This paper presents an experimental study on the tribological behaviour and cracking response of a Ti-10V-2Fe-3Al titanium alloy under fretting loading with a cylinder on plane configuration. Three types of surfaces were investigated: a polished one considered as the reference, a ground one and a shot peened surface. Surfaces were compared with respect to residual stress, hardness and roughness. The first step of this study was to determine sliding conditions and coefficient of friction of the three contact types. Next, fretting tests under stabilized partial slip regime were carried out to investigate crack nucleation and propagation. Results show that whatever surface roughness or residual stress in the material, tribological behaviour is the same. These latter confirm that sliding condition and coefficient of friction in partial slip regime is due to material effect and not to roughness or surface hardness. Then, residual stress induced by grinding or shot peening have no influence on the crack nucleation threshold under fretting solicitation because crack nucleation is only induced by a sufficient tangential loading. The crack nucleation threshold is formalized by applying the Crossland criterion taking into account the stress gradient and the ensuing “size effect”. As expected, cracks propagation is influenced by residual stress under the surface. Compared to the reference case, for a same loading parameters set, residual stress induced by grinding is not sufficient to decrease the crack length reached whereas effects of shot peening decrease highly these latter. So, there is a threshold of residual stress from which residual stresses are useful against cracking.

This paper presents a numerical model that maps the evolution of contact pressure and surface profile of Hertzian rough contacting bodies in fretting wear under partial slip conditions. The model was used to determine the sliding distance of the contacting surface asperities for one cycle of tangential load. The contact pressure and sliding distance were used with Archard's wear law to determine local wear at each surface asperity. Subsequently, the contact surface profile was updated due to wear. The approach developed in this study allows for implementation of simulated and/or measured real rough surfaces and study the effects of various statistical surface properties on fretting wear. The results from this investigation indicate that an elastic–perfectly plastic material model is superior to a completely elastic material model. Surface roughness of even small magnitudes is a major factor in wear calculations and cannot be neglected.

A study was conducted to quantify fretting fatigue damage and to evaluate the residual fatigue strength of specimens subjected to a range of fretting fatigue test conditions. Flat Ti–6Al–4V specimens were tested against flat Ti–6Al–4V fretting pads with blending radii at the edges of contact. Fretting fatigue damage for two combinations of static average clamping stress and applied axial stress was investigated for two percentages of total life. Accumulated damage was characterized using full field surface roughness evaluation and scanning electron microscopy (SEM). The effect of fretting fatigue on uniaxial fatigue strength was quantified by interrupting fretting fatigue tests, and conducting uniaxial residual fatigue strength tests at R=0.5 at 300 Hz. Results from the residual fatigue strength tests were correlated with characterization results. While surface roughness measurements, evaluated in terms of asperity height and asperity spacing, reflected changes in the specimen surfaces as a result of fretting fatigue cycling, those changes did not correspond to decreases in residual fatigue strength. Neither means of evaluating surface roughness was able to identify cracks observed during SEM characterization. Residual fatigue strength decreased only in the presence of fretting fatigue cracks with surface lengths of 150 μm or greater, regardless of contact condition or number of applied fretting fatigue cycles. No cracks were observed on specimens tested at the lower stress condition. Threshold stress intensity factors were calculated for cracks identified during SEM characterization. The resulting values were consistent with the threshold identified for naturally initiated cracks that were stress relieved to remove load history effects.

The fretting conditions in a contact between an epoxy thermoset and a glass counterface have been investigated using a specific device which allows in situ observation of the contact area. The critical displacement for transition from partial slip to gross slip conditions was investigated by the in situ detection of the micro-displacements and by the analysis of the fretting loops. Experimental results were in good relation with the theoretical predictions derived from Mindlin's approach of incipient sliding. Depending on the loading conditions, a progressive change from gross slip to partial slip conditions was found to occur during the early stages of the fretting loading, i.e., before the appearance of any macroscopic damage such as cracking or particle detachment. These fretting conditions were synthesized in a fretting map giving the boundary between various fretting regimes as a function of the normal load, the imposed displacement and the number of cycles.

