus providing more surface protection against fretting wear, which played an important role in the low fretting wear of the coatings.

The influence of current load on fretting of electrical contacts
The fretting corrosion behavior of tin coated brass contacts is studied at various current loads (1, 2 and 3 A). The typical characteristics of the change in contact resistance with fretting cycles are explained. The fretted surface is examined using scanning electron microscope, laser scanning electron microscope and energy dispersive analysis of X-rays to assess the surface morphology, extent of fretting damage, extent of oxidation, surface profile and elemental distribution across the contact zone. The degradation of contacts at high and low values of current is explained with reference to the thermal and electrical phenomena occurring at the contact interface. The results showed that irrespective of the current loads under study, the contact resistance is maintained at 1.0±0.02 Ω where the oxide debris formation and the electrical breakdown of oxide particles competed with each other maintaining the equilibrium. The number of cycles to failure of the contacts is delayed at lower current. The fretting corrosion degradation of tin coated contacts occurs much faster at higher currents as it generates more accumulation of oxide wear debris at the contact zone. The observed surface morphology and the tin profile of the fretted surface are in agreement with the experimental results.

Two different aspects of the role of oxide wear debris in fretting wear are studied by allowing them to escape from the interface during sliding. This is accomplished by laser surface texturing that forms regular micro-pores topography on the friction surfaces which enables this escape. It is found that the role of oxide wear debris depends on the dominant fretting wear mechanism. Their presence in the interface protects the friction surfaces when the dominant wear mechanism is adhesive and harms the friction surfaces when this mechanism is abrasive. The escape of oxide wear debris into the micro-pores results in up to 84% reduction in the electrical contact resistance of the textured fretting surfaces.

Fretting wear and fatigue may occur between any two contacting surfaces, wherever short‐amplitude reciprocating sliding is present for a large number of cycles. A test device has been developed for the evaluation of fretting fatigue and wear in partial and gross slip conditions. Three similar sphere‐on‐plane contacts run at the same time. Normal force, tangential force or displacement amplitude and constant bulk stress can be controlled and measured separately. Reciprocating tangential displacement is produced with rotational motion, the amplitude and frequency of which can be adjusted and controlled accurately by an electric shaker. The number of load cycles for crack initiation and growth is determined with strain‐gauge measurements near the fretting point of contact. The contact surfaces are measured with 3D optical profilometer before fretting measurements to determine actual contact geometry. The measurements were done with quenched and tempered steel. The initial results indicate that cracks are mostly formed in partial slip conditions, whereas fretting wear is more heavily involved in gross slip conditions. The initiation of a crack occurs near the edge of the contact in the slip direction, where the calculated cracking risk has its maximum value in partial slip conditions. The number of cracks increases as the displacement amplitude, i.e. friction force, increases in partial slip conditions. Copyright © 2008 John Wiley & Sons, Ltd.  相似文献

Long-duration fretting wear tests, involving continuous monitoring of the electrical contact resistance of the wearing surfaces, and/or intermittent loading, are described and discussed. A correlation between the number of low resistance metal-metal contacts and the amount of wear suggests that, in air at room temperature at least, wear proceeds by the continuing formation of metallic wear particles, even after long fretting times.

The effect of slip amplitude on the mechanism of fretting was investigated. Measurements of wear volume, frictional coefficient and of electrical contact resistance were carried out to clarify the wear mechanism. X-ray microdiffraction was used to observe the difference of wear behaviour, and scanning electron microscopic observations were made.At small slip amplitudes wear damage was small compared with that at larger amplitudes the transition being in the region of 70 μ.At smaller slip amplitudes fretting oxidation, a mild type of wear occurs. At larger slip amplitudes, adhesion and abrasion together with oxidation cause fretting wear. At much larger slip amplitudes, wear similar to reciprocating sliding wear occurs.

Impact fretting of zirconium alloys was studied in demineralized water at temperatures up to 97 °C. Results showing the effects of motion parameters, test duration, material combination and temperature (23–97 °C) are presented. The correlation between the electrical contact resistance and wear is good for zirconium alloy combinations. Continuous monitoring of the change in electrical contact resistance helped to reveal the wear process during tests.

Influence of initial surface roughness on friction and wear processes under fretting conditions was investigated experimentally. Rough surfaces (Ra=0.15-2.52 μm) were prepared on two materials: carbon alloy (AISI 1034) and titanium alloy (Ti-6Al-4V). Strong influence of initial surface roughness on friction and wear processes is reported for both tested materials. Lower coefficient of friction and increase in wear rate was observed for rough surfaces. Wear activation energy is increasing for smoother surfaces. Lower initial roughness of surface subjected to gross slip fretting can delay activation of wear process and reduce wear rate; however, it can slightly increase the coefficient of friction.

In nuclear power steam generators, high flow rates can induce vibration of the tubes resulting in fretting wear damage due to contacts between the tubes and their supports. In this paper, the sliding and fretting wear tests were performed using Inconel 600HTMA and 690TT against STS 304, which are the steam generator tube materials. The sliding wear tests with a pin-on-disk type tribometer were carried out under various applied loads and sliding speeds at air environment. The fretting wear tests were carried out under various vibrating amplitudes and applied normal loads.

