Copper (T2) and aluminium alloy (5A06) were welded by friction stir welding (FSW). The microstructure, mechanical properties and phase constituents of FSW joints were studied by metallography, tensile testing machine and X-ray diffraction. The results indicated that the high quality weld joint could be obtained when tool rotational speed is 950 rpm, and travel speed is 150 mm/min. The maximum value of tensile strength is about 296 MPa. The metal Cu and Al close to copper side in the weld nugget (WN) zone showed a lamellar alternating structure characteristic. However, a mixed structure characteristic of Cu and Al existed in the aluminium side of weld nugget (WN) zone. There were no new Cu-Al intermetallic compounds in the weld nugget zone.

The joining of dissimilar Al–Cu alloy AA2219-T87 and Al–Mg alloy AA5083-H321 plates was carried out using friction stir welding (FSW) technique and the process parameters were optimized using Taguchi L16 orthogonal design of experiments. The rotational speed, transverse speed, tool geometry and ratio between tool shoulder diameter and pin diameter were the parameters taken into consideration. The optimum process parameters were determined with reference to tensile strength of the joint. The predicted optimal value of tensile strength was confirmed by conducting the confirmation run using optimum parameters. This study shows that defect free, high efficiency welded joints can be produced using a wide range of process parameters and recommends parameters for producing best joint tensile properties. Analysis of variance showed that the ratio between tool shoulder diameter and pin diameter is the most dominant factor in deciding the joint soundness while pin geometry and welding speed also played significant roles. Microstructural studies revealed that the material placed on the advancing side dominates the nugget region. Hardness studies revealed that the lowest hardness in the weldment occurred in the heat-affected zone on alloy of 5083 side, where tensile failures were observed to take place.

The aim of this work is to present a case study relating to the dissimilar friction stir welding (FSW) ability of AA 7075‐T651 and AA 6013‐T6 by applying pin offset technique. An orthogonal array L18 was conducted to perform the overlapped weld seams using three different values of pin offset, welding speed and tool rotational speed along with two different pin profiles determine the impact of welding parameters on the tensile properties of friction stir welded joints. The nugget zone for each of overlapped weld seams exhibited a complex structure and also, the pin offset and profile also were found to have a great impact on the microstructural evolution of the nugget zone. The ultimate tensile strength, elongation at the rapture and bending strength of welded joints were measured in the ranges of 194–215 MPa, 1.79–3.34 % and 203–352 MPa. From the Taguchi based Grey relational analysis, the optimum welding condition was determined for the welded joint performed using a single fluted pin profile with the zero pin offset, tool rotational speed of 630 min?1 and welding speed of 63 mm/min. Microstructural and macro‐structural observations revealed that welded joints exhibiting lower tensile strength are consistent of various types of defects (e. g. cracks, tunnels and cavities). The fracture location of welded joints was found to be on the heat affected zone and between the heat affected zone and AA 6013‐base metal. The tool and pin wear was not observed during the welding applications

This paper aims to demonstrate the successful friction stir welding (FSW) conditions of AM20 magnesium alloy. The maximum yield strength and ultimate tensile strength of weld were found to be 75% and 65% of the base metal strength, respectively. The maximum bending angle of the welded joint was 45°. Observations revealed that less plunging depth, high shoulder diameter, and low tool rotational speed and welding speed give better tensile properties. Maximum temperature was observed at 1?mm away from the tool shoulder toward the advancing side. Micro-hardness variation is found to be decreasing along the depth of the weld, and nugget zone (NZ) gives the higher hardness values when compared with base material (BM) and other welded zones. Needle-like grains of the BM became equiaxed grains due to grain recrystalized by the FSW process. The grains in the NZ were finer than thermo-mechanically affected zone and almost same size of grains observed at bottom, middle, and top of the NZ.

In this study, the effect of plate positioning on mechanical properties of dissimilar lap joints was investigated by friction stir spot welding (FSSW) process. The determination of the welding parameters plays an important role for the weld strength. For the effective use of the dissimilar aluminum joints, the FSSW must have an adequate strength. The quality of the joint was evaluated by examining the characteristics of the joining efficiency as a result of the lap-shear tensile test. Four process parameters were selected: the tool rotation speed, dwell time, tool plunge depth, and tilt angle. The process parameters were optimized by Taguchi technique based on Taguchi’s L9 orthogonal array. The optimum welding process parameters were predicted, and their percentage of contribution was estimated by applying the signal-to-noise ratio and analysis of variance. The experimental results showed that the positioning of the plates played an important role on the strength of the joints. Finally, the results were confirmed by further experiments.

A high strength Al–Zn–Mg alloy AA7039 was friction stir welded by varying welding and rotary speed of the tool in order to investigate the effect of varying welding parameters on microstructure and mechanical properties. The friction stir welding (FSW) process parameters have great influence on heat input per unit length of weld, hence on temperature profile which in turn governs the microstructure and mechanical properties of welded joints. There exits an optimum combination of welding and rotary speed to produce a sound and defect free joint with microstructure that yields maximum mechanical properties. The mechanical properties increase with decreasing welding speed/ increasing rotary speed i.e. with increasing heat input per unit length of welded joint. The high heat input joints fractured from heat affected zone (HAZ) adjacent to thermo-mechanically affected zone (TMAZ) on advancing side while low heat input joints fractured from weld nugget along zigzag line on advancing side.