In many assemblies of moving components, contact problems under various lubrication conditions are lifetime-limiting. There, relative motion of contacting bodies, combined with high loads transmitted via the contact surface lead to fretting fatigue failure. For a reliable prediction of in service performance load type, different damage and failure mechanisms that may be activated during operation have to be known. In this contribution selected results of a currently conducted research project are presented. The aim of this study was to examine the material behavior of a surface stressed steel. The influence of the fretting regime on fatigue properties has been investigated.

Large-scale molecular dynamics simulations were performed to study the sliding process of rough surfaces with and without lubricant. In the dry contact, a linear relationship has been observed between the load and the contact area for surfaces with large root mean square (RMS) roughness. However, it becomes nonlinear when the RMS is small. In the presence of adhesion, small roughness results in a large friction force when the surfaces are flattened and the contact area reaches 60 %. In order to confirm this observation, nonadhesive models have been established with an observation that under the combined influence from roughness and adhesion, the contact area plays a crucial role to determine whether the dry sliding is under the domination of roughness or adhesion. In the lubricated sliding, an increase in friction force has been found for the partially lubricated condition because the asperity contact still accounts for a great deal of resisting force. Besides, the lubricant exerts a comparable resisting force to the sliding.

Fretting damages are connected to numerous aspects like friction, wear, contact mechanics, fatigue and material sciences. Its quantification also requests to consider the loading history as well as the sliding condition. Based on a “fretting sliding” approach, and considering fretting wear test conditions, various palliative solutions have been investigated. Shot peening treatment, introducing compressive residual stresses, appears pertinent against crack propagation but ineffective against crack nucleation due to the activation of surface relaxation phenomena. Hard thin coatings present stable residual stresses independently of the sliding conditions. However, they only delay the crack nucleation process, when the coating is worn through, cracking phenomena are activated. To quantify the coating endurance against wear, an energy density approach has been developed. The stability of this approach has been confirmed regarding the contact size effect and illustrated through the analysis of synergic interaction between soft thick coating and solid lubricant.

Surface roughness, roughness arrangement, film thickness, material hardness, and run-in process have significant effects on the lubricated rolling/sliding wear of mechanical components such as gears and bearings. In conventional analysis, a film thickness parameter is calculated by a geometric approach to study the wear resistance of a contact system without considering the effects of material hardness and run-in process. Although the conventional parameter is simple, it does not correlate with some experimental observations. In this work, a new roughness parameter is developed for the prediction of lubricated rolling/sliding wear. Surface roughness will be adjusted by its hardness and contact frequency. The calculation results are consistent with four groups of experimental data. It is proved that the conventional models can be derived as a special case of the new model when two contact surfaces have the same properties. The new model can be used in the optimal design and manufacturing of mechanical interfaces to reduce lubricated rolling/sliding wear.

Fretting damage, also known as small amplitude oscillatory sliding motion, can lead to catastrophic failure in many industrial applications. The understanding of fretting fatigue and its reproduction in laboratory tests have enable us to evaluate the fretting resistance of homogeneous substrate. To reduce the damage caused by fretting fatigue increasing use has been made of coatings or heat treatments which result in non homogeneous solids. From a theoretical point of view, ascertaining the mechanical behaviour of materials so modified is quite complex due to insufficient definition of the contact parameters. This present study seeks to analyse a layered medium undergoing fretting fatigue and the improvement of its fatigue criterion.

Relative movements of low amplitudes between two materials in contact are generally reproduced on fretting devices with imposed displacement or imposed tangential force. The damage kinetics observed (cracking, wear) is established under such conditions. In this article, a fretting device working under free displacement is used to characterize the damages generated by seizure and wear. The conditions of seizure are analyzed from the total sliding distance and the discussion is focused on a correlation established with Dupre's work of adhesion. The wear behavior of materials has been characterized from an energetic wear coefficient taking into account the wear volume of contact, the total sliding distance and the dissipated energy.

The simulation method of the fretting wear prediction using boundary element method is developed. The contact pressure and the contact width which is the first step to predict fretting wear are obtained from contact analysis of a semi-infinite solid based on the use of influence functions and patch solutions. The geometrical updating is based on nodal wear depths computed using Archard’s equation for sliding wear. The prediction of fretting wear for two cases of contact problems is performed; one is two-dimensional cylinder on flat contact which is for the comparison with a previous model by finite element method; the other is three-dimensional spherical contact. It is observed that for two-dimensional cylindrical contact the boundary element method developed in this study reduced the calculation time by 1/48 compared to FE method. We also showed the use of developed simulation technique is efficient to predict the fretting wear for three-dimensional spherical contact.