The result of sliding and fretting wear tests show that the heat-treated Inconel 690TT has better wear resistance than Inconel 600HTMA in air. The fretting wear regimes were plotted using the test results and the wear coefficient was calculated also. From the results, it was observed that the wear and tear by stick-slip has very strong effect on the fretting wear behavior.

Dual-motion fretting tests of flat cortical bone specimens from fresh human mandible against pure titanium (TA2) ball were carried out on a modified test rig with tilt angle of 45°. The imposed maximal loads varied from 100 to 200 N. Dynamic characteristics of dual-motion fretting tests were analyzed in combination with micro-examinations via optical microscopy (OM), laser confocal scanning microscopy (LCSM) and scanning electron microscopy (SEM) together with energy dispersive X-ray spectrum (EDX). Two types of F-D curves (the trapezoid and elliptic mode) were recorded during the tests. The examination showed that the wear scars of the dual-motion fretting were asymmetric, and the tangential component of dual-motion fretting was in the mixed fretting regime. Under the lower imposed load, only some detachment of particles and scratches without cracking were observed even after 5×104 cycles. The main wear mechanisms of the dual-motion fretting damage were the abrasive and adhesive wear. Under higher imposed loads, the cracks initiated and propagated mainly at the high stress side of contact edges. The wear mechanisms of the dual-motion fretting of cortical bone under higher imposed loads were the combination of the adhesive wear, abrasive wear, cracking and lubrication of the human bone tissue debris. And the lubrication of the debris played an important role during the dual-motion fretting processes.

Fretting wear of lubricated flat steel surfaces (100 mm × 100 mm) was studied using a specially prepared test rig. The amplitudes of reciprocating sliding and the apparent contact pressure were 0.1–0.75 mm and 10 MPa respectively. The specimen surfaces were given various heat treatments and were mesh grooved for oil supply. Gear oil was fed to the sliding surfaces. Ungrooved surfaces gave severe fretting wear under the experimental sliding conditions used. However, significant reduction in fretting wear was obtained by grooving the surface. The effect could be obtained only when the spacing between the grooves was small, presumably because the oil was fed to the whole contact region owing to the smaller spacing.

In this article, the wear behavior of metal-impregnated carbon materials (MIC) and carbon–carbon composites(C-C) was investigated using a self-made current-carrying wear tester producing an electrical current of 40–160 A and a contact speed of 10–50 m/s. The worn surfaces were observed by means of scanning electron microscopy (SEM), and a new parameter for current-carrying stability that describes the stability of the current as a function of wear was proposed. The results indicate that the wear rate of both materials tested increased with either an increase in electrical current or contact sliding speed. Compared to the metal-impregnated carbon material, the C-C composite material not only displayed superior wear resistance but superior current-carrying stability as well. With increasing electrical current, the current-carrying stability of the two materials changed within a narrow range at a speed of 20 m/s and decreased at a speed of 50 m/s. Wear failure was mainly due to electrical erosion occurring at high speed and high current.

The mechanical behavior and microstructural changes in Ti–6Al–4V were determined in fretting tests, followed by axial fatigue tests. Prior to fatigue testing, specimens were subjected to fretting conditions over a range of contact stresses and fretting displacements. Fretting frequency was 100 Hz. High cycle fatigue (HCF) tests were run at 1000 Hz. The fretting test involved a flat-on-flat, bare Ti–6Al–4V/bare Ti–6Al–4V fretting system. The fretting process typically generated very shallow surface cracks at the ends of the wear scar. Subsequently, these shallow cracks were observed to propagate in axial fatigue tests, reducing the fatigue life significantly. Evidence of frictional heating during fretting was observed in the formation of scale-like oxide in the wear scar. Formation of oxides appeared to increase with increasing contact stress. Increased oxygen content was detected in the near surface regions of specimens. Large near surface deformation was typically observed within the wear scar. The contact geometry and slight tilting of the stationary fretting pad influenced the character of the fretting scar and the fretting-induced cracking. Fracture surfaces exhibited featureless, battered surfaces at the crack origins followed by (a) cleavage-type crack propagation, (b) formation of fatigue striations, and (c) final ductile tearing.

Tribological characteristics of fine-grained WC-8 wt%Ni with different surface finishing conditions corresponding to sequential wire electrical discharge machining (wire-EDM) or grinding were investigated by performing dry reciprocating sliding experiments on TE77 pin-on-plate equipment with WC-6 wt%Co as mating material. Surface finishes and wear surfaces were characterized using surface topography scanning, SEM analysis and EDX spectrometry. The decreased wear resistance due to wire-EDM could be linked to flexural strength properties as well as XRD measurements revealing tensile residual stresses on wire-EDM surfaces, in contrast with the compressive stress state on ground surfaces. Substantial improvement of wear resistance was accomplished with finer-executed EDM steps.