The aim of the present work is to optimise the welding parameters for friction stir spot welded non-heat-treatable AA3003-H12 aluminium alloy sheets using a Taguchi orthogonal array. The welding parameters, such as the tool rotational speed, tool plunge depth and dwell time, were determined according to the Taguchi orthogonal table L9 using a randomised approach. The optimum welding parameters for the peak tensile shear load of the joints were predicted, and the individual importance of each parameter on the tensile shear load of the friction stir spot weld was evaluated by examining the signal-to-noise ratio and analysis of variance (ANOVA) results. The optimum levels of the plunge depth, dwell time and tool rotational speed were found to be 4.8 mm, 2 s and 1500 rpm, respectively. The ANOVA results indicated that the tool plunge depth has the higher statistical effect with 69.26% on the tensile shear load, followed by the dwell time and rotational speed. The tensile shear load of the friction stir spot welding (FSSW) joints increased with increasing plunge depth. Additionally, examination of the weld cross-sections, microhardness tests and fracture characterisation of the selected friction spot welded joints were conducted to understand the better performance of the joints. All the fractures of the joints during tensile testing occurred at stir zone (SZ), where the bonded section was minimum. The tensile shear load and tensile deformation of the FSSW joints increased linearly with increasing the bonded size. The finer grain size in the SZ led to the higher hardness, which resulted in higher fracture strength. When the tensile shear load of the joints increased approximately 3-fold, the failure energy absorption of the joints increased approximately 15-fold.

The 3-mm-thick copper plates were friction stir welded at a low tool rotation rate of 600 rpm. The influence of welding speed on microstructure and mechanical properties of the joints was investigated. As the welding speed increased, the grain size of nugget zone first increased and then decreased, the thermo-mechanically affected zone became narrow and the boundary between these two zones got distinct, but the heat affected zone was almost not changed. The ultimate tensile strength and elongation of the joints increased first and decreased finally with increasing welding speed, but the effect was little when the welding speed is in the range of 25–150 mm/min. The defect-free joints were produced at lower welding speeds, and the fracture locations were outside the nugget zone on the retreating side. With increasing welding speed, the average hardness of nugget zone decreased first and then increased, but welding speed had little effect on the hardness of the other regions within the joints.

In the present work, 80 mm thick 6082Al alloy plates were successfully double-side welded by friction stir welding(FSW). The relationship between the microstructures and mechanical properties was built for the double-side FSW butt joint with more attention paid to the local characteristic zones. It was shown that a phenomenon of microstructural inhomogeneity existed in the nugget zone(NZ) through the thickness direction. The grain size presented an obvious gradient distribution from the top to the bottom for each single-pass weld, and the microhardness values decreased from both surfaces to the middle of the NZ.The lowest hardness zone(LHZ) exhibited a "hyperbolical"-shaped distribution extending to the middle of the NZ. Similar tensile properties were obtained in the three sliced specimens of the FSW joint, and the joint coefficient reached about 70% which achieved the same level as the conventional FSW Al alloy joints. Finite element modeling proved that the "hyperbolical"-shaped heat affected zone(HAZ) was beneficial to resisting the strain concentration in the middle layer specimen which helped to increase the tensile strength. Based on the analysis of the hardness contour map, tensile property and microstructural evolution of the joints, an Isothermal Softening Layer(ISL) model was proposed and established, which may have a helpful guidance for the optimization on the FSW of ultra-thick Al alloy plates.

Conventional friction stir welding(FSW) and ultrasonic assisted friction stir welding(UAFSW) were employed to weld 6-mm thick 7 N01-T4 aluminum alloy plates. Weld forming characteristics and material flow behavior in these two different welding processes were studied and compared. Ultrasonic vibration was applied directly on the weld in axial direction through the welding tool. Metal flow behavior, microstructure characteristics in the nugget zone(NZ) and evolution of the mechanical properties of naturally aged joints were studied. Results show that the ultrasonic vibration can significantly increase the welding speed of defect-free welded joint. At the rotation speed of 1200 rpm, the UAFSW can produce defect-free welded joints at a welding speed that is 50% higher than that of the conventional FSW.Ultrasonic vibrations can also improve surface quality of the joints and reduce axial force by 9%. Moreover, ultrasonic vibrations significantly increase the volume of the pin-driven zone(PDZ) and decrease the thickness of the transition zone(TZ). The number of subgrains and deformed grains resulting from the UAFSW is higher than that from the FSW. By increase the strain level and strain gradient in the NZ,the ultrasonic vibrations can refine the grains. Ultrasonic energy is the most at the top of the NZ, and gradually reduces along the thickness of the plate. The difference in strengths between the FSW and the UAFSW joints after post-weld natural aging(PWNA) is small. However, the elongation of the UAFSW is8.8% higher than that of the FSW(PWNA for 4320 h). Fracture surface observation demonstrates that all the specimens fail by ductile fracture, and the fracture position of the UAFSW joint changes from HAZ(PWNA for 120 h) to NZ(PWNA for 720 and 4320 h).