Since the earliest studies of fretting fatigue were initiated surface damage and debris produced during the process have been of particular concern. The Scanning Electron Microscope (SEM) has proven to be a useful tool in the analysis of fretting damage mechanisms and their relationship to the degradation of fatigue properties. Results of analysis performed on fatigue specimens which have undergone simultaneous fretting damage and fatigue are presented. The results show that irreparable damage was not produced during the first fatigue cycles. Damage also was classified as initial or advanced by characteristic debris and surface appearance. Fretting damage produced at high fatigue stress was found to be similar in appearance to damage produced at low fatigue stress. Details of the damage and its relationship to the fretting process are discussed in the paper in some depth.

The influence of oil lubrication on the fretting wear behaviors of 304 stainless steel flat specimens under different fretting strokes and normal loads has been investigated. The results proved that fretting regimes and fretting wear behaviors of 304 stainless steels were closely related to the fretting conditions. In general, the increase in normal load could increase wear damage during sliding wear. However, according to the results, a significant reduction in wear volume and increase in friction coefficient was observed when the normal load was increased to critical values of 40 and 50 N at a fretting stroke of 50 μm due to the transformation of the fretting regime from a gross slip regime to partial slip regime. Only when the fretting stroke further increased to a higher value of 70 μm at 50 N, fretting could enter the gross slip regime. There was low wear volume and a high friction coefficient when fretting was in the partial slip regime, because oil penetration was poor. The wear mechanisms were fatigue damage and plastic deformation. There was high wear volume and low friction coefficient when fretting was in the gross slip regime, because the oil could penetrate into the contact surfaces. Unlike the wear mechanisms in the partial slip regime, fretting damage of 304 stainless steels was mainly caused by abrasive wear in the gross slip regime.

In the case of surface coatings application it is crucial to establish when the substrate is reached to prevent catastrophic consequences. In this study, a model based on local dissipated energy is developed and related to the friction process. Indeed, the friction dissipated energy is a unique parameter that takes into account the major loading variables which are the pressure, sliding distance and the friction coefficient. To illustrate the approach a sphere/plane (Alumina/TiC) contact is studied under gross slip fretting regime. Considering the contact area extension, the wear depth evolution can be predicted from the cumulated dissipated energy density. Nevertheless, some difference is observed between the predicted and detected surface coating endurance. This has been explained by a coating spalling phenomenon observed below a critical residual coating thickness. Introducing an effective wear coating parameter, the coating endurance is better quantified and finally an effective energy density threshold, associated to a friction energy capacity approach, is introduced to rationalize the coating endurance prediction. The surface treatment lifetime is then simply deduced from an energy ratio between this specific energy capacity and a mean energy density dissipated per fretting cycle. The stability of this approach has been validated under constant and variable sliding conditions and illustrated through an Energy Density–Coating Endurance chart.

This report describes friction measurements of stainless steel against stainless steel during lubricated, small-amplitude reciprocating motion. The experimental investigation was divided into two parts. First, four different lubricants were evaluated using a response surface design, during which the average contact pressure and the sliding velocity were varied. Secondly, a 24 factorial design with three replicate runs was performed. Here, the coefficient of friction in the initial stage and the duration of that stage were studied. The independent variables were the average contact pressure, sliding velocity, surface roughness and type of lubricant. In the early state (stage I), the value of the frictional force is controlled by plowing of the surfaces by asperities. In many lubricated contacts, this is the practically useful stage. The experimental results from the response surface design show that the duration of stage I depends on the type of lubricant. Adhesive wear can take place before 100 cycles. The factorial design indicates that the coefficient of friction in the initial stage is affected by the type of lubricant, surface roughness and the simultaneous change of the surface roughness and type of lubricant. The duration of the initial stage is affected by a change in the surface roughness, average contact pressure and a simultaneous change in average contact pressure and surface roughness. A two-parameter Weibull analysis was performed on the data from the factorial design. For the tests where lubricant no. 3 was used, a mixed distribution was indicated for the duration of stage I. This mixed distribution indicates that a weakest-link process as well as a healing process were involved.