Stationary shoulder friction stir welding (SSFSW) butt welded joints were fabricated successfully for AA6061-T6 sheets with 5.0 mm thickness. The welding experiments were performed using 750–1500 rpm tool rotation speeds and 100–300 mm/min welding speeds. The effects of welding parameters on microstructure and mechanical properties for the obtained welds were discussed and analyzed in detail. It is verified that the defect-free SSFSW welds with fine and smooth surface were obtained for all the selected welding parameters, and the weld transverse sections are obviously different from that of conventional FSW joint. The SSFSW nugget zone (NZ) has “bowl-like” shapes with fairly narrow thermal mechanically affected zone (TMAZ) and heat affected zone (HAZ) and the microstructures of weld region are rather symmetrical and homogeneous. The 750–1500 rpm rotation speeds apparently increase the widths of NZ, TMAZ and HAZ, while the influences of 100–300 mm/min welding speeds on their widths are weak. The softening regions with the average hardness equivalent 60% of the base metal are produced on both advancing side and retreating side. The tensile properties of AA6061-T6 SSFSW joints are almost unaffected by the 750–1500 rpm rotation speeds for given 100 mm/min, while the changing of welding speed from 100–300 mm/min for given 1500 rpm obviously increased the tensile strength of the joint and the maximum value for welding parameter 1500 rpm and 300 mm/min reached 77.3% of the base metal strength. The tensile fracture sites always locate in HAZ either on the advancing side or retreating side of the joints.

The aircraft aluminium alloys generally present low weldability by traditional fusion welding process. The development of the friction stir welding has provided an alternative improved way of satisfactorily producing aluminium joints, in a faster and reliable manner. In this present work, the influence of process and tool parameters on tensile strength properties of AA7075-T6 joints produced by friction stir welding was analysed. Square butt joints were fabricated by varying process parameters and tool parameters. Strength properties of the joints were evaluated and correlated with the microstructure, microhardness of weld nugget. From this investigation it is found that the joint fabricated at a tool rotational speed of 1400 rpm, welding speed of 60 mm/min, axial force of 8 kN, using the tool with 15 mm shoulder diameter, 5 mm pin diameter, 45 HRc tool hardness yielded higher strength properties compared to other joints.

In this study the microstructural and mechanical behaviour of resistance spot welds (RSW) done on aluminium alloy 6082-T6 sheets, welded at different welding parameters, is examined. Microstructural examinations and hardness evaluations were carried out in order to determine the influence of welding parameters on the quality of the welds. The welded joints were subjected to static tensile-shear tests in order to determine their strength and failure mode. The increase in weld current and duration increased the nugget size and the weld strength. Beyond a critical nugget diameter the failure mode changed from interfacial to pullout. Taking into consideration the sheet thickness and the mechanical properties of the weld, a simple model is proposed to predict the critical nugget diameter required to produce pull-out failure mode in undermatched welds in heat-treatable aluminium alloys.

Abstract

The microstructural change related with the hardness profile has been evaluated for friction stir welded, age hardenable 6005 Al alloy. Frictional heat and plastic flow during friction stir welding created fine and equiaxed grains in the stir zone (SZ), and elongated and recovered grains in the thermomechanically affected zone (TMAZ). The heat affected zone (HAZ), identified only by the hardness result because there is no difference in grain structure compared to the base metal, was formed beside the weld zone. A softened region was formed near the weld zone during the friction stir welding process. The softened region was characterised by the dissolution and coarsening of the strengthening precipitate during friction stir welding. Sound joints in 6005 Al alloys were successfully formed under a wide range of friction stir welding conditions. The maximum tensile strength, obtained at 507 mm min-1 welding speed and 1600 rev min-1 tool rotation speed, was 220 MPa, which was 85% of the strength of the base metal.

In the present investigation, dissimilar materials such as electrolytic tough pitch copper, and aluminum 6061-T651 were welded by friction stir welding technology. Effects of tool tilt angle on the mechanical and metallurgical properties were studied experimentally for dissimilar material systems. In the present study, the tool tilt angle was varied from 0° to 4° with an interval of 1°, while the other parameters such as rotational speed, welding speed, tool pin offset, and workpiece material position were kept constant. Macrostructure analysis, tensile test, macro hardness measurement, scanning electron microscopy, and energy dispersive x-ray spectrographic tests were performed to evaluate the weld properties of dissimilar copper–aluminum joints. The results revealed that a defect free dissimilar copper–aluminum friction stir welding was achieved by tilt angles 2°, 3°, and 4°. The maximum tensile strength was reported to be 117 MPa and the macro hardness was reported to be 181 VH (in the nugget zone) at a tilt angle of 4°. The macro hardness was increased as the tilt angle increases from 0° to 4°. In addition to this, the thermo-mechanically affected zone (at the copper side) was found to be the weakest zone for a dissimilar copper–aluminum friction stir welding system.
